What is fiberglass restoration and refinishing on an old RV?

Run a hand down the side of a fifteen year old coach that has lived outdoors and your palm comes away white. That powder is the pigment from the gelcoat, and it is loose because the polyester resin that held it has been broken down by ultraviolet light. This is not dirt, it is not neglect of washing, and no amount of wax puts it back.

The question that decides everything on this page is how much gelcoat is left. Where there is film to work with, cutting and polishing genuinely restores gloss and that route belongs to the detail department at a much lower rate. Where the film is nearly gone, polishing is simply the last thing that surface will ever experience. That is when refinishing becomes the honest answer, and refinishing is body and paint work.

What chalking actually is at the surface

Gelcoat is pigment suspended in a polyester resin. Ultraviolet light attacks that resin at the exposed surface, breaking the polymer chains a few microns down, and the pigment particles that were held there are released. That is the white powder on your hand. The surface underneath is now microscopically rough and porous, which is why a chalked coach absorbs water instead of shedding it and why it gets dirty again within days of a wash.

Chalking is progressive and it does not pause. Once the top layer has gone, the freshly exposed resin starts degrading in turn. A coach that chalks lightly at year eight is usually well past saving by year sixteen if nothing intervenes. Southern California sun and long outdoor storage between trips make this a faster clock here than it is in most of the country.

The point where polishing stops being the answer

Cutting and polishing works by removing the dead layer to expose sound gelcoat beneath. That is a genuinely good repair when there is material to remove. Factory gelcoat starts out at a modest thickness and thins toward corners and radii, and every compounding over the life of the coach has already taken some. Once the remaining film is marginal, a cut removes the last of it and leaves bare laminate showing through at the high spots.

So the decision is made with a gauge rather than an opinion. We wash and cut a test area, read the remaining film, and check the panels where gelcoat is thinnest by design. Enough film means the unit belongs with the detail department, where oxidation removal and gelcoat restoration is billed at the $95 detail rate and produces a genuinely restored surface. Not enough film means coating over it is the only path that lasts.

Stripping, sanding and sealing a degraded surface

Hardware comes off first. Clearance lights, awning rails, moldings, badges and any failed decal set are removed so the new coating can run under the edges instead of stopping at them. Coating that ends at a rail is coating with a seam waiting to lift, and on a body this large there are a great many rails, brackets and mounting flanges to consider.

Abrasion is then the bulk of the labor on this job. Every square inch of the body has to be mechanically keyed, working through grits, with the same attention paid to radii and corners as to the flat sides. Sanding a chalked surface also exposes porosity that was completely invisible before, and those pinholes get filled with glazing putty and blocked flat.

Sealing is the step that gets skipped in cheap work and it is not optional. A two component urethane sealer formulated for gelcoat gives the color something consistent to sit on and stops the porous surface below from absorbing solvent unevenly. Spray color straight onto sanded, degraded gelcoat and you get blotchy holdout and a finish that dulls in patches.

Single stage compared with base coat clear coat

Single stage puts pigment and binder in one product. It sprays in fewer steps, costs less in material, and on a solid white or a solid off white it can look entirely correct. Its weaknesses on a large body are dieback, meaning gloss dropping over the following weeks as solvent continues to leave the film, and less ultraviolet protection over the long run, which matters on a vehicle that will go straight back into an uncovered lot.

Base coat clear coat separates color from protection. The clear carries the ultraviolet absorbers, holds gloss more predictably, and can be cut and polished after cure without disturbing the color underneath. It costs more in material and booth time. For a coach that lives outdoors in this climate, it is generally the better value across ten years, and that is the recommendation unless budget or color says otherwise.

Booth time, bake cycle and why the unit sits

A body this size is coated in a filtered downdraft booth so air moves from the ceiling down past the panels and out through the floor, carrying overspray away from wet coating rather than through it. Doing this outdoors on any afternoon in this area guarantees dust in the finish, and on a vertical surface forty feet long there is nowhere for a nib to hide.

The bake cycle then drives solvent out under controlled heat, which is what allows the finish to be handled, cut and polished on a sane schedule instead of weeks later. Even so, the coating gets its cure window before anything abrasive touches it. Cutting a finish that has not finished gassing out is how a beautiful pickup turns into a dull surface a fortnight afterwards.

What refinishing a chalked coach costs

The hours here are dominated by preparation, not by spraying. Sanding a full coach body to a uniform key, filling porosity and blocking it flat is most of the labor on this page, and it scales directly with the length of the unit and how much hardware has to come off and go back on. A single faded side on a mid size trailer and a full body on a forty foot coach are the two ends of this range.

Paint supplies bill per paint hour and body supplies per body hour, parts carry standard markup, and sales tax applies to parts and materials while labor does not. A disposal charge applies where solvents and catalyzed coatings are involved, which on this job is always. A written estimate is $150, it records the film readings behind the recommendation, and it is credited in full against an authorized repair.

On cost

Before authorizing a refinish, ask whether the gelcoat was gauged. If it still has film, the detail department route at $95 per hour will restore the gloss for a fraction of this number and we would rather send you there.

Units that chalk first and worst

Older Class A and Class C bodies with large flat gelcoat sides are the classic candidates, particularly white and light colored units built before manufacturers moved toward painted full body finishes. Anything with a dark accent band suffers first in that band, since darker pigment runs measurably hotter in the sun and degrades faster than the white panel around it.

Vintage coaches and bus conversions are a category of their own. On those the surface is frequently a mix of original gelcoat, decades old repaints and repaired sections, all aging at different rates and all reacting differently to abrasion. Refinishing those bodies is as much about getting the surface to one consistent condition as it is about color, and the preparation hours reflect that.

Insurance and sun damaged surfaces

Ultraviolet degradation is not a covered loss anywhere on any RV policy we deal with. It is gradual, it is expected with age, and every carrier excludes it plainly. Owners occasionally arrive hoping a refinish can be attached to an unrelated claim, and it cannot be, so it is worth saying clearly rather than letting somebody discover it after a denial.

Where refinishing does legitimately appear on a claim is as part of a covered repair. If a storm, a collision or a debris strike requires a panel to be refinished, and the surrounding surface is chalked so badly that the repaired panel cannot be matched to it, the blend area becomes a genuine discussion with the adjuster. That is a scope conversation, not a coverage one, and it is won with photographs of the existing finish.

On the claim

Sun damage is maintenance, not a loss. What is arguable is how far a covered repair has to extend to look correct against a faded body, and that argument is made at estimate with images, not after the fact.

Process

How the work runs

  1. Gauge the surface and choose the route

    1 to 2 hours

    A test area is washed, cut and inspected, and remaining film is measured. If there is enough gelcoat to hold gloss after cutting, we say so and send the job to the detail side, because a refinish that was not needed is money badly spent.

  2. Strip hardware and old graphics

    3 to 10 hours

    Lights, rails, moldings, badges and failed decals all come off and are tagged for reinstallation. Adhesive residue is removed chemically rather than sanded away, and the height steps left behind by the protected areas under old graphics are marked out so they can be filled and blocked later in the job.

  3. Abrade the entire body

    6 to 25 hours

    The full surface is sanded to a consistent key by hand and by machine, working through grits from coarse to fine. Corners, radii and the areas behind removed hardware get exactly the same attention as the flat sides, because a coating that is going to fail will fail at its edges first.

  4. Fill, seal and coat

    6 to 22 hours

    Porosity is filled and blocked, the body is sealed with a urethane formulated for gelcoat, and color goes on in the downdraft booth. Single stage or base coat clear coat is chosen at estimate based on color, budget and schedule.

  5. Bake, cure and reassemble

    4 to 12 hours

    The coating is baked, then allowed its full cure window before anything abrasive is cut or polished into it. Hardware goes back on fresh butyl and fresh sealant, roof edge terminations in the work area are resealed, and the unit is inspected under both booth light and open daylight before it is released.

  • Where enough gelcoat remains to hold gloss, the detail department route is materially cheaper and we will say so.

Caution

What not to try yourself

  • Compounding a chalked surface repeatedly to chase gloss. Each pass removes film that never returns, and after two or three seasons of it there is nothing left to refinish over without heavy filling.
  • Rolling exterior house paint or a marine deck coating onto a coach. Neither is formulated for the flex and thermal range of a vehicle body, and stripping it later costs more than the refinish would have.
  • Spraying color over gelcoat that has only been washed and scuffed by hand. Adhesion comes from uniform mechanical abrasion, and coating over an unprepared surface peels in sheets.
  • Waxing a fresh refinish in the first month. New coating needs to finish releasing solvent, and sealing it early is a reliable way to trap it and lose gloss.

Technician note

I keep a gauge in my pocket for exactly this conversation. Half the coaches that come in asking for a repaint still have film left and belong on the buffer at the detail rate, and I will tell an owner that even though it moves the job off my side of the building. The other half are done. On those, one more round of compound just takes the last of it and then we are filling porosity instead of sealing a sound surface. The gauge decides, not the estimate.

Appendix: questions and answers

Should my chalky RV be polished or refinished?
It depends on how much gelcoat is left, which is measured rather than judged by eye. With usable film remaining, cutting and polishing restores real gloss at the detail rate. With the film nearly gone, polishing removes the last of it. We gauge a test area before recommending either direction.
Why is refinishing billed at the body and paint rate instead of the detail rate?
Because it is coating work, not polishing work. Hardware removal, full body abrasion, porosity filling, sealer, booth time and a bake cycle are body and paint operations performed by refinish technicians. Polishing an existing surface is a detail operation and is billed accordingly at the lower rate.
How long does a refinished coach body hold its gloss?
A properly prepared base coat clear coat finish on a coach stored outdoors in this climate holds well for many years with routine washing and a protective coating. What shortens it is skipped preparation. Coating sprayed over gelcoat that was not fully abraded and sealed can start failing inside the first year.
What happens to the faded factory graphics during a refinish?
They come off. Decals protect the gelcoat beneath them, so removing them leaves both an adhesive residue and a visible step where the surrounding area faded. That step is sanded and filled, then the panel is refinished and the graphics are reproduced or replaced as part of the job.
Why did a single stage paint job go dull a few weeks after pickup?
That is dieback. Solvent continues leaving the film after the surface feels dry, and gloss drops as it goes. A full bake and a proper cure window before polishing largely prevent it. Where a schedule cannot allow for that, base coat clear coat behaves far more predictably.
Can you refinish just the side that faces the sun?
Yes, and on a coach parked the same direction for years it can be the right call, because one side is often materially worse. The caution is that a freshly coated side next to an original faded side is a visible difference. We show you a sample against the existing finish before you decide.
