Last verified
Most of the welding that arrives here is repair rather than creation. A frame rail with a crack running up from a spring hanger. A step bracket that tore out of a sidewall. An aluminum ladder mount that has been cycling for ten years and finally opened. The metal is telling you where the load actually goes, and a good repair reads that message rather than covering it up.
The single most common mistake we correct is a bead run over a crack. It looks like a repair, it puts metal in the right neighborhood, and it leaves the crack root intact and the stress concentration exactly where it was. Within a season the crack reappears alongside the weld, usually longer than it was before, because heat from that bead did nothing helpful to the surrounding metal.
Why frame cracks start where they start
Cracks do not appear in the middle of a healthy rail. They start at stress risers: the toe of a hanger weld, the edge of a bolt hole, an abrupt change in section, a notch left by a manufacturing cut. Those features concentrate stress locally, and after enough cycles at that concentration the metal opens. That is why the same locations show up over and over across different brands of trailer, and why finding a crack in one hanger is a reason to inspect all of them.
Understanding this changes the repair. If you fix only the crack, you have restored the material and left the stress riser in place. If you fix the crack and add a fishplate that carries load past the area into sound metal, you have also reduced the concentration that caused it. That is the difference between a repair that holds for the life of the trailer and one that gets you through two seasons.
Stop drilling, vee prep and fishplates
Proper crack repair has an order to it. Locate the true crack tip, which is usually beyond where the eye stops, and stop drill it so the crack has nowhere to continue. Vee out the crack to its root so filler metal reaches all the way through rather than bridging a gap with an untouched line underneath. Weld it out. Then fit a fishplate that spans well past both ends of the repair and is welded along its long edges into sound material, so load transfers gradually rather than piling into the repaired section.
What never happens is a weld across the bottom flange of a frame rail. That flange carries tension every mile the unit travels, and a transverse bead there introduces exactly the kind of concentration that starts the next crack. Fishplates are welded along their length, plug welded where appropriate, and kept off the flange face. A shop that does not observe that rule will be seen again.

What welding does to 6061 aluminum
6061-T6 gets its strength from heat treatment, and welding undoes that locally. The band of material adjacent to the bead loses a meaningful fraction of its yield strength and does not recover on its own without post weld heat treatment that is impractical on an assembled vehicle. This is not an argument against welding aluminum. It is an argument for designing the joint knowing where the soft band will end up.
In practice that means placing welds away from peak stress, adding section where the softened zone falls, and choosing filler deliberately. The common filler choices behave differently with respect to crack sensitivity and service loading, and picking one because it was already loaded in the machine is how a joint comes back. When somebody brings us an aluminum part cracked parallel to its weld, this is virtually always the story.
Note
A crack running alongside a weld rather than through it is a design signature, not a welder signature. The bead itself is usually fine. The joint asked the wrong material to carry the load.
Spring hangers, shackles and suspension rebuilds
Trailer suspension is one of the busiest areas for structural welding. Dexter and AL-KO hangers and equalizers wear, shackle bolts elongate their holes, and the load path from the axle into the frame goes through a small number of welded connections that see every impact the tires do. Once one hanger cracks, the others have been through the same history and deserve inspection at the same time.
These jobs almost always turn into more than the weld. Suspension has to come apart for access, worn bushings and shackles are exposed in the process, and repairing a hanger while leaving elongated shackle holes untouched delivers a trailer that is still not right. We quote the access labor honestly, because it is frequently a larger number than the welding itself and owners deserve to see the split.
Stainless, food service and specialty fabrication
Stainless work is a different discipline again. Food service interiors need 304 stainless with continuous, cleanable welds rather than intermittent structural ones, because a seam that traps material fails an inspection regardless of how strong it is. Heat input control matters for appearance and for carbide precipitation, and the finishing standard is visual as much as structural.
We do this work for mobile kitchens, catering trucks and mobile medical vehicles where surface requirements come from a regulator rather than from a preference. Getting the structure right and getting the surface right are two separate obligations on the same part, and both have to be satisfied before the vehicle can earn money.
What structural welding costs
Welding bills at $210 per hour from the body and paint department, from $750 up past $20,000. A single hanger crack with a fishplate, coating and reassembly starts at the bottom. A full frame section replacement with suspension rebuild on a large fifth wheel reaches the top and can exceed it depending on how much has to come off to get there.
The largest variable is access. A crack in an exposed rail is one job. The same crack behind a fresh water tank, under a finished floor or inside an enclosed underbelly is a considerably larger one, and that difference is in the estimate as its own line rather than buried in a labor total. Body supplies bill at $5 per body hour, parts carry standard markup, and jobs over $2,000 take a 50 percent deposit at authorization.
Frame welding on an insurance claim
Fatigue cracking from years of service is wear and no carrier will pay for it. What gets covered is structural damage from a covered event: a curb strike that bent a rail, a collision that racked the frame, or debris off the SR-241 that tore a crossmember. The repair method is the same. The documentation obligation is not.
On claim work the crack extent, the dye penetrant results and the prepared joint all get photographed before filler goes in, because a supplement for reinforcement is far easier to justify with a picture of an open, prepared crack than with a description written after it was closed. If a covered event is anywhere in the history, tell us before we start cleaning.

Clean, inspect and map

The area is cleaned to bare metal and the full extent of the damage is established with dye penetrant and measurement. Cracks are routinely longer than they look and corrosion routinely deeper, and both facts change the scope in ways owners should know before authorizing.
Support and unload the structure
2 to 10 hours
Frame work means the unit gets supported so the member being repaired is not carrying load while it is open. On trailer frames this often means suspension components come off, which is a real part of the labor and is quoted rather than absorbed.
Prepare the joint properly
1 to 8 hours
Stop drill at the crack tip, vee out to the root, and clean back well past the damage. On corroded members this means cutting until sound metal appears rather than until the visible rust stops, which is usually further than expected.
Weld and reinforce
3 to 30 hours
The joint is welded with the correct process and filler, then a fishplate or gusset is fitted to carry load past the repair into sound material. On a frame rail this reinforcement never crosses the bottom flange, because a weld across that flange creates the next crack.
Finish, protect and verify
3 to 20 hours
Welds are dressed where appearance matters, the area is primed and coated, and enclosed sections get cavity wax. Suspension components go back with correct hardware and torque, and the unit is checked loaded before release.

- Access labor is the biggest variable. Repairs behind tanks or under finished floors cost more than the weld itself.

- Insurance walk ins are accepted during posted hours. All inspection and estimating work is performed in shop at the Yorba Linda facility.

Why it happened
- Fatigue at a stress riser, which is why cracks start at hanger welds, at bolt holes and at abrupt section changes rather than in the middle of a rail
- Previous surface welding over a crack, which leaves the root untouched and reliably produces a longer crack next to the repair
- Overloading past the axle or frame rating, particularly on trailers loaded heavy at the rear where the frame sees the worst leverage
- Corrosion thinning the section over years, so a member that was adequate when new no longer has the material to carry the same load
- Aluminum joints designed without accounting for temper loss in the heat affected zone next to the weld
- Wrong filler selection on aluminum, where the choice between common fillers meaningfully changes crack resistance in service

What not to try yourself
- Running a bead over a crack without vee'ing it out. The root stays, the crack comes back alongside the weld, and the second repair costs more than the first would have.
- Welding across the bottom flange of a frame rail. That flange is in tension and a transverse weld there is a manufactured starting point for the next failure.
- Welding on a trailer with the axles still loaded. The member has to be unloaded and supported or the repair locks stress into the structure.
- Welding near an LP tank, a lithium bank or fuel lines without isolating them first. This is the reason this work happens in a shop with the systems disconnected.

Appendix: questions and answers
- How should a cracked trailer frame actually be repaired?
- Stop drill the true crack tip, vee the crack out to its root, weld it with the correct process, then fit a fishplate spanning well past both ends into sound metal. A bead run over the surface leaves the crack root intact and the stress riser unchanged, which is why those repairs reappear alongside the old weld within a season or two.
- Why should nobody weld across the bottom of a frame rail?
- Because that flange is in tension every mile the unit travels. A transverse weld across it creates a heat affected line running perpendicular to the load, which is a manufactured starting point for the next crack. Reinforcement plates are welded along their length and kept off the flange face for exactly this reason.
- Does welding weaken aluminum permanently?
- In the zone next to the bead, yes. 6061-T6 gets its strength from heat treatment and the weld removes that locally, with no practical way to restore it on an assembled vehicle. The joint has to be designed around that softened band: weld placed away from peak stress, extra section where the band falls, and filler chosen to the alloy.
- If one spring hanger cracked, do the others need work too?
- They need inspection at minimum. Every hanger on that trailer has seen the same miles, the same loads and the same impacts, so one failure means the others are further along the same path than they look. We check all of them while the suspension is apart, since access is the expensive part and it is already paid for.
- Why is a small weld repair quoted at so many hours?
- Because the weld is rarely the labor. Getting to a crack behind a fresh water tank, under a finished floor or inside an enclosed underbelly means removing and reinstalling everything in front of it, then supporting the structure so it is not loaded while open. We show access labor as its own line so the split is visible rather than buried.
- Can structural welding be done wherever the trailer is parked?
- Not by us. Frame welding needs the unit supported and unloaded, LP and battery systems isolated, fuel and tanks cleared of the work area, and controlled conditions for the weld itself. All of that happens in our Yorba Linda shop. It is one of the clearest cases where doing the work in a lot produces a repair nobody should rely on.
