What does a major impact damage rebuild involve?

A major impact damage rebuild starts with disassembly and measurement rather than an estimate. At our Yorba Linda facility we anchor the unit, verify structure against factory dimensions, then rebuild caps, framing and panels. A heavy hit changes the question you are trying to answer. With a scraped panel the question is what it will cost. With a front cap driven back into the entry door, or a side impact that folded a bus body inward over two bays, the question is what actually happened to the structure, and no one can answer that from a photograph or from twelve feet away in a tow yard.

So we invert the usual order. The unit comes apart first, gets measured against factory dimensions, and only then does a scope get written. That sequence is slower at the start and far faster at the end, because it is the only way to avoid discovering a bent member after a new cap has already been bonded on.

When is collision damage no longer a panel repair?

The moment a load path is involved. On a motorhome that means the chassis rails, the outriggers, the body mounts, the wall framing and the roof rail junction. On a van or a bus body it means the pillars, the rockers and the floor structure. Damage to any of those changes how the unit carries its own weight, and no amount of skilled panel work compensates for a member sitting in the wrong place.

There is a set of tells that put a job here rather than on the minor side. A door that catches on one latch only. Diagonals across a window opening that no longer agree. Interior trim popped at a ceiling seam six feet from the impact. Glass that cracked with nothing touching it. Any one of those is enough for us to stop scoping from the outside.

Why we tear down before we write the number

Heavy impact energy does not stop where the paint stops. It travels along framing, through mounts and into openings, and it leaves evidence in places you cannot reach without removing finished surfaces. An estimator working from the outside of a wrecked coach is describing the part of the damage that is visible, which on a serious hit is routinely less than half of it.

Teardown is billed and authorized in writing before it starts, because it is the diagnosis rather than a preliminary to one. Everything that comes off is photographed in place before it moves and fasteners are bagged by location. When the adjuster arrives, the file already holds a layer by layer record of how the damage was found, and that record is the single biggest reason our supplements get approved instead of debated.

On the claim

Ask any shop whether their first number was written before or after teardown. If it was written before, you are looking at an opening position, not an estimate.

Structural verification before any new panel goes on

Once the impact zone is exposed, the unit is anchored and measured. What we are checking is whether control points still sit where the manufacturer put them, in three dimensions, within tolerance. On a chassis with a published body builder specification we measure to that document. The result is a printed comparison, not an opinion, and it gates everything that follows.

That gate exists because of a specific and expensive failure. Fit a new front cap to an opening that has moved and the cap will be trimmed to a shape that is wrong, will fight its bond line, and will show gaps that no amount of adjustment closes. Caps are not reusable once cut. Measuring first costs hours. Measuring second costs a cap and the weeks it takes to get another one.

The parts problem on a heavy hit

Shop capacity almost never sets the calendar on this work. Parts do. A front cap for a discontinued Thor floorplan, a curved windshield for a diesel pusher, a Hehr window in a size that was made for three model years: these are the items that turn a six week job into a twelve week job, and none of them are visible as a risk until the part is actually ordered.

We order long lead items the day the scope is approved and we tell you what the quoted lead time is at that moment. If a cap is on allocation from the manufacturer, you hear it at authorization. Chassis items go through the chassis maker network rather than the coach builder, which is usually faster and occasionally the only route that works at all.

Supplements, and why the second number is larger

On a heavy hit a supplement is not a sign that something went wrong. It is the normal shape of the process. The initial scope covers what teardown revealed. Repair then reveals more, because straightening a member exposes the condition of the one behind it, and a bay floor cannot be assessed until the bay is out. Each finding is documented and submitted as it occurs rather than saved up.

What causes trouble is a supplement that arrives with no supporting record behind it. Carriers do not refuse to pay for hidden damage, they refuse to pay for hidden damage nobody proved. Photographs taken at the moment of discovery, with the part still in position and a date on the image, resolve almost every one of these before it turns into a dispute worth arguing about.

Sensors, chassis sublets and the things that are not body work

Late model chassis carry forward radar, lane cameras and blind spot sensors, and all of them are aimed to a physical reference. Change a bumper reinforcement, a bracket, a windshield or the ride height, and the aim is no longer correct even though nothing has failed electrically. Recalibration happens after the structure is verified and the unit is sitting at its proper height, in that order.

Some work on a heavy hit is not ours to do. Steering boxes, axle assemblies, air suspension components and driveline damage all go out to the chassis maker network. We manage those sublets on our own schedule rather than handing you a phone number and a suggestion, because a coach waiting on somebody else is still a coach occupying one of our bays.

What a major rebuild costs and how long it runs

Thirty to two hundred and eighty labor hours at $210 per hour puts the published range at $6,500 to $60,000+, with paint supplies at $55 per paint hour and body supplies at $5 per body hour on top of parts. The open top is not a hedge. A side impact across two slide openings on a 43 foot coach genuinely exceeds it, and pretending otherwise only relocates the surprise.

Four to twelve weeks covers most of the category, and the distribution is lumpy rather than even. Jobs with every part in stock sit near the bottom, jobs waiting on a cap or curved glass sit at the top. Raise storage and loss of use in week one if a carrier is involved, because those provisions differ enormously between policies and week seven is a bad time to read yours.

On cost

Repairs over $2,000 take a 50 percent deposit at authorization, and jobs over $10,000 take a further 25 percent when parts arrive. Special order parts are not refundable once the order is placed.

Process

How the work runs

  1. Intake, photograph and protect

    2 to 4 hours

    The unit is photographed from every quarter and the interior is documented before anyone walks through it, which matters because footprints and moved debris both end up in later photographs. Open areas are covered and sealed so weather cannot add a second damage set while the unit waits for authorization to tear down.

  2. Authorized teardown

    8 to 40 hours

    We pull panels, trim and interior finish through the impact zone until every damaged member is visible and can be photographed in place. This is billed work and it is authorized in writing first, because on a heavy hit the teardown is the diagnosis rather than the first hour of the repair.

  3. Anchor and measure

    4 to 12 hours

    The unit is anchored and measured against published factory dimensions. Where a chassis has a body builder specification we measure to that. The output is a set of numbers, a print and a pass or fail on each control point.

  4. Write the real scope

    2 to 6 hours

    The measurement print, the teardown photos and the parts list become a single scope document. If a carrier is involved this is what goes to the adjuster, and it is why our supplements tend to be approved rather than argued.

  5. Structural correction and rebuild

    20 to 180 hours

    Members are pulled, sectioned or replaced, openings are brought back square under measurement, and only then do caps, glass, framing and panels go back on. Every closed section we opened is treated for corrosion and given cavity wax before it is sealed, since nobody will ever inspect inside it again.

  6. Refinish, recalibrate and verify

    16 to 60 hours

    Paint goes on, sensors are recalibrated at correct ride height, and the unit gets a final measurement print and a road check before anyone calls it finished. Doors, bays and slide rooms are cycled and gap checked against the numbers we recorded at intake rather than against how they look.

  • A side impact across two slide openings on a 43 foot diesel pusher sits well above the published top.
  • OEM cap availability, not shop capacity, is the usual reason a job in this category runs long.

How estimating is billed

  • Written repair estimate: $150, credited in full against an authorized repair.
  • In depth diagnostic, scan and programming: $285 per hour, one hour minimum, credited in full against an authorized repair.
  • In shop pre purchase inspection: $400 to $1,200 depending on unit size and systems count.
  • Insurance walk ins are accepted during posted hours. All inspection and estimating work is performed in shop at the Yorba Linda facility.

Causes

Why it happened

  • Front impacts into stopped traffic, which drive the cap back and load the entry door frame and the windshield opening at the same time
  • Side impacts from a merging vehicle, which fold the sidewall inward and almost always disturb the slide opening on that side
  • Rear impacts at freeway speed, which push the rear cap into the bedroom wall and can shift the whole body on its mounts
  • Underride and overhead strikes, where a coach clips a low structure and peels roof edge, air conditioner shrouds and roof framing together
  • Rollover onto a corner, which loads the roof rail and sidewall junction that most units are weakest at
  • Debris strikes at speed on SR-241 that punch through a lower cap and carry into the framing behind it

Caution

What not to try yourself

  • Accepting a repair number before the unit has been taken apart. On a heavy hit that number is a guess and both you and the carrier will be renegotiating it in three weeks.
  • Driving a unit that pulls to one side after an impact. If the body or chassis moved, every mile is loading components that are already out of position.
  • Letting a shop bond a new cap on before the opening behind it has been measured. Caps are among the most expensive single parts on a coach and they are not reusable once trimmed.
  • Skipping recalibration because the dash shows no warning light. Sensors aim mechanically, and a clean scan report says nothing about where the radar is pointing.

Technician note

Everybody wants a number on day one and I understand why, but on a heavy hit the honest answer is that I do not know yet. What I do know is that I have never taken a big front hit apart and found less damage than the outside suggested. Not once. So I would rather spend two authorized days pulling it down and measuring it than hand somebody a figure that I know is going to grow, because that first number is what they tell their family and it is what the adjuster anchors on.

Appendix: questions and answers

Why can you not quote a heavy hit from photographs?
Because impact energy travels along framing and leaves damage behind finished surfaces. Photographs show the part of the damage that faces the camera. On serious hits that is routinely less than half of what teardown finds, so a photo quote would be an opening position rather than an estimate.
Am I paying for teardown separately from the repair?
Teardown is billed at the body and paint rate and authorized in writing before it begins. It is the diagnostic step on a heavy hit, not a preliminary to one. When the repair proceeds, that work is part of the job rather than an extra layer of cost added to it.
Why measure the opening before ordering a replacement cap?
A cap is trimmed and bonded to the opening it meets. If that opening moved in the impact, the cap gets cut to a wrong shape, fights its bond line and shows gaps nothing will close. Caps are not reusable once trimmed, so measuring second can cost an entire part.
Should I expect a supplement on a serious collision claim?
Yes, and it is not a warning sign. Repair exposes conditions that teardown could not reach, and each finding is documented and submitted as it happens. Carriers pay for hidden damage that is proven. They resist hidden damage that arrives as a number with no photographs behind it.
Do the driver assist sensors need attention after body work?
If a bracket, bumper reinforcement, windshield or the ride height changed, yes. Those sensors aim to a physical reference, so they can be electrically healthy and still pointing wrong. Recalibration is done after the structure is verified and the unit is at correct ride height, then documented.
At what point does a carrier call a heavy hit a total loss?
When repair cost plus anticipated supplements approaches the carrier threshold against the unit value. Agreed value and actual cash value policies produce very different answers on the same damage. Our teardown documentation is what makes that calculation accurate instead of speculative.
