Camper van conversion repair covers aftermarket build outs in bare cargo vans: Sprinter, Transit and ProMaster shells finished by a shop or an owner. Last verified
A conversion is a cargo van with a house built into it after the fact, and the quality range is enormous. We see professional builds with backed anchors, labeled circuits and correctly bedded penetrations. We also see plywood boxes held in with drywall screws and a lithium bank protected by a fuse that cannot interrupt what it is connected to. Both arrive as the same phone call: something is leaking or something is loose.
The reason this is not the Class B page is that nothing about a conversion is documented. There is no coach builder to call for a part number, no certified LP install on file and often no wiring diagram. So the first hour of any conversion job is spent finding out what was actually done, and we bill that hour honestly rather than pretending it does not exist.

A camper van conversion is an aftermarket build out inside a bare cargo van, done by a conversion shop or by the owner. It has no RVIA seal, no coach builder build sheet and no certified LP or twelve volt install. A factory motorhome on the same van chassis is a Class B and has its own page, its own parts network and a different insurance classification.
Why a conversion is not a Class B, in practical terms
The seal by the door is the whole difference. A factory coach carries an RVIA plate, a build sheet with appliance model numbers, an inspected LP install and a twelve volt system built to a published standard. A conversion carries whatever the builder decided, and the builder may have been a professional shop in Oregon or a first timer with a jigsaw. Neither is automatically better, but only one of them is documented.
That matters at three moments: sourcing a part, filing a claim and reselling the van. We keep the two on separate pages here because a customer asking about a Travato and a customer asking about their own build need different answers to almost every question they have.
The sealant on your roof is probably the wrong sealant
This is the most common single defect we find. Dicor self leveling lap sealant is excellent on an EPDM membrane and it is the wrong product on a painted steel van roof with rib crowns running underneath a fan flange. It skins over, looks perfect for two seasons, then releases at the edge and water follows a rib until it finds a gap in the headliner.
A penetration in steel wants butyl tape compressed under the flange, fasteners torqued in a pattern rather than one at a time, and a polyurethane over the heads. When we rebed a fan we pull it entirely, scrape to clean paint, prime any scratched steel and set it fresh. Sealing over a failed bead from above has never once held on a van roof in our experience.

Every cut you made is a rust start point
Galvanizing protects a surface, not a cut. The moment a hole saw or a jigsaw goes through a van panel, the exposed edge inside that opening is bare steel, and it sits in the wettest part of the assembly behind a bonded window flange or a vent collar. A build that primed and sealed those edges will be fine for a decade. A build that did not shows a paint bubble two inches from the opening at around year four.
Repairing it means the window comes out. There is no shortcut. We remove the unit, cut back to sound metal, treat and prime the edge properly, then rebond and refinish. Owners are always surprised the fix costs more than the window did, and the reason is that half the job is undoing a five minute decision made during the build.
Anchoring furniture into a van that flexes
A van body twists constantly and the interior does not. That argument gets settled at the fasteners. A cabinet run screwed to the ribs at eight points survives; the same cabinet screwed into flat panel between ribs works its holes oval within a season, and the tell is a squeak that arrives before the gap does. Add water tanks and the numbers get worse quickly.
Our standard rebuild uses backing plates behind the sheet, rivnuts set into rib faces, and fasteners chosen so the plate carries shear rather than the screw thread carrying tension. On 80/20 extrusion builds we tie the frame into the seat rail and the D ring anchors instead of into panel at all.

What we look at before we touch a house circuit
Diagnostics on a conversion bills at $285 per hour with a one hour minimum, credited against an authorized repair, and that hour buys a documented look at the whole system rather than a guess. We check the fuse class at battery positive, conductor sizing against the actual charge sources, whether the bank has any ventilation, whether there is a shunt telling the truth about state of charge, and whether a carbon monoxide detector exists at all.
Most builds pass most of that. The failures cluster in the same three places every time: overcurrent protection sized for convenience rather than for fault current, a DC to DC charger installed without regard to alternator duty, and a battery compartment with no path for heat. We write those up plainly and let the owner decide what gets corrected.
Before you proceed
An ANL fuse on a large lithium bank is not adequate protection. If your battery positive run is unfused for more than seven inches, stop using the system until it is corrected.
Heaters, LP and the parts of a build we will not sign off
Diesel air heaters are the right answer in a van and they are unforgiving about installation. Exhaust needs a downward slope, gentle bends and a terminus away from the combustion air intake, and the floor penetration needs a proper grommet and heat shield. We correct these routinely, and when the exhaust has been run through a wheel well or terminated under a slider, we tell the owner why the lockout keeps returning.
LP is different. A conversion has no certified gas install on record, so a propane system built during the conversion gets pressure tested and inspected before we work near it, and the $45 hazmat and disposal charge applies whenever LP or refrigerant is handled. Anything we consider unsafe gets documented and left off, not quietly patched.
Proving what your build is worth
The hardest conversations on conversions are not technical. An owner with tens of thousands of dollars in labor and parts inside a van that is insured as a bare cargo van has a problem no repair fixes. We say this on the first visit because it is cheaper to hear early: gather receipts, photograph every system before it is buried behind a panel, and get the policy language matched to what the van actually is.
When a claim does happen, documentation decides the number. We write scopes that separate the van from the build, because an adjuster who can see those as two categories will pay both, and one who cannot will pay for a van.

What typically goes wrong on this vehicle
Water at the roof vent flange during the first real storm
Builders reach for Dicor self leveling lap sealant because that is what RV forums recommend, and Dicor is formulated for EPDM membrane, not for a painted steel roof with rib crowns running under the flange. The correct build is butyl tape under the flange with a polyurethane over the fastener heads. When it is wrong, water tracks along a rib and appears above the galley, two feet from the fan.

A galley with a thirty gallon tank behind it weighs a quarter ton loaded, and it is frequently screwed into sheet metal under a millimeter thick with self tapping screws. Every washboard road puts that mass into a dozen screw threads. The fix is load spreading plates and fasteners into ribs or rivnuts, not longer screws into the same hole.

Cutting a van panel destroys the galvanizing at the cut. If the builder did not prime and seal that edge before bonding the window in, corrosion starts inside the flange where nobody can see it and surfaces as a bubble an inch or two away. This is the most common permanent damage a self build does to a van.

Webasto AirTop 2000 STC and Espar B4L units are reliable when the exhaust and combustion air routing follow the install manual. In van builds the exhaust is often run with tight bends under the floor and the intake ends up close enough to pick up its own exhaust. The unit reads the resulting mixture as a flame failure and locks out.

A 200 amp hour LiFePO4 bank can deliver fault current that an ANL fuse will not clear, and a class T fuse costs less than a tank of diesel. We routinely find banks under a bed platform with no ventilation, no shunt and battery positive running eighteen inches unfused. That combination is the one thing on a conversion we will not hand back untouched.

Will it fit in the shop?
Conversions are the easiest units in the building to place. Under twenty five feet and under ten feet tall, one goes into any open bay and onto a standard lift when we need the underfloor to reach a heater exhaust, a tank strap or a wire pass through. What we schedule instead of space is discovery time: with no diagram and no build sheet, tracing a circuit or a leak path on somebody else's build is real hours, and we quote it as its own line rather than hiding it inside a repair.
Insurance considerations for this vehicle
- Check the declarations page before you need it. A large share of conversions are insured as cargo vans, which means the interior, the batteries and the solar are not covered at all. An endorsement or a stated value policy is the fix, and it requires photographs and receipts you have to gather first.
- With no build sheet, an adjuster values your interior from whatever paperwork you produce. Keep the invoice for the electrical components, the window kits and the conversion labor in one folder. Owners who do this recover a real number. Owners who do not get offered a cargo van.
- Damage caused by a build defect is not a covered loss. Water that entered through a fan flange sealed with the wrong product is a workmanship issue, and the rot it caused travels with it.
Appendix: questions and answers
- Is a van conversion insured as an RV or as a cargo van?
- It depends entirely on your policy, and a large share are written as cargo vans. That means the interior, batteries and solar carry no coverage at all. Check the declarations page now rather than after a loss, and be ready to support an endorsement with photographs and receipts for the build components.
- Why did my MaxxAir fan start leaking after one winter?
- Almost always the wrong sealant. Self leveling lap sealant made for EPDM membrane does not stay bonded to a painted steel roof, and the rib crowns under the flange leave a path water can follow. A steel roof penetration wants butyl under the flange and polyurethane over the fastener heads. We pull the fan and rebed it rather than adding more sealant.
- Can you fix cabinets that keep tearing out of a van wall?
- Yes, and the fix is load spreading rather than bigger screws. We remove the run, find which fasteners landed in ribs and which landed in bare panel, then set rivnuts or backing plates at every unsupported point. Torqued properly and tied into rib structure, a loaded galley stops moving and the squeak goes with it.
- What is wrong with an ANL fuse on a lithium van bank?
- It may not interrupt the fault current a large LiFePO4 bank can deliver, which means a short does not blow the fuse, it heats the cable. A class T fuse at battery positive is the correct part and it is inexpensive. We also want the bank ventilated and a shunt reporting real state of charge.
- Can you certify my conversion or issue an RVIA seal?
- No. RVIA certification belongs to member manufacturers and we are a repair facility, not a certifying body. What we can do is inspect and document the build, correct unsafe electrical and heater work, pressure test an LP system and hand you a written record of what was found and what was changed.
- My van diesel heater locks out on a flame fault. Is the unit bad?
- Usually not. Nine times out of ten it is exhaust or combustion air routing: tight bends, an uphill run that traps condensate, or an intake close enough to breathe its own exhaust. We reroute to the install manual, check the floor penetration and heat shield, then run the unit through a full cycle before it leaves.
