The gas Class A is the most numerous motorhome on California roads and the one owners understand least. It looks like a bus, so people assume it is built like one. It is not. Under the fiberglass is a Ford F53 stripped chassis, which is a bolted C channel rail with the engine ahead of the front axle, and a house built on top of it by a completely different factory.
Nearly every recurring problem on these coaches comes from that split. The chassis moves. The house is bonded and does not want to. Where the two arguments meet, you get a crack, a seam that opens, or a panel that lets go of its core.
How a gas Class A is actually put together
Ford builds the F53 as a bare rolling chassis: two C channel rails bolted together with crossmembers, a gas engine sitting ahead of the front axle, leaf springs and hydraulic brakes. The coach builder receives that rail and builds a house on it out of aluminum tube, block foam, Azdel board and a bonded fiberglass skin, then caps both ends with molded fiberglass and rolls a membrane across the top.
Those are two different engineering philosophies stacked on each other. The rail is designed to flex under load. The bonded sidewall is designed to be stiff. Every fastener, seam and radius where they meet is carrying a load the drawing never showed, and that is the honest explanation for most of what an owner eventually calls a defect.

Where an F53 coach cracks first
Look at the windshield corners. On a coach past about eight seasons you will usually find a fine line leaving the radius at roughly forty five degrees, often on the driver side first because that corner carries the door cutout below it. Owners see it after a wash and assume something hit them. Nothing did. The cap has been working against a frame that twists on every uneven driveway.
The second place is the front cap seam at the roofline. That joint holds a rigid molded part against a membrane that has to move, and the only thing bridging them is a screwed trim strip and a bead of lap sealant. In our climate that bead goes hard in about four summers. Once it does, the screw line becomes a series of small pinholes and the overhead cabinetry starts to smell before anything is visible.
The roof decides the size of the bill
There is a large difference between a membrane repair and a decking repair, and from the ground they look identical. We probe the deck through the roof from the top and from inside the overhead cabinets. If the lauan is still hard, the job is a seam job. If a screwdriver handle presses in anywhere along the front third, the membrane comes off and the decking comes out with it.
That is why we will not quote a Class A roof over the phone. The number moves by a factor of three or four depending on what the plywood under the membrane has been doing for the last two rainy seasons, and no owner is served by a guess that gets revised on day four.
Before you proceed
If the front overhead cabinet has a stain, assume decking. We have not yet found a stained overhead on a gas coach where the lauan above it was still sound.
What the common jobs run
Body and paint work on a gas coach bills at $210 per hour with body supplies at $5 per body hour and paint supplies at $55 per paint hour. Generator and electrical work moves to the mechanical department at $260 per hour. Parts carry standard markup and sales tax applies to parts and materials, never to labor.
A written estimate documents the scope before anything starts and that $150 is credited in full against an authorized repair. On any job past $2,000 we take a fifty percent deposit at authorization, which is the normal shape of a cap or roof project on one of these coaches.
Getting a 38 foot coach through the door
Length is rarely the problem on a gas Class A. Height is what surprises people, and the number that matters is measured over the air conditioner shrouds rather than off the spec sheet. At thirteen feet six inches a typical 36 to 38 footer clears our bay doors and enters the booth without removing anything.
What we plan around is slide clearance and the tail swing on entry. A coach with a full wall slide needs a bay where the room can come out, which is not the booth. If your unit needs both paint and interior access, it will be repositioned mid job, and we schedule that rather than discover it.
Chassis work and house work are two different files
Ford supports and services the F53 through its own network. The coach builder is responsible for the house. When a coach arrives with a crack at the windshield and a soft front cap mount, the repair we perform is house work even though the cause is chassis behavior, and the file has to say that clearly or a carrier will bounce it between two categories.
We keep those scopes separate on the estimate for exactly that reason. Body and structural work on the house is ours. Engine, transmission and brake work goes out to a chassis shop, and we say which is which before authorization rather than blending them into one line an adjuster cannot read.
Claims on a gas coach
Two things get denied on these units more than anything else: roof seepage and gelcoat crazing. Both are gradual, both are visible for years before anyone reports them, and both are excluded under nearly every RV policy in California. Knowing that in advance changes how you spend, because the money is better applied to sealant maintenance than to an appeal.
What does get paid is sudden and identifiable. A debris strike off the 241 that punches the front cap, a storm limb through the roof, a backing collision in a storage lot. On those we photograph the origin, measure the affected area and write the scope before any grinding starts, because a ground open crack no longer shows an adjuster where it began.
Who brings us gas coaches
Most of these arrive from private owners who bought the coach used and inherited a roof nobody had touched. The rest come from rental operators, where the failure profile is different: less sun damage because the unit is moving, more cap and corner impact because a renter is learning the tail swing on your unit.

What typically goes wrong on this vehicle
Stress cracks radiating from the windshield corners of the front cap
The F53 rail is bolted rather than welded and twists more than a raised rail diesel frame. With the engine hung ahead of the front axle, the nose of the coach rocks on every driveway apron. The molded cap is thinnest at the windshield radius, so that is where the gelcoat gives up first.

A rigid molded cap and a flexible membrane deck share one terminated lap seam held down by screws and lap sealant. The two materials expand at different rates in Southern California heat, the sealant loses elasticity, and the screw line becomes a row of small entry points feeding the overhead bunk area.

Gas coaches carry large slider windows with a screwed and butyl taped flange. Once the butyl shrinks, water tracks down inside the laminate rather than out, and the Azdel loses its bond to the foam. The bubble shows up below the sill because that is where the water sits, not where it entered.

Will it fit in the shop?
A 38 foot gas coach at thirteen feet six inches over the roof air units clears our sixteen foot bay doors with room to spare and rolls straight into the sixty foot downdraft booth without stripping anything off the roof. Weight is a non issue at 26,000 lb GVWR. The only real constraint is slide clearance: if we need a room out for interior access, the coach goes in a bay with side clearance rather than the booth, and it moves twice.
Insurance considerations for this vehicle
- A windshield corner crack from frame flex is wear and no carrier pays for it. The same crack originating at an impact point is a different conversation, and the difference is established by photographing the origin before anything gets ground open.
- Roof leaks discovered during an unrelated repair are almost always denied as long term seepage. Say so early rather than letting the adjuster find it at teardown.
- Rear cap damage from a backing incident is collision, not comprehensive, and it carries the collision deductible even though nothing was moving fast.
Appendix: questions and answers
- Why does my Class A have cracks at the windshield corners?
- Frame flex. The Ford F53 rail is bolted rather than welded and twists on uneven ground, while the molded front cap is rigid. The windshield radius is the thinnest section of that cap, so the stress relieves there. It is a construction characteristic, which also means it is not a covered loss.
- Should a gas coach roof be patched or fully replaced?
- It depends on the decking, not the membrane. We probe the lauan from above and from inside the overhead cabinets. Hard decking means a seam and sealant repair. Any soft spot along the front third means the membrane comes off and the plywood comes out, which is a different job with different hours.
- What causes the bubble in my sidewall under a window?
- Failed butyl tape behind the window flange. Water tracks down inside the laminate instead of running out, and the Azdel substrate releases from the foam core. The bubble appears below the sill because that is where the water pools, not where it got in. The window comes out as part of any real fix.
- My Onan will not start after summer storage. Is it dead?
- Usually not. The Marquis 5500 draws from the coach fuel tank and sits on ethanol blended gasoline for months. Varnished jets and a stuck float account for most no start calls we see. A fuel system service runs two to seven hours at the mechanical rate before anyone talks about replacing a generator.
- Will a 38 foot Class A fit inside your building?
