Riveted aluminum is honest material. It shows you exactly where it was hit, it does not hide damage behind a bond line, and it comes apart in the same order it went together. What it does record permanently is every repair anybody ever made to it, which is how this job grew.
The trailer came in with a scrape along the lower curb side from a canyon road, three panels creased and rivet heads sheared along the run. The collision repair was straightforward. What was underneath was not.
Assessing a riveted shell after a scrape
The first question on aluminum is always whether the damage stopped at the outer skin. A shell of this construction has an outer skin, ribs, and an inner skin, and the outer skin is a stressed member. We mapped the crease boundary, then checked rib alignment from inside at every station along the affected run using a straight edge across adjacent ribs.
One rib had moved slightly, about an eighth of an inch out of plane at its lowest station, with no kink and no torn rivet holes at its attachment. Everything else was true. The inner skin was undisturbed, which is the finding that keeps a job like this to outer panel work rather than an interior teardown, and it was the difference between seventeen shop days and something closer to a month.
What drilling the rivets revealed
Rivet by rivet, the run came apart. Around the fourth panel joint, several fasteners drilled differently: harder, and leaving a dark ring in the aluminum around the hole. They were steel rivets, installed at some earlier point in the trailer's life, and every one of them sat in a halo of white and grey corrosion where the two metals had been in contact with moisture.
That is galvanic corrosion and it is entirely predictable. Steel and aluminum in contact with an electrolyte, which on the California coast means wash water and marine air, drive a small cell that eats the aluminum preferentially. The panel around those rivets was thinner than it looked, and material that looks sound in that condition will not hold a fastener under load.
Before you proceed
Steel fasteners in an aluminum shell are not a cosmetic issue. The aluminum around them loses section, and the loss is invisible until somebody drills the rivet out.
How the scope split between the accident and the history
The carrier covered what the scrape did: three panels, the rivets along the damaged run, the rib straightening and the seam sealant on the affected joint. The steel rivet correction and the corroded material around it were not accident damage, and we did not present them as such. They were quoted separately, explained with photographs, and the owner authorized the additional work.
That kind of split is common on older units and it goes better when it is stated early. Owners are rarely annoyed by a finding; they are annoyed by discovering that a shop tried to slide it into a claim and had the supplement declined, which then delays their unit while the paperwork gets sorted out. A clean line is faster for everyone.
Panels, rivets and matching a polished finish
New skin stock was cut and formed to the panel profiles, holes were laid out to the original pitch, and the run was riveted with the correct aluminum fasteners. Seam sealant went in at the horizontal joint before closing, because a riveted seam relies on sealant rather than on the rivets for water tightness, and a dry seam will weep in the first storm.
Then the finish. New aluminum is bright and the surrounding twenty two year old shell is not, so the panels were polished progressively and blended into the adjacent runs until the transition sat at a seam rather than mid panel. That is detail department work in character even though it happens in the body bay, and it accounts for a meaningful share of the hours on any polished trailer repair.
What this file says about older units generally
Sixty two body hours, seventeen shop days, on damage that a photograph would have suggested was a two panel job. The extra came from history rather than from the accident, and that is the pattern on any unit past about fifteen years. Every prior repair is still there, and some of them were done with whatever was in the drawer.
So on an older unit, expect a scope that says what will be verified during teardown rather than one that promises a fixed number. A shop that will not name its uncertainty is not more confident, it is just committing to a number it will have to revisit. Ask what happens if the fasteners come out wrong, and see whether the answer is specific.

Somebody had put steel rivets in an aluminum skin at some point in this trailer's life. You could see the halo of corrosion around every one of them. That was not this accident, and it still had to come out.
Appendix: questions and answers
- How do you check the inner skin without removing the interior?
- By reading the ribs instead. A straight edge laid across adjacent ribs from inside will show any station that has moved out of plane, and rivet holes at the rib attachments show tearing if the structure took load. If the ribs are true and their attachments are clean, the inner skin has almost certainly not been displaced.
- Can a bent rib be straightened without pulling panels off both sides?
- An eighth of an inch out of plane, with no kink, yes. It is worked from the outside with the outer skin already off, using a controlled pull against a fixture. A rib with a sharp kink or torn attachment holes has to be replaced, and that does mean opening the inner skin, which is a considerably larger job.
- Why does rivet material matter so much on an aluminum trailer?
- Because dissimilar metals in the presence of moisture set up a galvanic cell, and the aluminum is the metal that corrodes. Steel rivets in an aluminum skin will thin the surrounding material over years, invisibly, until the panel no longer holds a fastener properly. Matching fastener material to skin material is not a preference, it is basic corrosion control.
- Will replacement panels ever match a twenty year old polished shell exactly?
- Not exactly, and the goal is to place the difference where the eye does not compare. Panels are polished progressively and blended into adjacent runs so the transition falls at a seam. Under raking afternoon light a careful observer may see it. From ten feet, in normal conditions, it reads as one shell.
