What does RV and camper fiberglass repair actually involve?
Fiberglass repair on an RV means grinding damaged laminate back to sound material and rebuilding it in resin and glass. A travel trailer that backed into a carport post and a forty three foot diesel pusher that caught a rock off the 241 get the same word written on the estimate and share almost nothing else. One is a printed skin about as thick as a business card. The other is a half inch of hand laid laminate under tinted gelcoat. Different tools, different resin, different hours.
So nothing gets ground until we establish which of the three constructions is in front of us. That call drives everything after it: how deep the grinder can safely go, whether the damage has reached framing, whether the panel can be rebuilt at all, and whether the refinish is a local blend or a full side. A number quoted over the phone without that call is a number somebody made up.
What kind of fiberglass does your RV actually have?
Molded caps are built the way a boat hull is. A cap is sprayed with tinted gelcoat in a female mold, then backed with chopped strand mat and sometimes woven roving. That gives you real thickness. Good news for the repair, since there is material to work with. Bad news for the estimate, because a crack you could cover with a quarter may need a scarf eight inches across.
Filon is the opposite problem. It is a thin printed fiberglass sheet, bonded to a substrate at the factory, and it carries almost no load by itself. Grind on it with any enthusiasm and you are through it. Repairs to filon are about restoring the bond and patching in matched material, not about building laminate thickness, and the surface texture has to be reproduced or the patch will show under any low angle light.
The third construction is a vacuum bonded wall: a fiberglass skin, an adhesive layer, a sheet of lauan plywood or Azdel composite, block foam between aluminum framing, and an interior panel, all pressed together as one assembly. Damage to that wall is rarely just skin damage. Once you are through the glass you are into a sandwich, and the question stops being how to patch and starts being how far the injury goes.

How impact damage behaves in a fiberglass laminate
Fiberglass does not dent. Metal absorbs an impact by moving and staying moved, which is why a steel fender shows you exactly where it was hit. A laminate absorbs the same energy by fracturing fibers, and those fractures propagate outward under the surface while the gelcoat on top may only show a hairline. This is the single most common source of surprise on a fiberglass estimate, and it is why we sound the panel by hand before we write anything.
The second behavior worth knowing is that laminate damage keeps working. A cracked area flexes more than the sound material around it, so every mile of freeway and every hot afternoon drives the fracture further along. A crack that was two inches in March is genuinely longer in September. Owners who wait a season are not imagining that the repair got more expensive.
When a cap gets repaired and when it gets replaced
A molded cap is a large, expensive, often discontinued part, so repair is the default answer far more often than owners expect. We rebuild caps with cracking across a third of their face, caps with compression damage at a corner, and caps that have been drilled and patched by three previous owners. The laminate is rebuildable as long as the geometry is still true and the mounting flanges are intact.
Replacement enters the conversation when the shape is gone rather than the surface. A folded cap, one where the bonding flange has torn from the roof line, or one carrying so much old filler that the contour cannot be recovered, gets replaced. That decision collides with availability: caps for a 2006 coach are frequently out of production, and the alternatives are a used cap or a fabricated section.

Bring the model year, the floor plan and a photo of the data plate to the estimate. Cap availability changes the entire shape of a fiberglass repair, and we would rather find out on day one than on day nine.
Our layup, fairing and refinish sequence
Every laminate repair here follows the same order, and the order is not negotiable because each stage depends on the one before it curing properly. Grinding removes broken material, layup restores strength, fairing restores shape, and refinishing restores appearance. Shops that compress this by filling first and grinding later produce a repair that looks entirely correct for about eight months and then starts printing a line back through the finish.
The fairing stage is where most of the visible quality comes from. A rebuilt panel that is structurally perfect will still catch the eye if the reflection bends through it, so surfacer gets blocked with a long board and checked repeatedly with a guide coat until a straight edge reads flat across the repair and the original panel together.

Resin choice, catalyst ratio and cure temperature
Polyester resin is correct on a molded gelcoat cap because it is what the cap is made of. Vinylester goes in where a repair sits low on a unit or near a known water path, since it absorbs less moisture. Epoxy is reserved for structural bonding and for repairs over a substrate polyester would attack, and it never goes under gelcoat, which will not cure reliably against it.
MEKP catalyst ratio is adjusted to the temperature in the bay, not poured to a fixed number. A mix that gels correctly at seventy two degrees will kick in the pot on a September afternoon in Yorba Linda, and a batch that goes off early has to be thrown away rather than pushed onto the panel. This is unglamorous and it is also most of the difference between a repair that lasts and one that crazes at the edges.
What fiberglass cap and sidewall work costs
This work bills from the body and paint department. The range on this page is wide because the jobs behind it genuinely are: patching a single gouge in a filon skin with a local blend and rebuilding a fractured front cap on a Class A with a full front refinish are separated by fifty labor hours, and quoting them as one number helps nobody.
Parts carry standard markup and sales tax applies to parts and materials. Labor is not taxed. Body and paint supplies are billed per hour of body and paint time, and a disposal charge applies where catalyzed resin is involved. A written estimate documents the mapped damage boundary before work begins, and its cost is credited in full against an authorized repair.
On cost
Cure time between layup stages is elapsed time, not billed labor. It is the main reason a twelve hour fiberglass repair still occupies a bay for the better part of a week.
Units we perform fiberglass body work on
Molded caps and bonded skins show up across the whole range, and the failure pattern shifts with how the unit is used. A rental fifth wheel collects low speed impact damage at corners and around the entry door. A full time owner's Class A collects road strikes across the front cap and the leading edge of the roof. A truck camper collects damage where it contacts the bed rails.
Length and height matter as much as construction. Our 35,000 square foot facility takes a forty five foot coach indoors with the cap off, which is the practical requirement for laminate work of any size. Resin cure and dust control both fall apart outdoors on a windy afternoon in the canyons, and a repair that cures under blowing grit is a repair somebody grinds off again later.
Insurance and fiberglass body damage
A debris strike, a backing incident and a falling branch are ordinary covered losses on most RV policies. What carriers routinely decline is the part owners most want covered: cracking that grew out of a mounting bracket over six years, or a soft panel that traces back to a seam that stopped being sealed. Age and neglect are not covered perils and no amount of argument changes that.
The productive move is establishing the boundary between the two in writing at the start. When we map a fracture we photograph the sounded area with a scale in frame and note which portion connects to the reported event and which portion predates it. Adjusters approve documented scopes and push back on undocumented ones, and that is true regardless of which carrier is on the file.
On the claim
If a fiberglass repair on this unit has been done before, tell us at drop off. A prior repair inside the damage zone changes the scope and it is far easier to disclose it than to have an adjuster discover it under a grinder.

How the work runs
Identify the construction
1 hour
We sound the panel, check an edge at a light or a window frame, and confirm what the wall actually is. A filon skin over lauan and a hand laid cap look similar under paint and behave nothing alike once a grinder touches them.
Map the fracture boundary
1 to 2 hours
The damaged zone gets probed and marked well past the visible break. Broken fibers keep going under sound looking gelcoat, and a repair that stops at the paint line lifts at its edge within a season. The marked boundary is photographed for the file.
Grind the scarf
2 to 8 hours
Material comes out to a long taper so the new laminate has a wide bonding surface rather than a butt joint. On a molded cap that taper can be several inches wide for a crack you could hide with a coin.
Lay up and cure
4 to 24 hours
Reinforcement goes in as a planned schedule, wet out by hand and rolled to drive air out. Each stage cures before the next goes on. Cure time is dictated by resin chemistry and shop temperature, and pushing it is how repairs come back.
Fair, prime and refinish
6 to 25 hours
The rebuilt area is faired with glazing putty, blocked with a long board, primed with urethane surfacer and refinished to a natural break in the body. Gloss is matched to the surrounding panel rather than sprayed to full gloss and left brighter than the coach.

Why it happened
- Debris off SR-241 and the 91 transition, which arrives at a shallow angle and gouges the surface rather than punching through it
- Backing into a bollard or a storage lot post, which loads the corner radius where a molded cap is at its thinnest
- Ladders, awning rails and accessory brackets fastened into bare skin instead of a frame member, so road vibration works the screw against unsupported laminate for years
- Standing water in a seam or behind a marker light, which produces nothing visible for two seasons and then shows up as a soft panel
- A previous fix done with body filler over a live crack instead of grinding it out and re-laminating, which telegraphs back through by the first hot summer
- Heat cycling in an uncovered storage lot, where a dark skin expands hard against a substrate that barely moves at all

What not to try yourself
- Filling a crack with body filler and painting over it. Filler carries no tensile strength, the crack is still live underneath, and it will print through the first time the panel heats up.
- Using a hardware store fiberglass kit on a laminated sidewall. Those kits are polyester over a thin skin, and the heat of the exotherm can blister the substrate behind it.
- Sanding a filon skin to feather an edge. There is almost nothing to sand through, and what starts as a scratch ends as a hole you now have to patch.
- Sealing a soft spot with caulk to get through a trip. Trapping water inside a laminate turns a panel repair into a substrate replacement over one wet winter.

That circle is almost always bigger than what the owner expected, and it is the honest edge of the repair. I have never once found the broken area to be exactly as big as the mark on the paint. If somebody quotes a cap crack without touching the panel, they are quoting the photograph, not the coach.
Appendix: questions and answers
- Why is the fiberglass repair area larger than the damage I can see?
- Because fiberglass fractures internally instead of denting. Broken fibers run outward under gelcoat that still looks intact, and new laminate will not bond to fractured material. We sound the panel by hand to find where the sound goes solid again, and that circle is the honest edge of the repair.
- How do I tell if my camper has filon or molded fiberglass?
- Look at a cut edge at the entry door or a window frame. A molded cap shows a thick layer of gelcoat with mat behind it. A filon wall shows a paper thin sheet bonded directly to substrate. Front and rear caps are usually molded even when the sides are filon.
- Will a fiberglass repair hold up on the freeway at highway speed?
- A properly scarfed and re-laminated repair is as strong as the original panel, and often stronger where extra fabric was added. What does not hold up is filler over a live crack. If a repair failed on you before, the likely cause was that the broken laminate was never removed.
- Can you match the finish on a fiberglass repair to the rest of the coach?
- Yes, and on faded gelcoat we match to the panel as it exists today rather than to the original color. The repair is refinished out to a molding, rail or body line so the transition falls on a natural break rather than in the middle of an open side.
- How many days does a fiberglass cap repair keep the unit in the shop?
- Four to fourteen shop days for most jobs. The labor hours are only part of it. Resin has to cure fully between layup stages, primer has to sit before it gets blocked, and clear needs time before anything gets polished. None of that time can be shortened by adding people to the job.
- What happens if a replacement cap for my model is discontinued?
- We repair rather than replace whenever the geometry is recoverable, which covers most cracked and impact damaged caps. Where a cap is genuinely beyond rebuild, the options narrow to a used cap from a salvage unit or a fabricated section. We tell you which situation you are in before authorization, not after teardown.
