How is the repair or replace decision made on a damaged RV panel?
Repair or replace is settled one component at a time. On our floor in Yorba Linda we price the repair hours against the delivered part, then check whether the repair restores original structure. A forty inch section of laminated sidewall sits on a stand in bay four with the skin cut back eighteen inches past the impact. From outside, the damage was a dent about the size of a dinner plate. Inside the cut, the fiberglass has released from the Azdel across an area four times that, and the lauan behind one framing member is soft under a thumb. That panel is the entire decision in miniature. Nothing about the dent decided anything. What the cut revealed decided everything.
Repair or replace is not a judgement about your coach. It is a judgement about a part of your coach, made separately for every damaged assembly, and one file can easily repair a sidewall, replace a cap, section a floor bay and leave a frame rail alone. Owners arrive expecting a single answer. There are usually four or five, reached on different days, because some of them cannot be reached until a panel is off.
The question gets asked per component, not per vehicle
An adjuster does not write repair the RV. They write operations, and every operation attaches to an assembly. So the comparison runs once per assembly: this cap, that rail, this room, that floor bay. A unit with one impact can carry four separate repair or replace calls, settled on four different days, because a few of them are not answerable until something comes off.
That per component framing is worth holding onto, because it explains what otherwise reads as inconsistency. Two coaches arrive with damage that looks identical in the same place. One sidewall gets sectioned and the other gets a full panel. The visible dent was never the input. The bond line was, and a bond line does not announce itself from outside.
Whether the unit as a whole is worth repairing is a different question with different arithmetic, run by the carrier against value rather than against parts. That decision has a page of its own and it does not belong in this one.

What tips a laminated sidewall toward replacement
A vacuum bonded sidewall is laminated fiberglass over Azdel or lauan, bonded under pressure to aluminum or wood framing. It behaves as one piece, and that is the point of building it that way. Once the bond releases, the panel stops carrying load the way it was designed to, and a filled dent sitting over a released bond is cosmetic work laid on top of a structural problem.
Three things push a sidewall to replacement. Travel is the first: a release that has run past the framing member on either side of the impact, because a splice needs sound bond to land on. Wet decking is the second, since lauan that has taken water does not recover and a meter reading above dry is a number the file can carry. Location is the third, because a release crossing a window or slide opening has no clean seam to work to.
What holds a repair is a cut back to sound material, a splice made to framing rather than to skin, and a refinish blended into the adjacent panel. That is genuine work, often twenty to forty hours on the body side, and there are panels where those hours simply exceed a bonded replacement delivered to the door.
Why a discontinued molded cap changes the arithmetic
A front or rear cap is a single molded fiberglass part, produced on tooling a manufacturer keeps while the model is current and frequently not much longer. When the tooling is gone the part is gone, and no amount of approved money produces one. At that point the comparison collapses: repair is not the cheaper path, it is the only path.
This shifts the conversation in a useful direction. An adjuster looking at a cracked cap with a catalog price in front of them often prefers replacement, because a part price is certain and repair hours are an argument. Remove the part price and the certainty moves to the repair side. What they need from us is proof the part is unavailable rather than merely slow, which means a written response from the manufacturer or a documented dismantler search, not a phone call nobody logged.
Where a cap is still tooled but on allocation, the call turns on calendar rather than dollars. A cap shipping in fourteen weeks and a cap shipping in four produce identical estimate lines. We say which one it is at authorization, because storage days and downtime are the part of the file an owner actually feels.
Repair hours against part price, and where the crossover sits
Body and paint labor bills at $210 an hour, so the repair side of the comparison is hours multiplied by that rate, plus body supplies at $5 per body hour and paint supplies at $55 per paint hour. The replace side is the delivered part with markup applied, 100 percent at or under $100 and 35 percent above it, plus the labor to fit it and then the same refinish. Both sides carry the booth. That is the detail most owners miss.
So the crossover is not the point where repair hours equal the part price. It is the point where repair hours pass the part price plus fitting labor, minus the refinish both paths share. On a small part the markup structure pushes toward replacement quickly. On a large molded assembly with a long fitting time, repair stays competitive much further out than people expect.
There is a second axis and it is not money. A repair that does not restore original structure is not a repair at any price. A rail heated to take a bend out has changed properties, and no hour count makes that acceptable. Where the structural answer is unambiguous, the arithmetic does not get a vote.
On cost
Both paths carry refinish. Comparing a repair figure that includes paint against a bare part price is the most common way a component decision gets made on the wrong number.
What a carrier accepts as justification for replacement
Measurements, photographs and part availability, in that order. A statement that a panel is beyond repair carries nothing. A moisture reading recorded at named points, a photograph of the cut with the release visible against a scale reference, and a frame measurement compared against factory specification carry a great deal, because a reviewer can check each of them without leaving a desk.
Availability documentation is the piece most often missing. Foremost and National General both write RV specific policies, and both approve replacement readily when a part exists at a knowable price. Resistance appears when the alternative is vague. Conversely, carriers resist repair when nobody has shown that the repair restores the assembly. Either direction, what is missing is usually evidence rather than agreement.
This is also where a supplement gets written, because a component decision reached after teardown is by definition an addition to the approved scope. The mechanics of writing and defending that addition are a separate subject with their own page.
The cases where replacing costs less than repairing
Four situations, seen regularly. Creased aluminum trailer siding, where the panel between seams costs less than the hours to work the dent flat and the repair never quite disappears. A single filon skin sheet over sound substrate, where a patch and blend runs longer than a sheet. A complete Carefree or Solera awning assembly, where fabric, arm and rail together undercut three separate repairs. And any part cheap enough that markup makes it trivial against even two hours of labor.
The pattern is that replacement wins where the part is inexpensive, standardised and available, and repair wins where the part is expensive, custom or gone. RV construction produces a great deal of the second category, which is why RV files skew toward repair in a way automotive files do not.
Owners sometimes read a replacement recommendation as a shop reaching for hours. It is usually the reverse. Replacing a short section of rub rail is fewer hours than straightening it, and the file ends up cleaner because there is nothing left to argue about afterwards.
What happens when the two sides disagree
Disagreement on a component is normal and it resolves in one of three ways. The reviewer accepts our documentation and revises. We accept theirs, which happens when a part turns out to be available at a price we did not have. Or the file goes to a second inspection, where their appraiser comes to Yorba Linda and looks at the same cut we photographed.
The third route is the most productive and the least used. An appraiser standing in front of a released bond line rarely argues about whether it is released. What sustains a disagreement is distance, and distance is fixable. We keep the component accessible rather than reassembled for exactly that reason, which is one of the practical arguments against rushing a teardown closed.
Where the disagreement is about value rather than method, the policy usually contains an appraisal clause and the Department of Insurance handles conduct complaints. Both belong to a different page and neither is a sensible first move over one panel.
Who signs off, and what you can influence
The carrier approves the operation. You authorize the work. We recommend and we document. Those are three separate signatures and they are not interchangeable, which is why nothing on your unit proceeds because an adjuster said yes on a phone call.
What you can influence is narrower than owners hope and more useful than they expect. You can insist a component be inspected rather than assessed from photographs. You can ask that availability documentation go into the file. You can decline a repair method you are not comfortable with and pay the difference for the other path, which is a legitimate choice and not a rare one. And you can add work while the wall is open, since the access hours are already spent.
What you cannot do is convert a structural answer into a preference. If a rail needs sectioning, it needs sectioning, and we say so whether or not it has been approved yet. A written repair estimate at $150, credited in full against an authorized repair, is what puts both paths on paper before anyone has to choose.
