Sidewall Delamination Repair on Laminated RV Walls

What is sidewall delamination and how is it repaired?

Delamination is the outer fiberglass skin losing its bond to the substrate inside a laminated wall. Rancho Santa Margarita owners usually notice a bubble or a wave in low sun. At our Yorba Linda shop we inject and press small sound areas, and peel and re-laminate anywhere the substrate has failed.

You park facing west, the sun drops toward the canyon rim, and suddenly the side of the coach that looked flat all day has a ripple in it the length of a dinette window. That ripple was there this morning. Flat overhead light simply could not show it to you. What you are looking at is the outer skin no longer holding hands with the wood or composite behind it.

Nothing is torn. Nothing is punctured. A laminated wall is an assembly of layers pressed together with adhesive at the factory, and delamination is that adhesive letting go. The reason this matters more than a cosmetic wave is that the wall gets its stiffness from the layers acting as one piece. Once they separate, the panel is a loose skin over a loose core, and it will keep spreading.

What delamination actually is inside a vacuum bonded wall

A laminated RV wall is built as a sandwich and pressed in one operation. From the outside in you have the fiberglass skin, a layer of adhesive, a sheet of lauan plywood or Azdel composite, block foam sitting between aluminum framing members, and finally the interior wallboard. The press is what makes it a structure. Individually those layers are floppy. Bonded, they behave like a single stiff panel that can span an eleven foot wall with a window cut into it.

Delamination is the failure of that bond. It is not a crack, not a puncture and not a break, which is why the surface can look completely intact while the wall underneath has effectively come apart. The panel loses its stiffness locally, so it starts to move, and movement puts stress on the bond at the edge of the separated area. That is the mechanism by which a hand sized void turns into a wall length wave over a couple of seasons.

How we confirm delamination instead of guessing at it

The tap test does most of the work and it costs nothing but time. A plastic hammer walked across the panel in a grid returns a tight, dead note over bonded laminate and a hollow, drumlike note over a void. The change is obvious once you have heard it, and the boundary between the two notes is repeatable enough that we tape it directly onto the coach and photograph it.

Raking light is the second tool. Hold a work light nearly flat against the wall after dark and every deviation from true casts a shadow along its length. Waves that are invisible at noon become undeniable. This is also the reason owners tend to discover delamination at a campsite in the evening rather than in their own driveway at lunchtime.

Moisture readings finish the picture. Pin readings taken at each window flange, marker light, molding and roof edge tell us whether the substrate behind the void is dry or saturated. That single number decides the entire method, and it is the only part of this diagnosis that cannot be done by eye or by ear alone.

Finding the water path before anything gets bonded

Most delamination on units built after about 2005 begins with water, and the water almost never enters where the bubble appears. Water runs downhill inside a wall, so a wave beside the dinette regularly traces back to a roof edge termination or a marker light two feet higher and eighteen inches to one side. Chasing the visible symptom without chasing the source is the classic way this repair fails.

Window frames are the most common single entry point on this coast. Butyl tape hardens and shrinks with age, and Southern California sun accelerates that considerably, so a frame bedded in 2011 has usually stopped sealing whether or not anything has shown up inside yet. We pull suspect windows, rebed them on fresh butyl, and reseal terminations before a drop of adhesive goes anywhere near the wall.

Before you proceed

If the substrate is wet, injection is the wrong repair no matter what it costs. Adhesive will bond to swollen lauan just well enough to look finished and not nearly well enough to stay that way.

Injection compared with peel and re-laminate

Injection is the right answer on a dry void with solid substrate behind it. We drill a grid of small ports through the skin, inject two part epoxy until it appears at the neighboring port, and then press the panel flat with platens, cauls and clamps while it cures. Ports are filled, faired and refinished. It is a legitimate structural repair when the conditions are right, and on a two square foot void it is genuinely the economical choice.

Peel and re-laminate is what happens when the substrate has failed. The skin is carefully released from the wall, the wet or crushed lauan is cut back to dry material, new substrate is spliced in on the framing, and the skin is bonded back down under pressure across the full area. It costs multiples of an injection and it is the only thing that works once plywood has gone soft.

Clamping pressure and why cure time is not negotiable

Pressure is what turns adhesive into a bond. Uneven pressure gives you a wall that is tight in some places and hollow in others, which is exactly the condition we were hired to eliminate. Platens spread the load, cauls follow the contour of a wall that is not perfectly flat, and clamp spacing is set so the pressure map has no gaps in it.

Cure time then belongs to the chemistry. Epoxy systems have a published cure schedule at a given temperature and pulling clamps early produces a joint that tests fine to a knuckle and fails the following summer. On a large wall the clamps stay on overnight or longer, and that occupies a bay, which is the honest reason a delamination repair takes shop days out of proportion to its labor hours.

What delamination repair costs and what moves the number

This is body and paint department work. Two variables drive nearly all of the spread: how large the separated area is, and whether the substrate survived. A dry void the size of a serving tray behind a sound wall is a manageable job. A full height section of wall with wet plywood behind a window bank, where the interior panel also has to come off, is a different order of work entirely.

Parts carry standard markup, sales tax applies to parts and materials, and labor is not taxed. Body and paint supplies bill per hour of body and paint time, and a disposal charge applies where catalyzed adhesives are involved. A written estimate captures the sounded boundary and the moisture readings before work begins, and its cost is credited in full against an authorized repair.

On cost

Interior access is the most common reason a delamination estimate is supplemented. If the substrate splice cannot be reached from outside, cabinetry and wallboard come off, and that time is real.

Units that come in with separated walls most often

Towables dominate this list. Fifth wheels and travel trailers have large uninterrupted wall spans, more window openings per foot of wall than a motorhome, and they usually live outdoors year round between trips. Park models and destination trailers are worse again, because they sit in one spot for years and nobody walks the roof edge on a unit that never moves.

Construction matters too. Units built over Azdel composite tolerate a leak far better than units built over lauan plywood, because the composite does not swell, delaminate internally or rot when it gets wet. That does not make them immune, since the adhesive itself can still let go, but it usually keeps the repair in injection territory instead of substrate replacement territory.

Insurance and separated sidewalls

Gradual water intrusion is excluded on essentially every RV policy written in this state, and delamination that developed over six or eight years from a tired window seal falls squarely inside that exclusion. Owners are frequently told this bluntly and by phone, and they are frequently told correctly. It is not a coverage dispute worth having on those facts.

Where a claim does live is a specific event: a storm that drove water past a roof edge, a branch that struck the side, a collision that flexed the wall, or a covered leak from an appliance or plumbing line inside the coach. Those cases turn entirely on being able to separate event damage from age, and that separation is made with sounding maps, moisture numbers and dated photographs taken before anything is opened up.

On the claim

Report the event first and open the wall second. Once a skin has been peeled, the argument that the separation predated the storm becomes very difficult to answer.

Process

How the work runs

  1. Sound the whole side

    1 to 3 hours

    A plastic tap hammer walks the entire panel on a grid. Bonded laminate returns a dead, tight note. Separated laminate returns a hollow one. The boundary gets taped off on the coach and photographed before any decision about method is made.

  2. Survey in raking light and take readings

    1 to 2 hours

    A work light held nearly parallel to the wall reveals every wave. Pin moisture readings follow at seams and openings. Together these tell us whether we are looking at a dry void or a wet substrate, which are two entirely different repairs.

  3. Find and fix the water path

    2 to 16 hours

    Where readings come back wet, the entry point is traced and repaired first. That may mean pulling a window and rebedding it on fresh butyl, resealing a roof edge termination, or removing a marker light and correcting the hole behind it. Nothing gets bonded until the source is closed.

  4. Inject and press, or peel and re-laminate

    6 to 60 hours

    Sound substrate gets a grid of injection ports, two part epoxy and platen pressure across the affected area. Failed substrate gets the skin peeled instead, the bad material cut out and spliced with new panel, and the skin bonded back down under pressure across the whole area.

  5. Cure, release and verify

    4 to 20 hours

    Clamps stay on for the full cure window at shop temperature. When they come off the panel is sounded again across the same grid and photographed in raking light a second time, so the before and after are directly comparable.

  • A dry void under two square feet with sound substrate is an injection job near the bottom of this range.
  • A full height wall with wet lauan behind a window bank is a peel and re-laminate near the top.
  • Where the interior panel has to come off to reach a substrate splice, add interior finish time to the estimate.

  • Water entering at a window frame, a marker light or a corner molding and traveling down between the layers, which destroys the adhesive long before anything appears inside
  • Adhesive that never fully wetted out during the factory press, leaving voids that behave normally for six years and then open up all at once
  • Repeated heat cycling in an uncovered storage lot, where a dark skin expands and contracts against a substrate that moves at a completely different rate
  • Lauan substrate absorbing moisture and swelling, which pushes the skin off from behind rather than pulling it off from the front
  • Roof edge sealant that was never resealed on schedule, letting water enter above and run down the inside face of the wall for seasons
  • Impact somewhere else on the panel that broke the bond over a much wider area than the visible mark

Caution

What not to try yourself

  • Drilling a hole to let a bubble breathe. The bubble is not pressure, it is a void, and the hole becomes one more place for water to enter.
  • Injecting adhesive into a wall without knowing whether the substrate behind it is dry. Bonding a skin to wet swollen lauan traps the moisture permanently.
  • Pressing a wave flat with a jack against a garage wall. Uneven pressure crushes foam core in some places and leaves voids in others, and the result is worse than the original wave.
  • Treating delamination as cosmetic and putting it off a year. Separated area grows because the panel now flexes there, and the difference between two square feet and twenty is the difference between two repair categories.

Technician note

Everybody wants to talk about injection because it sounds cheap and tidy. I will not inject a wall until I have taken a moisture reading at the window above it, and probably pulled that window. Nine times out of ten the wall did not fail on its own, it failed because water came in at a frame that has not been rebedded since the unit left the factory. Inject a wet wall and you have just glued a skin onto rotten plywood at two hundred and ten dollars an hour, and the owner is back inside eighteen months.

Appendix: questions and answers

What does RV delamination look like from outside the coach?
Usually a shallow wave or a soft bubble in the sidewall that shows up in low angle sun and disappears at midday. Press it and it moves, then springs back. Tap it and the note goes hollow compared with the surrounding wall. Many owners first notice it parked facing a sunset.
Is epoxy injection a real fix or just a stopgap?
It is a real structural repair when the substrate behind the void is dry and solid. Epoxy fills the void and clamping pressure restores the sandwich. It is not a fix when the plywood behind it has absorbed water, because there is nothing sound left for the adhesive to grip.
Does delamination keep spreading if I leave it alone?
Yes. A separated panel flexes where it used to be rigid, and that flexing loads the bond right at the edge of the void. Every mile of freeway and every hot afternoon extends it slightly. Owners who wait two seasons routinely move from an injection repair to a substrate replacement.
Does Azdel construction prevent delamination?
It reduces the damage a leak causes rather than preventing separation outright. Azdel is a composite that does not swell or rot when wet, so a coach built with it usually stays in injection territory. Lauan plywood absorbs water, swells and pushes the skin off, which escalates the repair considerably.
Will you have to remove interior cabinets to repair my wall?
Only when the substrate has to be spliced and cannot be reached from outside. Injection repairs never require interior removal. Peel and re-laminate jobs sometimes do, particularly along a wall with overhead cabinets fastened into the framing. We identify which case applies at estimate.
Why does a delamination repair occupy a bay for so long?
Adhesive cure under clamping pressure is fixed elapsed time. Once platens and clamps are set they stay set until the epoxy reaches full strength at shop temperature, usually overnight or longer on a large wall. That bay is occupied whether anyone is working on it or not, which is why shop days exceed labor hours.
