The maintenance profile of a beverage truck is a cycle count problem. A route with forty stops means every bay gets opened and closed several times a day, and a body with ten bays per side is carrying twenty door assemblies through hundreds of cycles between services. Nothing on this truck fails dramatically. It all wears at once, at roughly the same rate, which is why these bodies tend to arrive needing a list rather than a repair.
The structural half is less obvious. Cutting ten openings into each side removes almost all of the shear capacity a sidewall would normally provide, so a bay body relies on its posts, its top rail and its threshold rail to hold shape. One alley strike on a single post therefore does not stay local. It takes the two doors either side of it with it.

A beverage body is a row of individual bays, six to twelve of them, each with its own roll up door, on both sides of the truck. A box truck is one enclosed volume with a single door at the back. Twenty openings instead of one changes the structure, the maintenance list and the way a single impact spreads.
What holds up a body with twenty holes in it
Start with a rectangular body and cut ten openings into each side. What remains is a set of vertical posts, a top rail running the length of the roof, and a threshold rail along the bottom. Those three elements now carry everything a continuous sidewall used to carry, and they do it while a hand truck bangs across the threshold four hundred times a day.
Understanding that changes the diagnosis. On a bay body, a door problem is often a structure problem, and a structure problem always shows up as a door problem first. We measure openings before we touch hardware, which sounds slow and is the only way to avoid rebuilding the same door twice.

Cycle counts, drums and doors that creep down
Forty stops on a route, several bays per stop, twenty door assemblies on the truck. The arithmetic gets to hundreds of cycles a day quickly, and spring drums are rated in cycles. As a spring loses rate, the door gets heavy near the top of its travel and starts drifting down while somebody is reaching into the bay. Crews cope by wedging it, which is a safety problem long before it is a repair problem.
We service these per bay: release tension properly, inspect the drum and cable, straighten or replace track, check every hinge and roller, then set tension to the panel weight and cycle it. Distributors usually authorize five bays at a time and stage the rest, and we price it that way rather than pretending the whole truck has to happen at once.

One post, two doors, one bill
An alley wall or a dock corner catches a single bay post. The post bends a half inch. Now the openings on both sides of it are out of square, and both of those doors bind. The driver reports two door faults and the actual repair is one post plus two openings re-squared, which is a very different estimate from two door repairs.
This is where we spend our measurement time on these bodies. Every opening on the affected side gets checked for square and the top rail gets checked for straightness, because a hard post hit can lift the rail locally and put a third door out of alignment. Finding that at intake is far cheaper than finding it at delivery.
Spilled product is a corrosion program
Beer and soft drink syrup are acidic and they get spilled in bays every week. That residue sits on an aluminum threshold rail fastened with steel hardware, gets hosed down, and never fully dries because the rail traps water at the fastener heads. Aluminum next to steel with an electrolyte between them is a battery, and the aluminum is the part that loses.
Hand truck wheels have already worn the coating off the top surface, so there is nothing protecting it. Our repair replaces the affected threshold sections, isolates the fasteners, and where the operator will support it we specify a threshold plate that can be replaced as a wear item instead of letting the rail itself become the wear item.
Note
Rinsing bays is good practice and it is also what keeps the threshold wet. Blowing the rail dry after a wash out costs nothing and adds years to it.
When the door is the wall
On an enclosed body a scrape damages a panel and the door is protected inside the opening. On a bay body the doors are the outside of the truck, so any lateral contact lands on a door slat. A creased slat will not roll around the top curve of the track, which means the door jams even though the crease looks superficial.
Individual slats can be replaced on most systems, which is the cheap answer when the damage is confined. When several slats and the bottom bar are involved, or the panel has been repaired before, a complete door assembly is the better value. We measure the opening first either way, because fitting a new door into a racked opening produces a door that binds from day one.
Keg rails, shelving and the load that fights back
Each bay restrains hundreds of pounds of product through every corner, and the rails doing that bolt into the same aluminum structure that is holding the body together. Shock loading elongates the mounting holes over a few seasons, the rail begins to move, and the product starts loading the door instead of the rail. That is the point where a door will not latch and nobody can see why.
We remount rails with spreading plates and, where the design allows, tie the mounting into a post rather than into skin. On fleets with a standard product layout we build the same fix across every bay so the operator gets a consistent body rather than one repaired bay and nine originals.
Costs and getting a route truck back
Everything here bills at $210 per hour with body supplies at $5 per body hour, and a written estimate is $150 credited in full against an authorized repair. Bay door work is quoted per bay so a distributor can approve in stages. Post and opening repairs cross the $2,000 deposit threshold and we say so at authorization rather than at invoice.
Route trucks work early and we work posted hours, so drop off and pick up get scheduled around your delivery window rather than around ours where we can manage it. There is no mobile service and no roadside option: the truck comes to the Yorba Linda building, and from Rancho Santa Margarita that is the 241 to the 91.

Each bay door is counterbalanced by a spring drum sized to the panel weight, and each one is cycled hundreds of times a week. As the spring loses rate the door becomes heavy at the top of its travel and starts creeping down onto whoever is loading. Drivers hold it with a knee or a hand truck handle, which is how a maintenance item becomes an injury.

The posts between bays are the only vertical structure left after the openings are cut. When one takes a hit from a loading dock corner or an alley wall, the post deforms and the openings on both sides of it lose square. Two doors then bind for a reason that has nothing to do with either door.

Will it fit in the shop?
A 24 foot bay body on an M2 runs to about 34 feet overall and fits the bay and the sixty foot booth without difficulty. What this vehicle actually needs is width: with doors coming off on both sides at once, we work it with clear space on each flank and stage door assemblies in bay order so nothing gets reinstalled in the wrong opening. Drum spring work happens with the door supported and the tension released deliberately, never with a screwdriver and optimism, and the whole job is in shop at Yorba Linda.
Insurance considerations for this vehicle
- Alley and dock strikes on a bay body are collision losses, and the scope needs to include the posts, not only the visible door. An estimate written for one door on a body where the post between two bays is bent will be short, and that shortfall becomes a supplement two weeks later.
- Spring drums, worn tracks and corroded thresholds are maintenance. We put them on customer pay lines and price them per bay so a distributor can approve five bays now and five next quarter, which is how most of these budgets actually work.
- Product loss from a bay that will not close is a cargo question rather than a physical damage one. If a door failure spoiled a load, that conversation belongs with your cargo coverage and it needs the repair documentation we provide.
Appendix: questions and answers
- Why will our bay doors not stay up anymore?
- The counterbalance drum has lost spring rate. Each door is balanced to its panel weight, and hundreds of cycles a week wear that spring out, so the door becomes heavy near the top and drifts down while someone is loading. We release tension properly, inspect drum and cable, then reset tension to the panel weight.
- Two adjacent bay doors started binding at once. Why?
- Almost certainly the post between them is bent. Bay posts are the only vertical structure left after the openings are cut, so one alley or dock contact puts both neighboring openings out of square. We measure every opening on that side plus top rail straightness, then repair the post and re-square the openings.
- What is eating the metal under our bay openings?
- Spilled product plus dissimilar metals. Beer and syrup are acidic, they sit on an aluminum threshold fastened with steel hardware, and weekly wash outs keep it wet at the fastener heads. Hand truck wheels have already removed the coating. We replace the affected sections, isolate fasteners and specify a replaceable wear plate.
- Can a creased door slat be replaced on its own?
- Usually yes, and it is the economical answer when damage is confined to one or two slats. A creased slat will not roll around the top curve of the track, which is why a shallow dent jams the door. Once several slats and the bottom bar are involved, a complete door assembly is better value.
- Can we repair five bays now and the rest later?
- Yes, and most distributors do. We quote bay door work per bay so the approval matches the budget, and we keep a record of which bays were serviced and when. Structural repairs to posts and openings are different, because those affect adjacent bays and are best done in one visit.
- Our keg rails have gone loose in the bays. Is that repairable?
