Injection or Reskin: Judging a Delaminated Sidewall

How do you decide whether a delaminated sidewall gets pressed or reskinned?
Map the released area by tapping the panel and marking where the note changes, then check the core for moisture. Owners near Rancho Santa Margarita bring the marked wall to Yorba Linda, where a bounded dry release is injected and pressed and a release crossing a seam is opened.

The bubble you can see is not the damage. On a vacuum bonded wall the outer fiberglass skin, the block foam core, the aluminum cage and the inner Azdel or lauan face are one pressed assembly, and a bond failure spreads sideways through the glue line long before the surface shows anything. Owners photograph a two foot ripple and ask what a two foot repair costs. The honest answer is that nobody knows yet.
What settles it is twenty minutes with your hand and a piece of chalk. Below is the test we run on the receiving pad, the specific findings that push a wall out of the injection category, and what each path costs in bay time so the number stops being a surprise.
There are two paths and very little in between
Path one resets the existing bond. Holes are drilled on a pattern into the void, a low viscosity resin goes in, and the panel is clamped between platens and drawn flat while the resin cures. Done to a bond that is still mostly intact around the edges, the panel comes back to shape and the repair does not read from ten feet. Done to a bond that has already walked to the roof seam, the resin fills a cavity that keeps moving and the ripple returns in one hot season.
Path two removes the outer skin from the affected bay of the cage, replaces whatever core is compromised, bonds fresh skin stock and refinishes across the panel. It is a materially larger job because the skin is a structural member and cutting it means reestablishing the edge that was factory bonded. Shops that quote injection on a wall that needed path two are not being dishonest so much as they never sounded it.
Mapping the release by ear, which is the whole test
Work a grid roughly the size of your palm across the whole panel, tapping with a knuckle or the plastic handle of a mallet. A bonded area returns a tight, dead note that you feel in your finger. A released area returns a drum note that carries. Mark the boundary in chalk each time the note changes and keep going until you have run out of hollow. On most walls that arrive here the chalk outline is two to four times larger than the visible ripple, which is the entire reason this test exists.
Then find the edges of the outline. Note whether it stops in open panel, which is good, or whether it runs into a window return, a door frame, a slide opening, the roof to sidewall joint or the lower body moulding. Those are the places where the factory laminate is already discontinuous, and a release that reaches one of them has nothing left to clamp against. Finally, pull an interior trim piece where you can and read the inner face with a pin meter.

Findings that end the argument for injection
Any single item below moves a wall from path one to path two. They are listed in the order we usually run into them, and the first two account for the large majority of reskins we perform.

- Lauan on the inner face reads wet, crumbles under a fingernail or has gone black
- The outline crosses the roof to sidewall joint, so the void vents to the seam
- Aluminum cage members inside the outline show white powder or lost section
- A previous injection is visible as a row of filled holes and the ripple came back
- Block foam behind the outline has compressed and no longer stands the skin off the cage
Before you proceed
A wall that has been injected once and failed is the worst case for a second injection. The drilled pattern has already vented the cavity, so fresh resin migrates instead of packing.
What each path costs in bay time
Injection and press work sits in the 6 to 18 body hour range on a single panel, depending on how much trim comes off and how long the platens have to stay on. That is body and paint department time at $210 per hour, plus body supplies and a refinish blend if the gelcoat was disturbed. A reskin on one bay of the cage runs 40 to 120 body hours once you count skin stock cutting, adhesive layup, press time, edge sealing and a panel blend that has to travel to the nearest break line.
The spread between those two ranges is why the sounding test is worth twenty minutes of your afternoon. It also explains a pattern we see on second opinions: the first estimate was written from photographs, the photographs showed the ripple, and the ripple was the smallest part of the problem. On a unit over about twelve years old, assume the outline is bigger than it looks until chalk proves otherwise.
How the decision changes with a carrier in the file
Delamination by itself is not a loss event. A bond that let go across eleven summers of Orange County sun is deterioration and no carrier pays for deterioration. What does get paid is a released bond that follows something covered: a debris strike off the 241 that punched the skin, a branch on a canyon road, a storm that drove water into a seam. In those files the chalk outline is the evidence that the release extends past the impact point.
That is why we photograph the outline with a tape in frame before anything comes apart. If the outline is only established after the skin is in a bin, the conversation with an adjuster becomes an argument about what used to be there. We document, we measure, and we let the carrier decide coverage, because coverage is their call and not ours.
Appendix: questions and answers
- How much bigger is the chalk outline than the visible bubble?
- On the walls that come through here, commonly two to four times the visible area. The skin holds its shape under tension well past the point where the glue line has let go, so the ripple only appears once the release is large enough that the panel can no longer bridge it. That lag is exactly what fools photograph based estimates.
- Can I inject a small sidewall void myself with a kit?
- You can, and we occasionally repair the results. The two failure modes are drilling into a cage member you could not see, and injecting without any way to draw the panel flat while the resin sets, which locks the ripple in permanently. If the outline is smaller than a dinner plate and nowhere near a cutout, the odds are better.
- Does an Azdel inner face change the reskin decision?
- It improves your odds. Azdel is a composite panel that does not absorb water the way lauan plywood does, so a wall with Azdel behind it is far more likely to have a dry core after a leak and far more likely to stay in the injection category. Wet lauan is the single most common finding that forces a reskin.
- If one sidewall is delaminated, should I have the other checked?
- Yes, and it takes ten minutes. Sun exposure is asymmetric on a unit that parks the same direction for years, so the street side and the curb side age at different rates. We sound both walls and the front cap on every envelope job here, because finding a second outline before the booth is scheduled saves an entire second visit.
