Bonded Sidewall and Body Panel Replacement on RVs and Box Bodies

What does panel replacement mean on an RV or box body?

Bonded panel replacement removes a laminated exterior skin from its substrate and presses a new one on with structural adhesive. Yorba Linda is where the press work happens, and Rancho Santa Margarita owners should plan around freight lead times, because full length skins ship crated and are frequently on allocation.

The phrase panel replacement means one thing at a collision shop and something quite different in an RV bay. On a car, a panel is a stamped piece with bolt holes and a torque spec, and swapping it is mostly a matter of unbolting the old one. On a motorhome or a fifth wheel, the panel is glued to the wall. It is part of the wall. Removing it is closer to peeling a laminate off a countertop than to unbolting a fender.

That distinction drives the entire job: the cut lines, the adhesive, the clamping, the cure schedule and the freight. It also drives the calendar, because a full length skin for a 38 foot coach does not sit on a shelf in Anaheim. It comes crated on a truck, and when it is on allocation the wait is measured in weeks. We put that number in front of an owner at authorization rather than at day twelve.

What a panel actually is on an RV

A modern coach sidewall is built the way a surfboard is built, not the way a car door is built. An aluminum tube frame is laid in a jig, block foam fills the cavities, a substrate sheet of Azdel composite or lauan plywood goes over it, adhesive is spread, the exterior skin lays on top, and the whole assembly goes into a press or under vacuum until it cures. What comes out is one stiff panel where every layer depends on the layers around it.

So when we say panel replacement, we mean removing the outer layer of that laminate and pressing a new one on. There is no bolt pattern. There is no gap. There is adhesive, and the strength of the wall is the strength of that adhesive bond across its whole face. Anyone offering to replace an RV panel in a day either has a very small patch in mind or has not done one.

Where the cut lines go and why it matters

Deciding where to break a panel is the most consequential half hour of the job. We put breaks at corner molding, at an insert trim channel, at an existing factory seam, or at a body line that already exists on the unit. Those locations hide the transition, and just as importantly they are places where the wall is already designed to terminate, which means adding a joint there does not create a new weak point.

The places we will not break a panel are window corners, door corners and slide opening corners. Every one of those is a stress riser where the wall flexes hardest, and a bonded seam sitting in that zone will telegraph and eventually crack. If the damage runs through such a corner, the correct answer is to carry the panel past it to the next legitimate termination rather than to stop short and hope.

Structural adhesive against rivets and Huck bolts

Bonded coaches get adhesive because the load is spread across the whole panel face and because a glued joint does not put a hole through a weather barrier. Two component methacrylate and polyurethane products are what we use, applied at the right thickness with the right open time, then held under real pressure across the entire panel until they cure. Clamp pressure is not optional, and neither is temperature.

Metal and FRP bodies work the other way. A box truck body, an aluminum delivery van, a reefer body: those use riveted or bolted panels into formed posts. When a fastener pattern fails, stepping up from a conventional rivet to a Huck bolt or a structural blind fastener gives back clamp load that the original joint has lost. Dissimilar metal isolation goes in at the same time, because an aluminum panel bolted to a steel post in coastal air will eat itself if you let it.

Freight, allocation and the part of the schedule we do not control

A full length skin is an oversize freight item. It crates, it ships on a flatbed or an enclosed trailer, and it frequently arrives with edge damage that has to be inspected the moment the driver drops it. When an OEM has a skin on allocation, the wait can run several weeks and there is no expediting it, because there is no second source for a proprietary gelcoat pattern.

We handle that by confirming the dock date before the coach is opened. A unit with its skin peeled and a hole in the wall is a unit that cannot go outside, and tying up a bay for three weeks waiting on freight serves nobody. If the lead time is long, the coach stays assembled and we schedule to the part.

Note

Ask what the freight ETA is before you authorize. On a bonded panel job, the parts calendar and not the labor hours is usually what sets your return date.

How the hours stack up on a bonded panel job

The labor curve on this work is front loaded in demolition and back loaded in finish. Stripping trim, cutting and peeling the skin, and grinding cured adhesive back to sound substrate can be half the job before a new part is even unwrapped. Core repair adds hours that are impossible to predict from the outside, which is why the range on this page runs as wide as it does.

Body and paint labor is $210 per hour with body supplies at $5 per body hour and paint supplies at $55 per paint hour. Parts carry standard markup and tax applies to parts and materials. Deposits apply at 50 percent above $2,000, with an additional 25 percent when parts land on jobs above $10,000, which on a full length skin is nearly always.

Windows, lights and every hole that goes back through a new skin

A freshly bonded panel is watertight until somebody drills it. Then it is only as watertight as the bedding under each fastener and each flange. Windows go back on fresh butyl tape rather than on whatever the old bead left behind, and the flange is drawn down evenly so the butyl squeezes to a consistent line all the way around rather than being crushed at two corners and loose in the middle.

Clearance lights, service doors, ladders and awning rails are the same discipline at smaller scale. Each fastener gets sealant on the shank, not just a smear on the head, because water travels down the thread rather than sitting on top of it. Termination bars and moldings are bedded and then lap sealed on top. It is slow work and it is the entire reason a rebonded wall stays dry for years instead of quietly starting the same failure over.

Getting a carrier to see a bonded wall correctly

The recurring fight on these claims is that a carrier estimator writes the panel like an automotive part: remove, replace, refinish, done. Nothing about a bonded wall works that way. The adhesive removal is real labor, the core repair is real labor, and the cure window is real calendar time that a rental or loss of use line has to account for.

What settles it is documentation written while the wall is open. Tap maps, moisture readings, photographs of crushed foam and any bent tube, all captured before the new skin covers them. Supplements built on that evidence get approved. Supplements built on a description after everything is closed up get argued about.

Process

How the work runs

  1. Scope the wall, not the damage

    1 to 3 hours

    Tap mapping, moisture readings and interior inspection establish how far the failure runs. Owners routinely arrive expecting a patch and leave with a scope that covers three quarters of a sidewall, because that is what the tap test found.

  2. Order and confirm freight

    0.5 hour plus lead time

    Skins ship crated and freight only. We confirm availability, backorder status and dock date before the coach is opened, so the unit is not sitting in a bay with a hole in it waiting on a truck.

  3. Strip trim and remove the old skin

    3 to 16 hours

    Moldings, lights, windows and terminations come off and get labelled. The skin is cut at planned breaks and peeled. Old adhesive is ground back to sound substrate, which is slow, dusty and completely unavoidable.

  4. Repair core and frame

    2 to 24 hours

    Wet or crushed foam is cut out and replaced, damaged substrate is scarfed in, and any bent aluminum tube is straightened or spliced. This is where a bonded wall gets its strength back, and skipping it produces a flat wall that still flexes.

  5. Bond, clamp and cure

    4 to 14 hours

    Adhesive is spread to coverage, the skin is set, and pressure goes on across the whole face with caul boards and clamps. The panel stays clamped for the full manufacturer cure window regardless of how the schedule looks that week.

  6. Seal, refinish and reassemble

    6 to 24 hours

    Edges are terminated and sealed, glass and lights go back on fresh butyl, then the panel is finished and blended. Graphics are reproduced or reapplied last, matched to the panels on either side.

  • A single sectioned patch between two trim lines on a solid color wall sits near the bottom.
  • A full length skin on a 40 foot coach with multi color graphics is the top of this range and can exceed it.
  • Freight and allocation on OEM skins, not shop labor, is the most common reason one of these jobs runs long.

How estimating is billed

  • Written repair estimate: $150, credited in full against an authorized repair.
  • In depth diagnostic, scan and programming: $285 per hour, one hour minimum, credited in full against an authorized repair.
  • In shop pre purchase inspection: $400 to $1,200 depending on unit size and systems count.
  • Insurance walk ins are accepted during posted hours. All inspection and estimating work is performed in shop at the Yorba Linda facility.

Causes

Why it happened

  • Impact severe enough to crush the foam core, after which the skin can be made flat again but the wall behind it is no longer carrying load
  • Long running water intrusion at a window flange or an upper seam that has released adhesive over a large area rather than a small one
  • Manufacturing bond defects, where the press cycle never fully wet out the adhesive and the failure shows up as a hollow zone years later
  • Flex fatigue at a slide opening, where the wall works against the opening every travel day and eventually cracks the skin at a corner
  • Corrosion in a riveted aluminum body, which loosens the fastener pattern before the panel itself fails
  • Prior repair with the wrong adhesive, most often a general purpose construction product that never reached structural strength and let go under heat

Caution

What not to try yourself

  • Screwing or riveting a patch over a soft area. Fasteners into failed laminate hold nothing, and every hole you add is another path for water into the core.
  • Bonding a skin with construction adhesive from a hardware store. Those products never reach structural shear strength and they creep in heat, which in Orange County means they creep most of the year.
  • Cutting a panel break through a window corner or a slide opening corner. Both are stress concentration points, and a seam there will crack no matter how well it is bonded.
  • Rebonding over wet substrate because the schedule is tight. Trapped moisture keeps working, and the second failure is always larger than the first.

Technician note

The part nobody plans for is the grinding. Once the old skin is off you are looking at cured adhesive across the entire substrate, and every bit of it has to come back to a flat sound surface before the new panel goes on. It is not glamorous and it eats hours. But I have seen what happens when somebody bonds a fresh skin onto old glue ridges: you get a wall with high spots that telegraph through the finish in raking light, and no amount of block sanding on the outside fixes a lumpy bond line underneath. Take the day. Grind it flat.

Appendix: questions and answers

Why can you not just patch over the damaged section of wall?
Because a patch fastened over failed laminate carries no load and adds holes to a weather barrier. A bonded wall gets its strength from adhesive across the whole face. If the bond is gone across a meaningful area, the skin has to come off and go back on properly or the wall stays soft.
How long does it take to get a replacement sidewall skin?
Anywhere from a few days to several weeks. Skins are oversize freight, crated, and often on allocation from the manufacturer. We confirm the dock date before opening the coach so your unit is not sitting in a bay with an open wall while a truck is somewhere in Texas.
What adhesive holds a replacement RV skin on?
Two component structural products, either methacrylate or polyurethane, applied at a controlled thickness and clamped for the full cure window. Hardware store construction adhesive is not a substitute. It never develops structural shear strength and it creeps under heat, which in Southern California is most of the year.
The outside looks straight now. Do you still need to open the wall?
If the core was crushed, yes. A straightedge will show a dish and pressing the area produces a crunch from the foam layer. Flat skin over collapsed foam has almost no shear strength, so the wall keeps flexing and the next failure arrives sooner and larger.
Is a box truck body panel replaced the same way as an RV wall?
No. Box and reefer bodies are mechanically fastened into formed posts rather than bonded across a face. Those get new panels with Huck bolts or structural blind fasteners, plus isolation between dissimilar metals. The failure mode is a loosening fastener pattern, not adhesive release.
Can you reproduce the factory graphics on a new panel?
In most cases yes, either by matching and spraying the layout or by having decals reproduced to the original artwork. It is a real line item and it is the single biggest variable between a modest panel job and an expensive one, especially on multi color swoosh schemes across a full sidewall.
