Last verified

The first thing that happens to an electric vehicle on our floor is invisible. The high voltage system is shut down following the manufacturer procedure, the service disconnect is pulled, the interlock loop is confirmed open, and the absence of voltage is measured rather than assumed. Only then does a panel come off. Those hours appear on the estimate because they were worked, and a carrier that omits them has written an incomplete scope.

After that, the difference is materials rather than mystery. A Rivian body is aluminum intensive, joined by self piercing rivets, flow drill screws and structural adhesive, with the method specified per location by the manufacturer. The pack changes the sequence

Body repair on a combustion vehicle starts with disassembly. On an electric vehicle it starts with electrical isolation, and that difference reorders the whole job. The system is shut down to the manufacturer procedure, the service disconnect is removed, the interlock loop is confirmed open, and voltage absence is measured at defined points. A waiting period follows for capacitor discharge. Only then do the panels come off, and the vehicle stays in that state until reassembly.

Two consequences follow. The first is scheduling: an EV occupies a bay for slightly longer than an equivalent combustion vehicle even when the visible damage is identical, because isolation and re-energizing each take real time. The second is documentation. We record the isolation steps, the measured readings and the timestamps, because that record is what supports the hours on the estimate and what a manufacturer procedure expects to exist.

Which specialty unit do you have

This is the smallest family on the site and the most procedure driven. Four unit types, and they divide neatly into two groups: purpose built electric platforms where the pack is structural, and conventional vehicles that had a high voltage system added. The distinction matters at intake because it determines whether the pack is part of the load path or simply a heavy component that must not be disturbed.

The table sorts all four by length, weight, structure and the damage we see most. Note the delivery van row. Route work produces a very specific damage signature, concentrated below the beltline and around the step well, because the vehicle spends its day being maneuvered close to curbs and bollards with a driver stepping in and out constantly.

Rivet bonded aluminum is not welded steel

An aluminum intensive body is assembled with self piercing rivets, flow drill screws and structural adhesive, and the manufacturer specifies which of those applies at each joint. A technician cannot substitute one for another based on what is easier to reach. Rivet type, diameter, adhesive product and bead geometry are all called out, and the strength of the joint depends on the adhesive as much as on the mechanical fastener.

That has practical effects an owner notices. Adhesive needs cure time at temperature, which puts a fixed block of hours into the schedule that cannot be compressed by adding people. Aluminum also needs isolation from steel tooling and from steel dust, so the work happens in a dedicated area rather than beside a steel repair. And a previous repair that welded aluminum or ground it without restoring the coating leaves corrosion we have to remove before anything new is bonded.

Note

Adhesive cure time is not padding. It is a published requirement, it is temperature dependent, and shortening it produces a joint that meets no specification at all.

Where heat may not go

Every manufacturer publishes temperature limits and exclusion zones around a battery enclosure, and those limits govern more operations than people assume. Straightening with heat is restricted. Welding nearby is restricted. Even paint curing has a documented ceiling on some platforms, which changes booth settings and adds flash time rather than allowing a faster bake.

So the repair plan is built backwards from those constraints. We identify the exclusion zone before writing hours, decide which operations can happen with the pack in place, and where they cannot, the pack comes out as a documented operation with its own labor and its own handling requirements. Owners are sometimes surprised that a dent near a rocker costs more than the same dent on a door. The reason is entirely about what sits behind the rocker.

What has to be re-aimed afterward

Body geometry is what driver assistance systems measure the world against. Move a bumper cover, replace a windshield, disturb a mirror housing or change a ride height, and the forward radar, the cameras and the ultrasonic sensors are now referencing something that shifted. A vehicle that leaves without calibration may drive normally for weeks and then brake for a shadow, and that is a genuine safety outcome rather than a warning light nuisance.

Calibration is billed at the diagnostic rate with a one hour minimum, credited against an authorized repair, and it is performed to the manufacturer procedure with the targets, distances and floor conditions that procedure specifies. We document the pre scan and the post scan, list every module that reported a fault, and include the completed calibration record in the file. Insurers ask for that record more often every year, and having it prevents an argument at payment.

What this work costs

Depowering, isolation and verification are billed hours at the diagnostic rate of $285 with a one hour minimum credited against an authorized repair, and calibration is billed the same way. Panel, bonding and refinish work runs at $210 per hour, with paint supplies at $55 per paint hour and body supplies at $5 per body hour. Sales tax applies to parts and materials rather than to labor.

Parts availability drives the calendar on this family more than labor does. Structural aluminum panels and pack related components are ordered rather than stocked, and a delayed panel stops the job because the adhesive sequence cannot be started and paused. We order before teardown wherever the damage allows, and on jobs over $10,000 a further twenty five percent deposit falls due when those parts land.

Claims on a high voltage repair

Three line items get left off first estimates on this family with almost perfect consistency: depowering and verification, adhesive cure time, and calibration. All three are published manufacturer requirements, all three are labor rather than parts, and all three are invisible in a photograph, which is exactly why an estimating platform default misses them. The supplement for those hours is supported by the procedure document rather than by opinion.

The other recurring issue is the enclosure. An underbody scrape prompts a reasonable question about pack integrity, and the answer is an inspection with a documented result, not a guess in either direction. Declaring a pack sound without looking is unsafe. Declaring a vehicle a total loss because there is a scrape under it is expensive and often wrong. We inspect, photograph and write down what we found.

Nothing here happens outside the building

High voltage work is not a mobile service under any circumstances, and there is no roadside program attached to it. Isolation requires the manufacturer procedure, insulated tooling and a controlled area with restricted access, and aluminum work requires separation from steel dust. Both of those exist inside the Yorba Linda facility and nowhere else, which is the entire reason the vehicle comes to us.

Delivery is straightforward, with one request specific to this family. Arrive with enough state of charge to move the vehicle under its own power onto the floor and off it again, and bring the charge port door key or code if the vehicle uses one. If the unit will not move, tell us before the tow is booked, because flatbed loading on a structural pack vehicle has its own tie down requirements.

What this class has in common

Skateboard architecture: the battery pack is a structural member spanning the floor between the axles, so the floor pan, the rockers and the cross car members all interact with the pack enclosure and its mounting points.

Aluminum intensive bodies on the Rivian R1T and R1S use self piercing rivets, flow drill screws and structural adhesive across much of the shell instead of resistance spot welds, and the joining method is not interchangeable between locations.

Electric delivery vans use a purpose built EV chassis with composite and aluminum body panels, a low step in height and a walk through bulkhead, which concentrates route damage in the lower body and the step well rather than higher up the side.

Hybrid fleet vehicles keep a conventional unibody or body on frame shell and add a high voltage pack under a seat, under the cargo floor or behind the rear seat, with orange cabling routed along a rocker or a tunnel where a careless drill finds it.

Sensors are part of the structure in practice: forward radar behind a bumper cover, cameras in the windshield and mirror housings, and ultrasonic sensors in the fascia all reference body geometry and need aiming once that geometry has been disturbed.

Appendix: questions and answers

Does the high voltage system have to be shut down for body work?
Yes, and it is the first operation rather than an optional one. We follow the manufacturer procedure, pull the service disconnect, confirm the interlock loop is open, wait for capacitor discharge and measure voltage absence at defined points. The readings and timestamps go in the file, because those hours are real work and get billed as such.
Can a Rivian body panel be welded?
Generally no. The shell is aluminum intensive and joined with self piercing rivets, flow drill screws and structural adhesive, with the method specified per location. Substituting a weld produces a joint that meets no published specification. It also destroys the corrosion protection locally, which is why we see rust at previous repairs done that way.
Which calibrations get repeated after a body repair on an EV?
Any system that references body geometry. Forward radar behind the bumper cover, windshield and mirror cameras, and ultrasonic sensors in the fascia. We pre scan before disassembly, set ride height and confirm geometry before aiming anything, then calibrate to target and post scan. Both scan records go into the file for the insurer.
Is an electric delivery van repaired like a diesel van?
The panel work is similar, the sequence is not. The pack is structural and spans the floor, so isolation comes first and heat near the enclosure is restricted. Route damage also lands differently: lower body and step well strikes dominate because the vehicle works close to curbs with a driver stepping in and out all day.
Does a scraped battery enclosure mean the vehicle is totaled?
Not automatically, and guessing either way is wrong. An underbody scrape gets a documented inspection with a written result. Declaring a pack sound without looking is unsafe, and writing a vehicle off because there is a mark under it is expensive and frequently unnecessary. We inspect, photograph and record what we actually found.
Who pays for depowering hours on an insurance claim?
The claim does, once the requirement is documented. Depowering, adhesive cure time and calibration are the three line items missing from most first estimates, because none of them shows in a photograph. The supplement is supported by the manufacturer procedure document, which is far easier to argue before teardown than after.
