A walk in van is not a truck with a body on it. The body is the structure, the cab is part of the body, and the driver walks between the two without opening a door. That construction is what makes the vehicle brilliant at 150 stops a day, and it is also why damage here behaves differently than on any other commercial vehicle we handle. There is no separate frame to absorb flex, so flex goes into the skin.

Furniture bodies share the construction and add their own problems: a drop frame for a low deck, an attic over the cab for long items, interior E track instead of shelving, and a ramp instead of a gate. The two families sit on one page because the repair techniques are the same, and because the composite cap and the rivet lines are the first thing we look at on either one.

These are walk in bodies: a molded composite cap bonded into a riveted aluminum structure, with a step in floor and a bulkhead door, plus furniture bodies that add a drop frame, an attic over the cab and a ramp instead of a liftgate. A box truck has a separate cab with a body behind it. On a walk in, the body is the vehicle, so it gets repaired as a structure rather than as a box sitting on a chassis.

The body is the vehicle

On a conventional truck the frame carries the loads and the body is a passenger. A walk in body is the opposite: the aluminum structure, the riveted skin and the molded caps work together as one unit, and the chassis rails underneath are comparatively light. That is why these bodies are so efficient and why they cannot be repaired with box truck habits.

Practically, it means two things. First, flex has to go somewhere, and on a stressed skin body it goes into fasteners. Second, the composite caps are not decoration. They tie the roof, the floor and the door openings together at each end, so a cracked cap is a structural finding and gets treated as one.

Cracks in the cap change how the doors shut

The front cap holds the windshield opening and frames both cab doors, so it is under load every time the body twists. Cracks appear at the windshield corner radius first and at the door frame second, and the driver notices the doors before anyone notices the crack. A door that needs a shove on a walk in van is often reporting a cap problem.

Repair means treating the composite properly: abrade the substrate, respect the rib pattern on the back face, use an adhesive system rated for the material and reinforce behind the repair where access allows. Then refinish, which on a solid fleet color over a large curved surface is real paint work rather than a spot repair.

Reading the black streaks under a rivet

Walk past a ten year old step van and look along the belt rail. If there is a short black streak trailing back from a row of rivets, those fasteners are moving in their holes. The streak is aluminum oxide generated by two surfaces rubbing against each other thousands of times a day, and it is the cheapest diagnostic available on this vehicle.

What we do about it depends on how far it has gone. Early, the affected rivets get replaced with the correct diameter and the panel is re-secured. Late, the holes have elongated and the panel edge has fretted, so a section is the honest answer. Drilling one size up to catch a loose rivet is the industry's favorite shortcut and it fails within two years.

Before you proceed

Never oversize a rivet hole to chase a loose fastener on a stressed skin body. Each step up removes material from a panel that is carrying load, and the next failure is bigger than the one you just hid.

One hundred and fifty stops a day

The curb side step door is the highest cycle component on any parcel vehicle. It opens and closes at every stop, the driver steps on the same tread and grabs the same jamb, and the track collects grit at knee height. Over five years the jamb wears through its coating and then its metal, the door drops in its track, and the tread edge rounds off into a genuine slip hazard.

We rebuild these as a set: track, rollers, jamb material, tread and the seal. Replacing the tread alone on a worn jamb leaves the door still dropping, and replacing the track without addressing the jamb wear leaves the driver holding a sharp edge. Fleets that schedule this at five years avoid the injury report that otherwise triggers it.

Attics, granny boxes and where they leak

The attic over the cab on a furniture body is where long items go and where water gets in. It is a stepped extension of the roof with two additional transverse joints, and it sits directly over the driver. Cab movement works the sealant at those joints, and translucent panels above the attic craze faster than the main roof because nothing shades them.

We water test in stages with the interior visible, which on these bodies is straightforward because you can stand inside. Then we open the joint, clean back to sound material and reseal properly, or replace a crazed panel where it has gone milky. Sealing over a failed joint from outside gives you one dry winter.

E track, ramps and the low deck problem

Furniture bodies restrain tall unstable loads with straps into E track, so the track has to be fastened through to a post rather than into skin. When it is not, a shifting wardrobe box takes track and wall material with it. We remount into posts with spreading plates, and where a customer wants additional tie down positions we add them properly rather than screwing track wherever it is convenient.

The ramp and the drop frame bring their own damage. A low deck drags on steep driveways and the ramp hinge takes abuse every load, so rear sill cracking and bent ramp hinges are routine. We repair the sill and check the ramp latch geometry, because a ramp that no longer stows square rattles itself and its hinges apart.

Fleet color, downtime and what it costs

Parcel and moving fleets run solid colors with large logos, which is both easier and harder than metallic work. Easier because a solid is straightforward to match. Harder because a big flat composite cap in a saturated color shows every wave, so cap refinishing goes in the booth with proper preparation rather than being blended in a bay.

Body and paint bills at $210 per hour with paint supplies at $55 per paint hour, and a written estimate is $150 credited in full against an authorized repair. A step door rebuild is two to four days. A cracked cap with refinishing is a week to ten days. All of it happens at the Yorba Linda facility, in shop, since this is not a mobile service.

On a walk in body the front cap is a structural member: it carries the windshield opening, ties into the floor and the roof, and frames both cab doors. Every twist the body takes in a driveway passes through it. Cracks start at the windshield corner radius and at the door frame, and once they run, the cab doors stop closing the same way.

Rivet lines working along the belt rail

Stressed skin construction relies on thousands of rivets to transfer load between panel and post. A drop frame chassis flexes more than a straight frame, and after years of that the rivets begin to move in their holes. The tell is a line of black streaks running back from each fastener, which is aluminum oxide from two surfaces rubbing.

Step door jamb and tread worn through

A parcel driver opens and closes the curb side door at every stop, steps on the same tread, and grabs the same jamb. Multiply by 150 stops and five years. The jamb wears through its coating and then its metal, the door track collects grit and drops, and the tread edge becomes a slip hazard long before anyone writes it up.

The attic over the cab is a stepped extension of the roof with two extra transverse joints, and it sits directly above the driver. Sealant at those joints is worked by cab movement, and translucent roof panels above the attic yellow and craze faster than the main roof because they get direct sun with no shade from the body. Shop fit

Will it fit in the shop?

Walk in bodies are tall for their length and they are worked from inside as much as outside, which suits this building. A 26 foot furniture body with an attic clears the sixteen foot doors and takes a booth slot for cap refinishing, where dust control matters because a composite cap shows every defect in a solid fleet color. Interior work on E track and wall posts happens standing up rather than kneeling, which is a small thing that materially improves the quality of a repair nobody will ever see.

Claim

Insurance considerations for this vehicle

  • Adjusters unfamiliar with walk in bodies sometimes treat the front cap as a cosmetic nose panel. It is structural, it carries the windshield opening and both door frames, and the repair procedure reflects that. Establishing it early with photographs of the crack path is what keeps the scope honest.
  • Working rivet lines are fatigue, not impact, and no carrier pays for them. Where a collision has also loosened rivets we separate the two areas on the estimate, because mixing them invites a denial that covers both.
  • Load shift damage inside a furniture body is a securement question. Track torn out by an unrestrained wardrobe box will usually be written as a loading issue rather than as a covered impact, and photographs of the track failure tell that story either way.

Appendix: questions and answers

My step van cab doors need a shove. Is that the cap?
Often yes. On a walk in body the front cap frames both cab doors and carries the windshield opening, so a crack at the corner radius or the door frame changes how the doors sit. We inspect the cap before adjusting hinges, because adjusting a door on a cracked structural cap moves the problem rather than solving it.
What are the black streaks trailing from rivets on my step van?
Aluminum oxide from two surfaces rubbing. The rivets are moving in their holes, which means the skin and post are no longer working as one. Caught early, the affected rivets get replaced at the correct diameter. Once holes have elongated and the panel edge has fretted, that area needs sectioning instead.
Is drilling a rivet hole one size larger an acceptable fix?
No. Every step up in hole size removes material from a panel that is carrying load on a stressed skin body, so the next failure is larger than the one being hidden. We replace with the correct diameter, and where the hole is already elongated we section the panel rather than chasing it up the fastener chart.
How often does a parcel van step door need rebuilding?
Around the five year mark on a busy route, because that door cycles at every one of 120 to 180 stops a day. We rebuild it as a set: track, rollers, jamb material, tread and seal. Doing one piece at a time leaves the door still dropping or the driver still gripping a worn edge.
Why does water appear over the cab in a furniture body?
