A full unit collision restoration strips the vehicle to its frame, verifies and corrects the structure, then rebuilds shell, systems and interior outward. We run these projects at our 35,000 square foot Yorba Linda shop for Rancho Santa Margarita owners whose coach is worth more than the damage.

Some units arrive on a lowboy with the roof rail collapsed on one side, or with three quarters of the shell opened up and the interior soaked. There is no panel to replace and no member to pull. The coach has to be taken back to the part of it that is still true, which is usually the frame, and then built outward again.
This is the smallest category we run by volume and the largest by hours. It is also the only one where the first serious conversation is not about repair at all. It is about whether rebuilding this particular unit makes sense against what it is worth and what the policy says it is worth, because those two numbers are frequently not the same.
What a full unit restoration actually means
It means the vehicle is disassembled until we reach material that measures correct, and everything outward of that boundary is rebuilt. On a rollover the boundary is usually the chassis and the floor structure. On a severe side impact it might be the opposite wall and the roof. The distinguishing feature is not the size of the number, it is that the unit is taken apart as an assembly rather than repaired as a set of damaged parts.
That approach exists because at a certain damage level, sectional repair stops being reliable. Three walls that each moved slightly do not add up to a coach that is square, and a slide room installed into a shell built from approximations will never seal. Once enough planes are compromised, correcting them together is both faster and the only way the finished unit behaves properly.

The valuation conversation comes before the repair conversation
Every one of these projects begins with a question that has nothing to do with welding: does rebuilding this unit make financial sense. We answer it with a documented scope, a parts position and an honest hour count, then set that against what the coach is worth and what the policy actually pays. Some owners read that package and take the settlement instead, which is a good outcome bought for the price of an assessment.
Policy type moves the answer more than any other factor. An agreed value policy on a well kept diesel pusher supports rebuilds that an actual cash value policy on the same coach would never justify, and owners rarely know which they hold until it matters. Then there is the category where arithmetic is beside the point: vintage coaches and custom conversions that cannot be replaced by writing a check.
Stripping a coach back to the frame
The interior comes out completely and it comes out cataloged. Every cabinet, appliance, panel and wiring run is tagged with its location and photographed before it moves to on site storage. This is unglamorous work that consumes real hours, and it is also the thing that makes reassembly a matter of reading a record rather than reconstructing a floorplan from memory four months later.
Then the shell comes off. We follow the damage outward until the framing measures true and the substrate sounds solid, and on a rollover that line typically sits far further from the point of impact than the photographs suggest. The boundary is set by moisture meter readings and by measurement, never by where the paint stops looking bad to somebody standing outside.
Before you proceed
A unit that sat open to weather after the incident carries two damage sets. Impact damage and exposure damage are documented separately, because carriers frequently treat them differently and combining them costs the owner.
Rebuilding the shell one plane at a time
Structure gets rebuilt from the frame outward, and each plane is proven before the next one goes on top of it. Floor structure is squared and checked on the diagonal. Walls are set plumb and verified at multiple stations along the length rather than at the ends. Only then does the roof structure go on, because a roof built onto walls that lean will telegraph that lean into the roof line permanently.
Framing is fabricated here. Aluminum stock, steel tube and structural plate are cut and welded in house, which is what makes these projects possible on units where the original member was never sold as a part. Substrate goes back as Azdel or lauan depending on what the unit was built with, and skin is bonded rather than fastened wherever the original construction was bonded.
Systems, wet testing and interior reinstallation
Before any finished surface goes back, the shell gets tested. The roof is flood tested, window and door openings are checked, LP lines are pressure tested and the fresh and waste water systems are proven. Finding a leak after cabinetry is installed is one of the most expensive mistakes available on this kind of project, and the test sequence exists specifically to prevent it.
Then the cataloged interior goes back in reverse order. Components that were soaked do not return at all. Particle board cabinetry that got wet has changed its material properties permanently and will delaminate through the first humid stretch, so it is replaced rather than dried and refitted. Appliances that saw fire or extinguisher residue are replaced as a matter of course.
Schedule, staged billing and what the file is worth later
Ten to thirty weeks is the honest span. The floor belongs to units with intact interiors and available parts. The ceiling belongs to rollovers with full interior replacement, custom fabrication and a carrier approval cycle that adds a week every time a supplement is filed. Because these run long we bill and photograph in stages, so an owner who cannot visit weekly still sees where the money and the vehicle actually are.
A project this size takes a 50 percent deposit at authorization and a further 25 percent when parts arrive, standard on jobs over $10,000, and nearly every component is special order. The documentation matters beyond the repair too: a rebuilt coach delivered with a complete photographic and measurement record is a very different asset at resale from one delivered with a stack of invoices.
On cost
Hazmat handling at $45 applies where LP, refrigerant or fire residue is present. On restoration work that is the normal case rather than the exception.
Projects we take on and projects we turn down
We have the bay space for units to 45 feet and we hold long term projects indoors rather than pushing them outside between phases, which is the practical constraint most shops hit first. What we decline are units where the chassis itself is beyond correction, and units where an owner wants a rebuild started before the valuation question has an answer.
Both of those end badly and we would rather say so at the counter than three months in. The chassis case is simple: if the rails cannot be brought back to specification, everything built on them inherits the error. The valuation case is worse, because an owner who starts and then loses the total loss argument has funded a project nobody planned to buy.

Assess and decide
1 to 2 weeks
Before anything is authorized we produce a scope, a parts position and a realistic hour count, then set that against the unit valuation. Some owners walk away at this stage and that is a legitimate outcome. Knowing early is worth what the assessment costs.
Empty the unit
24 to 80 hours
Everything removable comes out and gets tagged by location before it moves to on site storage. Appliances, furniture, cabinetry, wiring runs and plumbing are cataloged with photographs, so months later reassembly is a matter of reading the record rather than remembering how a floorplan went together.
Strip to true material
40 to 160 hours
Skin, substrate and framing come off until we reach structure that measures correct and sounds solid. On a rollover that boundary sits much further from the impact than an owner expects, and it gets established by moisture meter and measurement rather than by how the damage appears from outside.
Rebuild the structure
60 to 300 hours
Frame and chassis are verified and corrected first, then framing, floor, walls and roof are reconstructed with the materials and joining methods the unit was originally built with. Each plane is checked for square and plumb at several stations before the next one is built on top of it.
Close the shell and test
40 to 140 hours
Skin, roof membrane, windows and doors are fitted and every penetration is properly bedded rather than sealed over. Then the unit gets a roof flood test and a pressure test on both the LP and water systems before a single interior panel goes back into the coach.
Refinish and reassemble
80 to 260 hours
The exterior is refinished as a whole unit rather than as a repaired section, so there are no repair boundaries left for a buyer to find later. Cataloged interior components go back in reverse order, systems are commissioned individually, and the coach is road checked before handover.

- A 50 percent deposit is taken at authorization on any job over $2,000, with an additional 25 percent when parts arrive on any job over $10,000. Final balance is due at pickup.
- A single side rebuild on a mid size trailer with an intact interior sits near the bottom of the range.
- A rollover on a 45 foot coach with a full interior replacement and a complete repaint exceeds the published top.
- Hazmat handling at $45 applies where LP, refrigerant or fire residue is involved, which on this work is most of the time.
How estimating is billed
- Written repair estimate: $150, credited in full against an authorized repair.
- In depth diagnostic, scan and programming: $285 per hour, one hour minimum, credited in full against an authorized repair.
- In shop pre purchase inspection: $400 to $1,200 depending on unit size and systems count.
- Insurance walk ins are accepted during posted hours. All inspection and estimating work is performed in shop at the Yorba Linda facility.

Why it happened
- Rollovers, which load the roof rail to sidewall junction that almost every coach is weakest at and rarely damage only one plane

- Fire originating at a generator bay, refrigerator or wiring run, where the heat damage extends well past the scorch line
- Extended exposure after the incident, since a shell that sat open through a storm has water damage layered on top of impact damage
- Underride against a bridge or canopy at speed, which takes the roof structure across most of the length of the unit
- Accumulated damage on a vintage or custom converted unit where a prior repair was structurally inadequate and finally let go

What not to try yourself
- Authorizing a rebuild before the valuation question is settled. Owners who start work and then lose the total loss argument end up funding a project they never intended to own.
- Storing a damaged unit outdoors and open while a claim is negotiated. Two weeks of weather adds a rot scope that nobody will pay for and that you will still have to repair.
- Reinstalling salvaged cabinetry that was soaked. Particle board that dried is not the same material it was, and it will fail in the humidity of the first coastal summer.
- Rebuilding a wall onto framing that measures out of plumb because the lean looks small. Every layer above it multiplies the error and the roof line is where it becomes obvious.

- How do I know if rebuilding my coach is worth it?
- You compare a documented scope against the policy valuation basis, not against a guess. We produce the scope, the parts position and the hour count first. Agreed value policies frequently support a rebuild that an actual cash value policy on the identical unit would not, and most owners do not know which they hold.
- Does the entire interior have to come out?
- On a strip to frame rebuild, yes. Walls cannot be rebuilt around installed cabinetry and no leak test is meaningful with finish in place. Everything is tagged by location and photographed before it moves to storage, so reassembly follows a record rather than someone remembering how it looked.
- My unit sat open in the rain after the accident. Does that change things?
- It adds a second damage set. Rot from exposure is documented separately from impact damage because carriers often treat the two differently, and merging them tends to cost the owner. Moisture meter readings taken once the shell is open establish the boundary of each.
- How is a months long rebuild billed?
- In stages, with photographs at each one. A 50 percent deposit is taken at authorization and a further 25 percent when parts arrive on jobs over $10,000. Special order components are not refundable once placed, and we identify those line items before ordering anything.
- Will a rebuilt coach be harder to sell later?
- Not with a complete file behind it. Buyers and inspectors ask what was done and how it was verified. A rebuild delivered with staged photographs and measurement records answers that concretely. A rebuild delivered with only invoices leaves the buyer guessing, and guessing costs you at the negotiation.
- Do you rebuild vintage and custom converted units?
- Yes, and they are frequently the strongest candidates, because replacement is not available at any price. We fabricate framing in house for units where the original member was never sold as a part. The limit is the chassis: if it cannot be brought back to specification, we say so rather than build on it.
