The truck is a kitchen, and the kitchen is why the body fails where it does. A step van leaves Morgan Olson as a closed aluminum box whose side panels carry shear. Then a builder cuts a serving window into one of them, drops a Type I hood through the roof, bolts a fryer to the floor and hangs a generator off the frame. Every one of those four moves takes load somewhere the drawing did not put it.

So when a unit arrives with a window that binds or a stain on the ceiling, we are not really looking at the damage. We are looking at what the build did to the body six years ago and at what has been slowly happening since. That is a different conversation from a dent, and it is the reason the scope usually reads longer than an operator expects.

What a step van body was doing before the kitchen arrived

Morgan Olson and Utilimaster deliver a walk in body as a closed aluminum box. The skin is thin, between forty and sixty three thousandths, riveted to tube posts about two feet apart. That panel is not decoration. It ties the posts together and stops the box racking as the chassis twists underneath, which is the same job a shear wall does in a building.

Then the build happens. A window goes into one side, a hood goes through the roof, heavy appliances bolt to the floor and a generator hangs off the frame. A careful upfitter puts structure back wherever it removed some. Many do not, and the truck works perfectly well for four or five seasons while the load quietly redistributes into the places we end up repairing.

The serving window is a hole in a structural panel

Ask an operator where the truck is weakest and most of them point at the rear step. It is the serving window. A sixty to eighty four inch aperture cut into a stressed side removes the part that was carrying shear, and the only thing that replaces it is a boxed header across the top with jamb tubes down both sides, tied into a roof bow above and floor structure below.

When that is missing the header sags at mid span. An eighth of an inch across six feet is invisible to the eye and more than enough to bind a sliding sash and put the top track out of parallel with the sill. We measure the aperture diagonals first, because a window that will not slide is telling you about the opening rather than about the window.

Before you proceed

If your sash binds in the middle and slides freely at both ends, stop lubricating the track. The opening has moved and the glass is being pinched.

Where the hood curb puts grease and water

The Type I hood is the largest hole in the roof and the worst one to get wrong. Grease vapor condenses on the cool underside of the curb, runs to whichever corner sits low when the truck is parked and attacks the flange sealant from inside. Rain works the same joint from above. Over two seasons the pair of them saturate the wall cavity behind the hood.

What the operator sees is a stained ceiling panel. What we find behind it is wet insulation, a corroded post and a coved floor seam that has opened at the base of that wall. Replacing the ceiling panel by itself lays a clean surface over all of it, and that is precisely the repair somebody finds again a year later.

Floor loading under a fryer and a flat top

The cooking line is the heaviest thing in the truck and it stands on the thinnest structure. A dual vat fryer is around a hundred and fifty pounds dry and holds ninety pounds of oil on four feet inside four square feet of floor. A flat top adds two hundred more. Underneath is three quarter plywood on cross members sixteen inches apart, and the feet land between them.

The failure is undramatic. The plywood crowns slightly, the welded seam in the covering opens where it turns up the wall, and wash down water gets under the sheet from that day forward. By the time the floor feels soft underfoot the plywood has been wet for a year. The correction is backing plates under the equipment feet, not a thicker sheet laid over the top.

Generator mounts crack where nobody looks

A vending generator does something a motorhome set never does. It idles under load for eight to twelve hours, five or six days a week, in a compartment with almost no airflow while the truck stands still. The rubber isolators absorb the high frequency buzz and pass the low frequency shake straight into the bracket, and that bracket is welded to a frame outrigger nobody drew for a cyclic load.

So the cracks start at the weld toe where bracket meets outrigger, not at the isolator everybody checks. They are hairline, they run along the toe rather than across it, and exhaust soot hides them well. We clean the area, dye check it, then rebuild the bracket with a gusset that carries load into the frame web instead of the flange edge.

LP, hot work and the order a job has to run in

Most of what we do on a kitchen build involves heat somewhere. Welding a header, cutting out a corroded post, grinding a weld flat before stainless goes back over it. All of that happens with the LP system out of the picture: cylinders out of the vented locker, line isolated at the regulator and purged, then pressure tested again before the truck leaves the building.

The line is often why we are in there anyway. Copper or steel routed under the floor from a rear locker to a range at the front passes through two or three body members, and an unprotected pass through slowly abrades the tube against a sheared aluminum edge. We sleeve every penetration on the way back and record where each one sits.

Where the truck is repaired and what the hours bill at

There is no mobile repair option here and no roadside program of any kind. Coving a floor needs a controlled temperature, welding near an LP run needs the line purged properly, and refinishing a serving side needs the booth. Every kitchen build is worked inside the building on La Palma Avenue in Yorba Linda, and operators out of Rancho Santa Margarita run the 241 to the 91 to reach it.

Body, floor and refinish hours bill at $210 with body supplies at $5 per body hour and paint supplies at $55 per paint hour. Tank, generator and 120 volt work moves to the mechanical department at $260. A $45 hazmat charge applies on any visit where LP or refrigerant gets handled, which on a kitchen is most of them. A written estimate is $150 and credits in full against an authorized repair.

What typically goes wrong on this vehicle

The body side on a step van is a stressed skin. Cutting a sixty to eighty four inch aperture into it removes the panel that was carrying shear, and unless the builder welded a boxed header and jamb tubes back in, the header deflects. On a six foot window an eighth of an inch of sag at mid span is enough to pinch the sliding sash and pull the top track out of parallel with the sill.

A Type I hood curb is a raised frame set into the roof and sealed at its flange. Hot grease vapor condenses on the cool underside, runs to whichever corner sits low when the truck is parked, and works into the flange sealant from the inside while rain works at the same joint from above. Neither is dramatic on its own.

A dual vat fryer weighs roughly one hundred and fifty pounds dry and carries another ninety pounds of oil, all of it on four small feet inside about four square feet. That load sits on three quarter plywood over cross members sixteen inches apart, and it lands between them rather than on them. The plywood crowns and the welded seam in the covering opens at the wall lip.

An Onan QG series set idles under load through a whole service day on a bracket welded to a frame outrigger, and the rubber isolators only absorb the high frequency part. The low frequency shake goes into the bracket, so cracks start at the weld toe where the bracket meets the outrigger rather than at the isolator everybody inspects.

A kitchen build backs into the same tight commissary slot several times a week with a driver who cannot see the lower rear corner past the serving counter. The step is bolted through the floor into the rear cross member, so a low speed hit there does not stop at the step. It walks the cross member and takes the corner post with it.

Shop fit

Will it fit in the shop?

A 26 foot step van kitchen measures about eleven feet over the hood curb, so it clears our sixteen foot bay doors untouched and paints in one piece in the sixty foot booth. Weight at 19,500 pounds stays on the slab rather than on a lift. The real constraint is hot work: before we weld or grind anywhere near the LP run the cylinders come out of the locker and the line is isolated and purged, which is scheduled at intake rather than improvised on the day.

Claim

Insurance considerations for this vehicle

  • A commercial auto policy that values this unit as a used step van has valued the wrong asset. The hood, the suppression system, the tanks, the generator and the stainless casework are frequently worth more than the truck under them, and only documentation created before the loss corrects that.
  • Grease saturation behind a hood wall is gradual and it is excluded. Water driven through a failed curb flange in a single storm is a different claim, and the difference is decided by what the photographs show at the flange before anything is cut.
  • A fire suppression discharge is its own peril. Wet chemical residue has to be neutralized and cleaned before body work starts, and the suppression system itself goes back to its certified provider rather than to us.

Appendix: questions and answers

Why does my food truck serving window bind at the top center?
Because the opening has moved, not the window. A wide aperture cut into a stressed body side needs a boxed header and jamb tubes, and when those are light the header sags at mid span. An eighth of an inch across six feet is enough to pinch the sash. We measure the aperture diagonals before anyone touches the glass.
Can the coved floor under my cooking line be repaired in place?
Usually, but the equipment has to come off it first. We lift the cooking line, cut the covering back to sound material, replace the crowned plywood, add backing plates under the equipment feet and re-cove the new sheet up the wall. Patching over a crowned subfloor puts the same split back within a season.
What is the brown stain on the ceiling beside my exhaust hood?
Condensed grease and water coming off the hood curb flange. It runs to the low corner of the curb and works into the sealant from inside while rain attacks it from outside. By the time it marks the ceiling the wall cavity behind the hood is normally wet as well, and the coved floor seam below has opened.
Do the LP cylinders have to come out before you weld on the body?
Yes, every time. The cylinders leave the vented locker, the line is isolated at the regulator and purged, and we pressure test the run again before the truck goes back out. No hot work happens on a kitchen build with a live LP line in the body, however far the weld sits from the run.
Is a cracked generator bracket body work or generator work?
Body and fabrication work. The set itself is usually healthy. What has failed is the bracket welded to the frame outrigger, cracking at the weld toe after years of low frequency shake. We dye check the area, rebuild the bracket with a gusset into the frame web and reset the isolators while it is apart.
Will a 26 foot step van kitchen fit in your paint booth?
Yes. The booth takes sixty feet and the bay doors clear sixteen, so a 26 footer measuring about eleven feet over the hood curb goes in whole and comes out with no joint down the serving side. Nothing comes off the roof. Loose kitchen equipment does come out before the unit goes in.
