Almost every failed accessory we take off a vehicle failed at its mounting rather than in the part itself. The bike rack was fine. The wall it was fastened to was eight millimetres of laminate over a stud that happened to be somewhere else. The ladder rack was strong enough. Its feet concentrated load into four points on a roof panel and dimpled it, then cracked it, then let water in.
So fabrication here starts with where the load will go and works outward to the part. The four paths below cover accessories on the outside, storage on the inside, one off modifications to the vehicle itself, and structural welding on frames and bodies. Schedule of work
The part is easy. The load path is the job
Recreational vehicles are built light on purpose, which means the structure available to bolt things to is thinner and less continuous than owners assume. A sidewall may be laminate over foam with framing at intervals nobody documented. A rear wall behind a bumper is frequently carrying nothing but itself. So the first question on any fabrication job is not what to build, it is where the load will enter the vehicle and what will carry it from there into the frame.
Get that wrong and the failure pattern is predictable. Cracks radiate away from bolt holes because a concentrated load found the weakest section. Panels oil can and delaminate around a fastener field. A hitch receiver tears its mounting plate, a spare carrier stops latching square, and a ladder rack works its holes oval and starts letting water in. Every one of those arrives here as an accessory problem and gets repaired as a structural one, which is why the estimate often includes work the owner did not expect to pay for.

Bumpers, hitches, racks and carriers
This is the most requested work in the department and the most frequently done badly elsewhere. A factory rear bumper on many towables is a thin walled square section intended to carry a sewer hose, not a pair of bikes or a receiver. Building something that will carry real weight means tying into the frame rather than into the bumper, spreading load across more than one point, and being honest about what the addition does to rear axle load and departure angle. Where a mount has already cracked a cap or a rear wall, the composite repair happens as part of the same job.
Storage, trays and interior build outs
Storage looks like joinery and behaves like engineering, because everything inside a moving vehicle is either restrained or it is a projectile. The failures we see are shelving that has worked its screws loose, drawer fronts cracked from repeated slamming on the road, cargo trays that bind partway out because they were not built square, and anchor points that have dimpled or torn a van floor. Doing it properly means load rated slides, restraint that works under braking rather than just under gravity, and fastening into structure or a spreader plate.
Modifications to the vehicle itself
Cutting a new opening into a vehicle is the highest risk work in this department, because a wall, a roof or a floor is usually carrying load and a hole interrupts it. Windows, vents, hatches, doors, lift gates and high top conversions all need the opening framed and the load routed around it. The tell that somebody skipped that step is cracks radiating from the corners of an existing opening, a sidewall that bows near a modification, or a lift gate that has begun to sag because its mounting is flexing rather than the gate wearing out.
Welding on frames, bodies and equipment
The welding side of the department is mostly repair rather than creation: a crack running up from a spring hanger, a step or ladder torn out of a body, rust that has opened a hole through a crossmember, a trailer frame sagging between the axles, or a previous weld that has cracked again right alongside its old bead. That last one is the most instructive, because a weld that cracks twice was never the problem. Something is loading that area in a way the design did not anticipate, and welding it a third time without addressing that is a service to nobody.
Materials, and the joint that eats itself
Material choice is not a preference, it is a service life decision, and it appears on our estimates for that reason. Mild steel is strong, cheap, easy to repair and rusts unless it is sealed properly. Aluminum saves real weight on a coach that has none to spare, needs thicker sections for equivalent stiffness and is unforgiving of bad welding. Stainless looks permanent and work hardens if you fight it. Each behaves differently under vibration, which is the load an RV accessory actually lives with.
Then there is the joint nobody plans for. Put an aluminum bracket against a steel body without isolating it and the two set up a galvanic cell that turns into white powdery corrosion and then into a loose fastener, which is why we specify isolating washers, coatings or a sacrificial layer wherever the two meet. On a coastal Southern California vehicle that detail is the difference between a mount that lasts fifteen years and one that is weeping rust down a panel in three.
Note
Ask any shop what alloy and wall thickness they are quoting. If the answer is vague, the quote is a guess and you will find out which one at the first load.
Weight, payload and the number on the yellow sticker
Every pound this department adds comes out of your cargo carrying capacity, and on a great many units that number is under a thousand pounds before anybody has loaded a bicycle. A steel rear bumper with a receiver, a rack, a spare, two batteries and a storage build in the bay can consume most of it, and the load lands behind the rear axle where it has the largest effect on tongue weight and handling.
So we weigh what we build and put the figure on your paperwork. We also say no occasionally: to a carrier that would put a coach over its rear axle rating, to a rack loaded past what a roof can carry, and to a hitch on a rear wall that cannot be tied into the frame without a rebuild the owner does not want to pay for. That is a better conversation to have at estimate than after a tire failure on the 241.
Before you proceed
Find your cargo carrying capacity sticker before you commission anything. If what you are asking for weighs more than what is left, the answer needs to change before metal is cut.
What this costs, and why drawing time is on the invoice
Fabrication bills at $210 per hour from the body and paint department, with body supplies at $5 per body hour and paint supplies at $55 per paint hour where a part is refinished rather than powder coated. Material and hardware carry standard markup, sales tax applies to parts and materials, labor is not taxed, and a written estimate is $150 credited in full against an authorized repair.
Design and pattern time appears as its own line, and owners occasionally query it. It is the part of the job that prevents expensive mistakes. A plywood pattern fitted to your rear wall costs an hour and finds the clearance problem that would otherwise be discovered in finished, welded, coated steel. On a project of any size we would rather spend that hour twice than build a part that has to be cut apart and reset.
On cost
Fabrication over $2,000 takes a 50 percent deposit at authorization, with a further 25 percent when material arrives over $10,000. Larger builds are billed in stages against agreed milestones.
How carriers handle work that only exists on your vehicle
Custom work creates a valuation problem at claim time, because there is no catalogue number to price. An adjuster looking at a destroyed one off rear bumper has nothing to compare it with, and the default position is to offer whatever the nearest factory part costs. What changes that is documentation: photographs during the build, the drawing, the material specification and the original invoice.
Two habits are worth adopting. Tell your carrier about significant modifications when they happen rather than after a loss, because coverage for aftermarket work is frequently limited unless it has been declared. And keep the paperwork with the unit. We hold records of what we build, and having them on both sides has settled more than one argument about what a piece was actually worth.
On the claim
Fatigue cracking on an accessory mount is not a sudden loss. Where a collision damaged fabricated work, the rebuild is scoped from our own drawings and material list rather than from a catalogue guess.
What comes through the fabrication bay, and what we turn down
Coaches, expedition rigs, camper van conversions, toy haulers, utility and flatbed bodies, tow trucks and municipal equipment. What we decline is instructive. We do not weld on pressure vessels, we do not repair or modify lifting equipment structure and then certify it, and we do not weld on a tank or body that has carried fuel or chemicals until it has been properly cleaned and tested by someone qualified to do that. Where a crane, aerial device or lift is involved, the structural repair is ours and the load test and certification stays with the equipment inspector.
What is included
- Load path assessment before design
- We establish what the vehicle can actually carry at that point: framing location, panel construction, existing reinforcement and what the load does under braking and over a driveway transition.
- Drawing or pattern approved before metal is cut
- Simple work gets a dimensioned sketch. Anything shaped gets a plywood or cardboard pattern fitted to your unit, which is far cheaper than discovering a clearance problem in finished steel.
- Material selection stated in the estimate
- Alloy or grade, wall thickness, and how dissimilar metals are isolated at every joint. This is the part of a fabrication quote most shops leave out and the part that decides service life.
- Reinforcement or backing at every fastener field
- Backing plates, sleeved holes or new framing behind the panel. Fasteners into bare laminate or thin sheet are why the previous accessory came loose.
- Finish appropriate to where it lives
- Powder coating for accessories that see weather and abrasion, or refinish through the paint department where a part has to match the vehicle. Bare metal from welding is treated and sealed either way.
- Weight recorded and reportedwhere applicable
- Finished pieces are weighed and the figure goes on your paperwork, so you can subtract it from a cargo capacity number rather than guessing.
How the work runs
Describe the problem, not the product
30 minutes
Owners arrive with a part in mind and we start with the use case: what is being carried, how often, how far, and what happens when it is loaded and the vehicle is braking hard. The right part frequently differs from the one that was requested.
Survey the structure at the mounting point
1 to 3 hours
Panels are probed, framing located and existing reinforcement identified. On a coach this often means opening an interior panel, because guessing where a stud runs is how a bracket ends up fastened into nothing.
Draw it, pattern it, fit it
2 to 10 hours
A sketch or a pattern goes onto the vehicle to check clearance, door swing, slide travel, jack access and departure angle. Mock ups get approved by the owner before any material is cut on a project of any size.
Fabricate, weld and reinforce
6 to 200 hours
Cutting, forming and welding happen here rather than at a subcontractor, in the process the material calls for. Backing and reinforcement go in behind the panel at the same time rather than being added later when something moves.
Finish, install and load check
4 to 30 hours
Powder coat or refinish, then fit with correct fasteners and sealing at every penetration. Anything designed to carry weight is loaded and inspected before the vehicle is released, and the finished weight is recorded.

How estimating is billed
- Written repair estimate: $150, credited in full against an authorized repair.
- In depth diagnostic, scan and programming: $285 per hour, one hour minimum, credited in full against an authorized repair.
- In shop pre purchase inspection: $400 to $1,200 depending on unit size and systems count.
- Insurance walk ins are accepted during posted hours. All inspection and estimating work is performed in shop at the Yorba Linda facility.
Turnaround and shop capacity
Typical turnaround is 5 to 45 shop days. A bracket repair with backing is under a week. A rear bumper with a hitch and a rack is two to three weeks including finish. A full build is scheduled as a project across two to three months in stages, with the vehicle occasionally released between them so you are not without it the whole time.

How insurance treats this work
- Usually covered
- Fabricated parts damaged in a covered loss are paid, and rebuilding a one off piece nobody supplies is exactly the situation fabrication capability exists for. Repairing structure torn by an accessory during a collision belongs in the same scope.
- Usually not covered
- An accessory that failed because it was undersized for what it was carrying, cracks that grew from a poorly located mount over several years, and modifications that were never disclosed to the carrier. Fatigue is not a sudden event however dramatic the final failure looks.
- Where supplements come from
- High on custom units, because there is no parts catalogue to price against. Photographs, drawings and receipts for the original build are what let an adjuster value a piece that only exists on your vehicle, and they are worth keeping before you need them.

- All three. A sketch becomes a pattern, a photograph becomes a starting point, and an owner supplied part gets assessed for whether its mounting suits your vehicle before we fit it. Where a purchased accessory is undersized for what you intend to carry, we will say so before installing it.
- How is custom work valued if it is damaged in an accident later?
- From documentation, or badly. Without a drawing, material list and invoice, an adjuster defaults to the nearest factory part price, which rarely covers a one off. We keep records of what we build and recommend you declare significant modifications to your carrier when they are done rather than after a loss.
- What fabrication work do you decline to take on?
