Fiberglass RV Roof Repair: Cracks, Crazing and Delamination

How is a one piece fiberglass RV roof repaired?

Fiberglass roof repair grinds the damage back to a tapered scarf, rebuilds the laminate with glass and resin, restores the core where it has separated, then fairs and sprays the surface. A one piece fiberglass roof is a structural panel, not a covering. Builders like Winnebago, Newmar, Tiffin and Grand Design bond a gelcoated or filon skin to a foam or Azdel core over an aluminum tube frame, then vacuum press the whole assembly flat. What comes out is stiff enough to walk on and light enough to sit on a chassis, and it behaves like a composite panel rather than like a roof with a cover on it.

That construction changes what a crack means. On a membrane roof a split is a hole in a waterproof layer. On a laminated roof a crack is the outer skin reporting that the panel underneath has flexed further than the laminate could follow. Fill it with putty and it comes back, in the same place, usually within a year, because nothing was done about the reason it moved.

How a one piece laminated roof is built

The panel is a sandwich. An outer skin of gelcoated fiberglass or filon, a core of block foam or Azdel composite, and an inner skin, all bonded under vacuum over an aluminum tube frame with the trusses typically on sixteen inch centres. The stiffness comes from the distance between the two skins and the core's ability to resist shear between them. That is the same principle as a slide room floor, executed at roof scale.

Because the panel is structural, it does two jobs at once. It keeps water out and it contributes to the rigidity of the whole coach body. A compromised roof panel on a forty foot diesel pusher shows up as flexing, creaking trim and doors that stop latching squarely, long before anybody sees water. That is why we treat laminate roof damage as body structure work rather than as a sealing problem.

It also explains the walkable question. Many one piece roofs are rated for foot traffic because the truss spacing supports it. Some ultra light builds are not, and the difference is a build specification rather than something you can judge by looking. We check before anybody goes up.

Why cracks start at openings and keep coming back

Look at where cracks appear on laminated roofs and they cluster at corners: the air conditioner opening, the vent cutouts, the skylight, and the radius where the roof meets the front cap. Those are stress risers. A square corner in a stressed panel concentrates load at a point, and every mile of chassis flex works that point a little more.

This is why a crack repaired without addressing the corner comes back. The laminate gets rebuilt beautifully, the finish is invisible, and eleven months later there is a fresh line running from the same corner because the geometry that caused it was never changed. Adding a modest radius at the origin corner during the repair is a fifteen minute operation that changes the outcome entirely.

The other repeat offender is the aftermarket mount. Solar brackets, racks and satellite bases bolted through a sandwich panel without a backing plate load the outer skin at four small points. On a hot roof with a flexing chassis, those points are exactly where a crack decides to start.

Note

Load the panel by hand near a crack and watch the line. If it opens, it is live and needs a structural repair. If it does not move, it has relieved and you are looking at a refinish.

Gelcoat crazing against structural cracking

These get confused constantly and they cost very different money. Crazing is a fine web across a broad area, confined to the gelcoat layer, caused by ultraviolet exposure stripping the resin rich surface. It is a finish condition. Sand back through it, seal, spray and polish, and the panel is genuinely fine underneath.

Structural cracking is a discrete line, usually with a clear origin, that goes into or through the laminate. It moves under load. It often has a slightly raised lip on one side where the skin has stepped. A shop that treats one as the other either overcharges an owner for layup work on a cosmetic problem, or undercharges them for a paint job on a structural one. Neither ends well.

Scarf joints, resin exotherm and why booth time matters

A composite repair is only as good as its taper. The bevel we grind runs roughly twelve times the laminate thickness on each side of the damage, which spreads load over a long distance instead of dumping it at a hard edge. A butt joint in fiberglass is a crack waiting for its opening date, and it is the most common reason we end up redoing somebody else's roof work.

Cure control is the other half. Laminating resin generates its own heat as it kicks, and a thick layup in a hot bay can exotherm hard enough to distort the panel or scorch the core. Controlled booth temperature is what lets us lay up in the right thickness increments and let each pass cure properly. This is a real argument for doing composite work indoors and it is why roof laminate jobs are never scheduled around the weather.

What fiberglass roof repair costs

This is body and paint work at $210 per hour, with paint supplies at $55 per paint hour on refinish operations and body supplies at $5 per body hour. Parts carry standard markup, tax applies to parts and materials, labor is untaxed, and resin waste triggers the $45 hazmat and disposal line. A written scope costs $150 and that amount returns to you as a credit on an authorized job.

The spread between eight hours and fifty five hours is honest. One live crack at an air conditioner corner with a local blend is a two day job. A delaminated forward third with core renewal, a pressed rebond and a full panel respray on a luxury coach is three weeks. The tap test done at estimate is what tells you which of those you own, and that is why we do it before quoting instead of after.

On cost

Deposits apply above $2,000 and most laminate roof work clears that. On jobs over $10,000 a further deposit is taken when parts and materials arrive.

Insurance on laminate roof damage

Cracks from chassis flex and gelcoat crazing from a decade of sun are both wear, and both are excluded. What gets paid is impact: a low clearance strike, debris off the freeway, a fallen limb, or hail. Those produce a different damage signature and an adjuster can usually tell them apart at a glance if the documentation is present.

For laminate roofs specifically, the argument that gets lost most often is delamination extent. The visible damage is small, the chalked boundary is large, and a carrier who never saw the tap test will scope the small number. We photograph the chalk lines with a scale in frame before grinding starts, which is what turns a supplement request into a documented one.

Coaches that come in with laminated roofs

One piece fiberglass roofs concentrate at the higher end of the market and on compact units where the whole shell is molded. Diesel pushers, luxury Class A coaches, high end destination fifth wheels and molded teardrops all sit in this category, and the same repair technique scales across all of them even though the panel sizes do not.

Process

How the work runs

  1. Grid, tap and chalk

    2 to 4 hours

    The entire panel is tapped on a grid with a plastic mallet and every hollow area is outlined in chalk. This is slow and it is the step that decides the size of the job, so it happens before any number goes on an estimate.

  2. Establish which cracks are live

    1 to 2 hours

    Each crack is marked and the panel is loaded by hand nearby while somebody watches the line. Cracks that open are structural and get a layup. Cracks that stay closed are finish work, and separating the two keeps the estimate honest.

  3. Grind the scarf and rebuild the laminate

    4 to 20 hours

    Damage is ground back to a long taper, roughly twelve times the laminate thickness on each side. Glass is laid up wet on wet in weights matched to the original, and resin exotherm is watched so the repair does not cook itself.

  4. Restore core and press flat

    3 to 16 hours

    Where the core separated, replacement stock is spliced in on a stepped joint and the skin is pressed down under vacuum or weight. The panel cures in that position, because a laminate that cures unrestrained cures with a memory of the wrong shape.

  5. Fair, spray and polish

    4 to 14 hours

    The area is faired with a laminating compatible filler, sealed, then sprayed with gelcoat or two component urethane in the booth. Once cured it is cut and polished so sheen matches the surrounding panel rather than just colour.

  • Ultraviolet breakdown of the gelcoat surface, which loses its resin rich layer and starts crazing before the laminate beneath is affected
  • Core separation from the skin after a long term moisture path, most often traced back to a penetration rather than to the panel itself
  • Chassis twist on a long coach, which puts cyclic bending into a panel that was bonded flat and cured flat
  • Aftermarket mounts drilled into the laminate without backing plates, which turns a point load into a crack origin
  • Repeated foot traffic on a section that is unsupported between roof trusses on units not rated walkable
  • Earlier cosmetic repairs made with polyester filler over a crack that was still moving, which delaminate and then hold water underneath

Caution

What not to try yourself

  • Filling a live crack with polyester body filler. Filler has no tensile strength across a moving joint, so it releases at the edges and then holds water against the laminate underneath it.
  • Grinding a laminate repair with a coarse disc and stopping at a straight edge. A butt joint in composite concentrates load at its perimeter and reproduces the crack about an inch away from the old one.
  • Drilling an accessory mount through a laminated roof without a backing plate. Point loads in a sandwich panel start cracks, and roof racks fitted this way are a recurring source of them.
  • Using an acrylic roof coating on a gelcoated fiberglass roof to hide crazing. It hides it for a season, then peels and takes the loose gelcoat with it, and now the surface prep for a proper refinish is doubled.

Technician note

The tap test is the whole job for me. I will spend two hours with a plastic mallet and a stick of chalk before I quote anything, because what you can see on a laminated roof and what has actually let go are two different shapes. I have chalked out an area four times the size of the visible damage more than once, and the owner is never happy in that moment. They are a lot less happy if I grind out what I can see, spray it, and it lifts again in July. Composite tells you the truth if you listen to it.

Appendix: questions and answers

Why does the crack in my fiberglass roof keep coming back?
Because the stress riser that started it was never removed. Most laminate cracks originate at a square corner of a factory opening. Rebuild the glass without adding a radius at that corner and the panel loads the same point again. Fillers make it worse still, since they have no tensile strength across a moving joint.
What does tapping the roof with a mallet actually tell you?
Whether the outer skin is still bonded to the core. Intact laminate returns a sharp ring. Separated laminate returns a dull thud you can hear across the bay. We tap the whole panel on a grid and chalk the boundary, because delaminated area is almost always larger than anything visible from the surface.
Is my fiberglass RV roof safe to walk on?
It depends on the build. Many one piece roofs are rated walkable because the trusses sit at sixteen inch centres and the laminate is thick enough to span them. Some lightweight units are explicitly not. It is a specification rather than something you can judge by eye, so we confirm before anyone goes up.
Is gelcoat crazing on the roof something to worry about?
Not structurally, as long as it stays within the gelcoat. Crazing is ultraviolet damage to the resin rich surface layer and it shows as a fine web with no origin point. Sanded back, sealed, sprayed and polished, the panel underneath is sound. It becomes urgent only if fissures reach the glass.
Why does a fiberglass roof cost more to repair than a rubber one?
Because the panel is structural rather than a covering. A laminate repair involves grinding a long taper, rebuilding glass in matched weights, controlling cure, restoring core, then fairing and spraying a finish that has to match sheen. A membrane patch is a bonded sheet. The two jobs share a location and nothing else.
Can I mount solar or a rack on a laminated fiberglass roof?
Yes, with backing plates and bedded fasteners. Bolting brackets through a sandwich panel without spreading the load puts point stress into the outer skin, and those points are where cracks begin. We fit backing inside the laminate or use structural adhesive mounting where drilling is a poor idea.
