What does reefer truck body repair involve?
Reefer truck repair covers the bonded insulated shell: crushed front bulkheads, saturated foam core panels, distorted rear frames that stop a gasket sealing, damaged interior liners and cracked unit mounting at the front wall. Cold chain work punishes small damage. A dry freight body with a dent has a dent. A refrigerated body with the same dent may have a punctured skin, and a punctured skin lets water into foam that cannot dry, so the panel quietly gains weight, loses insulation value and starts icing on the inside. The unit compensates by running longer, fuel goes up, and eventually a load fails a temperature check for reasons nobody connects to a scuff from last spring.
That is why we treat a reefer body as a system rather than as a box. The insulation is the structure, the seal is the whole point, and the air path inside matters as much as the shell. Getting all three right is the job, and none of it involves touching the refrigeration unit, which belongs to your service dealer.

A refrigerated body is a bonded insulated shell: foamed in place polyurethane between fiberglass skins, with no cavity to work in and no rivet lines carrying load. A dry freight box body is sheet and post, where the posts do the work. You cannot repair a reefer panel the way you repair a dry van wall, because on this body the core is the structure and the insulation is the product.
The insulation is the structure
A refrigerated panel is foam injected between two fiberglass skins and cured into a single stressed piece. There is no cavity, no post you can bolt through and no easy way to reach the middle. That construction gives excellent insulation and a strong light panel, and it means every repair technique borrowed from sheet and post bodies is wrong here.
It also means damage has consequences beyond appearance. Anything that opens a skin admits water into the core, and anything that crushes a panel destroys insulation value in that area permanently. So on this vehicle the first question is never how it looks, it is whether the core is still dry and still doing its job.

A crushed bulkhead is an airflow problem
The front bulkhead keeps the load off the evaporator and maintains the return air channel that lets cold air circulate. Crush it with a shifting pallet and the channel closes. The unit still runs, the discharge air is still cold, and the back of the box will not hold temperature because air is not moving through the load.
Operators bring these trucks in convinced the refrigeration unit is failing, and the unit is often perfect. We check bulkhead geometry and the return path clearance as part of any temperature complaint on a body we are working on. Restoring that channel is body work, and it fixes a symptom that a refrigeration technician cannot fix from the unit side.
Finding out how far the water went
Saturation is invisible from outside and it spreads much further than the puncture. Our assessment starts with tapping and probing the panel, looking for weight difference and for ice patterns on the interior skin during a cold soak, and mapping the wet area before anything is cut. The stain is never the boundary.
Repair means opening the outer skin, removing wet foam back to genuinely dry core, drying the cavity, refoaming or fitting insulation block, then rebonding and refinishing the skin. It is slow, and it is the only version that works. A patch bonded over wet foam traps water against the inner skin and the panel keeps failing while looking repaired.

- Reinsulate, rebond the skin and verify the seal
Gaskets seal against true frames or not at all
The rear frame on an insulated body is extruded aluminum, and the door gasket depends on it being straight. One good dock hit at a corner takes it out of square, and from then on the seal is broken at that corner no matter how many gaskets get fitted. The evidence is a frost line along the affected edge and a unit that runs continuously.
We measure the frame diagonals and check gasket contact all the way around with the doors closed before quoting any seal work. Where the frame has yielded we straighten or section it, then set the gasket to the corrected frame. Two gaskets in a year on the same body is a frame message, not a gasket problem.
Before you proceed
A frost line along one edge of the door opening is not a gasket wearing out. It is air moving, which means the frame is out of true and the unit is paying for it every hour.
Liners, drains and the water you cannot see leaving
Interior scuff liners exist because forklift tines and roll cages exist. Once a liner is torn, wash water reaches the core from inside, which is the same failure as an outside puncture with a shorter path. Meanwhile the floor drains that let defrost water out get plugged with produce debris and cardboard, so water stands on the floor and works into the lower panels.
Both of those are cheap to fix and expensive to ignore. We repair liner sections, restore the seal at the liner to floor junction, and clear and test every drain. On a fleet we recommend adding drain checks to the weekly wash routine, since that single habit prevents most lower panel saturation we see.
Where our work stops and your dealer's begins
We are not a refrigeration service provider. Thermo King and Carrier units, their controllers, refrigerant circuits and compliance items belong with your service dealer, and we do not touch them. What we do is the body: the panel the unit is mounted to, the cracks around that mounting, the bulkhead, the frame and the seal.
Where a job requires the unit to be moved or refrigerant recovered, we coordinate a date with your provider and the $45 hazmat and disposal charge applies to our side of it. We also photograph the unit's compliance label and mounting position before anything is disturbed, so the truck goes back exactly as it was documented.
Proving it works before it leaves
A reefer body repair that has not been verified is a guess. After panel work we close the body, run a cold soak with your unit, and check for frost lines at the door opening, for cold spots on repaired areas and for temperature stability front to back. If the return air channel was part of the repair, we confirm airflow at the rear of the box rather than only at the discharge.
Body work bills at $210 per hour and deposits start at fifty percent above $2,000, which most core and frame repairs pass. A written estimate is $150 and credits in full against an authorized repair. All of it happens indoors at Yorba Linda, because bonded panel work needs temperature control and a dry substrate that no yard can offer.

What typically goes wrong on this vehicle
Front bulkhead crushed by a shifting pallet
The bulkhead in front of the load does two jobs: it protects the evaporator and it keeps the return air channel open. A pallet that shifts forward under braking crushes the insulation behind that panel and closes the channel. Temperature performance collapses with no hole to see and no obvious damage, which is why this gets misdiagnosed as a unit fault.
How we repair itFoam core saturated behind a small skin puncture
There is no cavity in these panels, so once water gets past the outer skin it wicks through the foam and stays. The panel gets heavier, its R value drops, and moisture migrating to the cold side forms ice on the inner skin. The repair has to remove wet foam back to dry core and rebuild, because bonding a patch over saturated insulation traps the problem inside.
How we repair itRear frame out of square with a gasket that will not seal
A dock strike or a hard hit on a corner distorts the aluminum rear frame, and a door gasket only works against a true frame. Once the seal is broken at one corner the unit runs continuously, frost forms in a line along that edge, and fuel burn rises. Operators often replace the gasket twice before anyone measures the frame.

The refrigeration unit hangs on the front wall and vibrates for every hour it runs, which on a delivery route is most of the day. The mounting frame concentrates that vibration into a bonded panel, so cracks appear around the mounting perimeter and at the corners of the unit opening. Left alone, those cracks admit water directly into the core.

Will it fit in the shop?
Insulated bodies need controlled conditions to repair properly, which is the practical argument for doing them indoors. Bonded panel work depends on temperature and on a clean dry substrate, and neither is available in a yard. A 26 foot reefer body fits the bay and the booth, and we can open a wall from outside or work the interior standing up. Where refrigerant has to be recovered we schedule your service provider to attend before the front wall is opened, and the $45 hazmat and disposal charge applies on any job where refrigerant is handled.
Insurance considerations for this vehicle
- Wet insulation is the most disputed item on refrigerated bodies. A carrier will call saturation gradual unless there is a documented impact and a documented moisture path, so photograph any skin puncture on the day it happens and get it scoped before a season of rain moves through the core.
- Cargo spoilage is a cargo claim and physical damage to the body is a different policy line. Both may arise from one event. We write the body scope so it can be attached to either file without rewriting it.
- Refrigeration unit repairs are not part of our scope and should not appear on our estimate. Keeping the unit work with your Thermo King or Carrier dealer and the body work with us produces two clean invoices instead of one confusing one.
Appendix: questions and answers
- The unit runs but the back of my reefer will not hold temperature. Why?
- Check the bulkhead before the unit. A pallet shifted forward can crush the panel that maintains the return air channel, so cold air stops circulating through the load even though discharge air is fine. That is body work, and a refrigeration technician cannot correct it from the unit side. We check bulkhead geometry and rear airflow.
- Can a punctured insulated panel just be patched over?
- No. There is no cavity in these panels, so water in the foam has nowhere to drain and a bonded patch traps it against the inner skin. We map the wet area by weight, sound and interior ice pattern, open beyond that boundary, remove saturated foam back to dry core, reinsulate and rebond the skin.
- There is a frost line along one edge of my rear doors. Bad gasket?
- Usually a bent frame. A gasket only seals against a true extruded frame, and one dock hit at a corner takes it out of square permanently. Frost along that edge means air is moving and the unit is running to compensate. We measure frame diagonals and gasket contact before quoting any seal work.
- Do you service Thermo King or Carrier refrigeration units?
- No. Units, controllers, refrigerant circuits and their compliance items belong with your service dealer, and we do not touch them. We repair the body: the panel the unit mounts to, cracks around that mounting, bulkheads, frames, liners and seals. Where refrigerant must be recovered we schedule your provider to attend.
- How can I tell if a refrigerated panel has taken on water?
- It gets heavier and it changes sound when tapped, and during a cold soak you will see ice or condensation patterns on the interior skin over the wet area. Fuel burn also climbs as insulation value drops. None of that is visible from outside, which is why a scuffed skin deserves attention rather than a wait and see approach.
- Do plugged floor drains really damage a refrigerated body?
- Yes. Defrost and wash water that cannot leave stands on the floor and works into the lower panels, which is the same saturation failure as an outside puncture with a shorter path. Clearing and testing drains is inexpensive. We recommend adding a drain check to the weekly wash routine on every unit in a fleet.
