Every problem on an armored van comes from the same sentence: somebody added three thousand pounds to a vehicle designed without it. The chassis is a stock Ford or Chevrolet. The body panels are the same gauge as the parcel van behind you in traffic. What is different is the mass hanging on the hinges, sitting on the floor pan and pressing against the inside of every panel, and the failures follow that mass exactly.
The other thing worth stating early is what we do not do. We do not cut, weld, drill or modify ballistic material, and we do not certify a protection level. That work belongs to the company that built the package. We repair the vehicle around it, and we document every panel we open so the armorer can verify their own installation afterward.

An armored van is a standard commercial chassis with a bolt in protection package added by an armoring company: ballistic panels inside the body, laminated glazing, heavy doors and two to five thousand pounds of extra mass. It is not an armored military vehicle and it is not a purpose built monocoque. The chassis and the body panels are ordinary, which is exactly why they fail in unusual places.
An ordinary van carrying an extraordinary load
Look past the plate and this is a stock commercial chassis. The frame, the axles, the panels and the hinges came from Ford or Chevrolet, and the armoring company added protection inside them. Depending on the rating, that is two and a half to five thousand pounds of steel or composite, laminated glazing an inch and a quarter thick or more, and hardware to hold all of it in place.
Everything that goes wrong follows from that arithmetic. The parts that fail are the ordinary parts asked to carry an extraordinary load, and they fail predictably: hinges first, then mounts, then the panels themselves from the inside out. Knowing the sequence is most of the diagnosis on these vehicles.

Six hundred pound doors and the pillars holding them
The most common call we get from a secure transport operator is a door that will not lock. The crew is not wrong about the symptom and it is almost never the lock. A door that weighs as much as a motorcycle, cycled thousands of times a year, wears its hinge pins and bushings, then starts working the pillar it is pinned to. A quarter inch of drop is enough to put the lock bolts past the strike.
We measure the drop at the striker, check pin and bushing wear with the door supported, then look hard at the pillar for the deformation that tells us this is now a structural repair. Chasing it with strike adjustments works for a month and moves the wear somewhere less convenient.

Why ballistic glass clouds from the edge
Ballistic glazing is a sandwich of glass and polycarbonate bonded in layers, and the bond has an exposed edge inside the frame. Ultraviolet exposure and trapped moisture attack that edge, so delamination starts as a narrow milky border and grows inward at a few millimeters a year. Crews live with it until the pane is unusable, which is understandable and also means the frame has usually been wet for a long time.
The pane is not repairable and it is not an automotive glass item. It gets ordered as a unit through the armoring company that built the package. Our part is the vehicle: the frame, the retention hardware, the seal design that let water sit there, and any corrosion that started underneath.
Before you proceed
A clouded ballistic pane is a visibility problem for a crew that may need to see out in a hurry. Treat the delamination as a serviceability issue rather than a cosmetic one and order early, because lead times on these units are long.
The corrosion you cannot inspect
Plate bolted flat against the inside of a body panel makes a sealed pocket. There is no drainage and no airflow, condensation forms in it on every warm afternoon, and the panel corrodes from the back. Nobody sees it because nobody can. The first evidence outside is paint lifting along a straight line that follows the edge of the plate rather than the outline of any impact.
When we open one of those panels we photograph the plate position and the fastener pattern before anything comes off, because reassembly has to reproduce it exactly and the armoring company will want to verify their own work. On vans past ten years of service, we recommend inspecting at least one panel deliberately rather than waiting to be surprised by all of them at once.
Floor mounts, ride height and doors that change their mind
Armor concentrates weight low and forward of where the pan was designed to carry it, and heavy doors introduce point loads at one corner of the threshold. Cracks show up at mount brackets, at the pan to sill joint and around the sally port opening. Those are welding repairs with real preparation and a real inspection afterward, not body filler jobs.
Ride height ties into all of it. Helper springs take a set, the rear settles, and door fit becomes load dependent, which is why a crew reports lock trouble that comes and goes. Measuring the corners at intake stops that from becoming three door adjustments in a year, and it costs almost nothing to do.
The line we will not cross on these vehicles
We do not cut, weld, drill or modify ballistic material, and we do not issue or restore a protection rating. Those decisions belong to the armoring company, and there is no version of this where a body shop improvising on a plate assembly is acceptable. We also do not service vaults, safes, locking systems or the security electronics inside the vehicle.
What that means practically is coordination. On any job where plate has to come off, the armorer removes and refits it or approves our documented removal, and their sign off goes in the file with our photographs. Operators who work this way get a vehicle back that is still exactly what their insurer and their client believe it to be.
Intake protocol, valuation and claims
Vehicles arrive empty with the vault area open and nothing of value aboard, and we agree access and photography terms with the operator in writing before the unit comes in. That is normal in this segment and we would rather have the conversation before the vehicle is on the property than after.
On the money side, the package usually carries its own stated value and the chassis carries another, which produces some strange total loss math. A moderate hit can exceed the base vehicle value while the protection package is untouched and perfectly serviceable. That is an argument to make early, with photographs and the armorer's build documentation, rather than after a total loss letter has been issued.

Crew door sagging so the lock bolts miss the strike
An armored door runs from four hundred to seven hundred pounds on hinges pinned to a pillar that was engineered for a door a fifth of that weight. Thousands of cycles a year on a cash in transit route and the hinge pins, the bushings and eventually the pillar itself deform. The crew reports a door that will not lock, and the actual finding is a quarter inch of drop.

Will it fit in the shop?
These are heavy, and weight is the planning constraint rather than size. An armored van at 19,500 lb GVWR stays on the slab and gets supported on rated stands rather than going up on a general purpose lift, and door removal happens with a hoist and two people because nobody lifts a six hundred pound door by hand. Vehicles arrive empty, with the vault area open and no valuables aboard, and we agree the photography and access terms with the operator in writing before intake. The building is secured and monitored, which is a routine question from these customers and a fair one.
Insurance considerations for this vehicle
- The protection package is usually scheduled equipment with its own stated value, separate from the vehicle. Confirm which policy line covers the glazing before a pane is ordered, because a laminated ballistic window costs a multiple of any automotive glass and the wrong line stalls the order for weeks.
- Total loss math on these units is unusual. The armoring frequently costs more than the chassis, so a moderate collision can exceed the value of the base vehicle while the package remains entirely serviceable. That is an argument worth making with documentation rather than after a total loss letter arrives.
- Corrosion behind plate is wear and no carrier pays for it. A collision that tore the same panel is covered, and the two get separated on the estimate so the claim is clean and the customer pay portion is legible.
Appendix: questions and answers
- Why will the crew door on our armored van not lock anymore?
- The door has dropped. A four to seven hundred pound door wears its hinge pins and bushings, then starts deforming the pillar, and a quarter inch of drop puts the lock bolts past the strike. We measure the drop, assess pins, bushings and the pillar separately, and repair the pillar before fitting new hinge hardware.
- Can cloudy ballistic glass be polished or resealed?
- No. The cloudiness is delamination between glass and polycarbonate layers, starting at the exposed edge inside the frame and growing inward. It is not surface haze and nothing polishes it out. The pane is ordered as a unit through your armoring company. We repair the frame, retention hardware, seal path and any corrosion beneath it.
- Will you cut or weld the ballistic plate to reach a panel?
- No, and no reputable body shop should. Cutting or modifying armor changes what the vehicle is, and restoring a protection rating is not something we can do. The armoring company removes and refits plate, or approves our documented removal, and their sign off goes in the file alongside our photographs of the fastener pattern.
- What causes paint to lift in a straight line along our van sides?
- Corrosion behind the plate. Armor bolted flat to a panel creates a sealed pocket with no drainage, condensation forms in it, and the panel rusts from the inside. The lifting follows the plate edge rather than any impact outline. That is a panel repair, and it is wear rather than a covered loss.
- Why did a minor hit almost total our armored vehicle?
- Because the base chassis is worth far less than the protection package installed on it. Repair cost gets compared against vehicle value, and the armoring is often scheduled separately, so a moderate collision can breach the threshold while the package itself is untouched.
