The Sealant Bead That Was Hiding Eight Feet of Soft Decking

How do you find soft spots in an RV roof deck?

By walking it in a deliberate pattern and paying attention to deflection and sound rather than looking for stains. Owners from Rancho Santa Margarita often arrive at our Yorba Linda shop with an intact membrane over decking that failed years earlier, and feel is what finds it.

The owner had bought the trailer nine months earlier and the roof had looked reassuring: a clean white membrane and a tidy, obviously recent bead of self leveling sealant running along the front edge and around both vents. Fresh sealant reads as maintenance. In practice it reads as somebody having had a concern about that exact location, and it says nothing at all about what is under the membrane.

He came in for an awning arm and mentioned the roof felt springy near the front vent. It did. Eight running feet of the front decking had the texture of wet cardboard, under a membrane with no split, no hole and no visible defect anywhere. Here is how to find that yourself, before it becomes a full replacement.

Why the decking fails before the membrane does

On most towables and a lot of motorhomes the roof is a laminated sandwich: an EPDM or TPO membrane bonded to a thin sheet of lauan plywood, which sits on aluminum trusses with foam between them. The membrane is the waterproof layer and it is genuinely durable. The lauan is structural and it is roughly a quarter inch of softwood plywood with a strong appetite for moisture.

Water almost never comes through the middle of a membrane. It comes in at a penetration: a vent flange, a skylight, an antenna base, a refrigerator vent, the front or rear cap seam. Once it is between the membrane and the lauan it has nowhere to evaporate to, and it travels along the truss channels. The membrane above it stays perfect while the wood beneath turns to pulp.

How to walk a roof so your feet tell you something

Wear soft soles or nothing. A rigid work boot spreads your weight and hides exactly the deflection you are trying to feel. Start at the ladder end and walk the entire perimeter first, staying about eight inches inside the edge, because edges are where the caps meet and where water enters most often. Then walk the field in parallel lines about two feet apart.

Do not bounce and do not stomp. You are shifting weight slowly from one foot to the other and paying attention to what happens under the ball of your foot. A sound deck feels like a floor. Failing deck feels like standing on a stack of newspaper: it goes down a little further than it should and it comes back up slowly.

What a failed deck sounds like

Tap the membrane with a knuckle where it spans between trusses. Good decking gives a short, firm report, a bit like knocking on a hollow door. Wet or delaminated lauan gives a dull, deadened thud with no ring to it at all, because the plies have separated and the panel no longer transmits vibration.

The transition point is the useful part. Knock your way along a line and you can hear where the firm sound stops and the dull sound begins, usually within two or three inches. That boundary is your repair extent, and it is far more accurate than looking for the edge of a stain on an interior ceiling panel, which will always be somewhere other than the actual damage.

The seven places to check before anywhere else

Water enters at interruptions. Every hole in a roof is a maintenance liability for the life of the unit, and the list of holes is short enough to check in ten minutes. On this trailer the entry was the forward vent flange, where the original butyl had shrunk on the upstream corner and the newer sealant had been applied over the top of a gap rather than into it.

Why sealant applied over a gap does not work

Self leveling sealant is designed to be applied over a properly bedded flange as a secondary barrier. It is not an adhesive and it is not a gap filler. Applied over a flange whose butyl has shrunk away, it bridges the gap on the surface and leaves a void underneath. Water that gets past the bead has a channel to travel in and a roof it cannot leave.

That is why a fresh bead can be a warning rather than a comfort. Somebody saw a symptom and treated the surface. The correct repair is to lift the flange, remove the old butyl, rebed it, refasten and then seal. That takes an hour per penetration and it is the difference between a repair and a delay.

Before you proceed

Do not add sealant on top of an existing bead that is already thick and cracked. Layered sealant traps water more reliably than it excludes it, and it makes the eventual flange removal considerably longer.

What this roof actually needed

The membrane came back from the front edge to about six inches past the sound decking line. The pulped lauan came out in sheets and the aluminum trusses underneath were sound, which is common and is the good news in these jobs. New decking went in, the vent flange was rebedded properly, and the membrane was bonded back and resealed at the cap seam.

Roughly three and a half days including cure time on the adhesive, which is not negotiable and which cannot be rushed with heat lamps without consequences. The alternative, if he had waited another two seasons, was a full membrane and decking replacement across the whole roof and probably a wall repair where water had begun tracking down the front corner.

How often to do this

Twice a year is right for a unit that lives outdoors in Orange County, which is most of them. Once before the first rain, so anything you find can be addressed while it is dry, and once in spring after the wet season, to see what the winter did. Ten minutes each time, and write the date on a card in the same place you keep the slide travel numbers.

For units that live in a storage lot rather than at home, add a check after any windy week. Santa Ana conditions lift membrane edges and loosen vent covers, and a cover that departed in October is a hole that has been open all winter. Nobody notices a missing vent cover from the ground.

Can an RV roof deck rot with the membrane still intact?
Routinely. The membrane is the waterproof layer and it rarely fails in the field. Water enters at a vent, skylight or cap seam, then travels between the membrane and the plywood with nowhere to evaporate. The surface looks perfect while the lauan beneath it turns to pulp.
Why walk an RV roof in soft soles instead of work boots?
A rigid sole spreads your weight across a wider area and masks the small deflection that identifies failing decking. Soft soles or bare feet concentrate load enough to feel a panel go down further than it should and return slowly, which is the whole diagnostic signal.
What does a knuckle tap tell you about roof decking?
Sound plywood returns a short firm report. Wet or delaminated lauan returns a dull thud with no ring, because the plies have separated and no longer carry vibration. Tapping along a line lets you hear the boundary between good and failed decking within a few inches.
Is fresh sealant on a used RV roof a good sign?
It is a sign somebody had a concern at that spot. Self leveling sealant is a secondary barrier over a properly bedded flange, not a gap filler. Applied over shrunken butyl it bridges the gap and leaves a channel underneath, so a new bead can mark the location of a real problem.
How often should an RV roof be checked in Southern California?
Twice a year for a unit stored outdoors, once before the rain and once after. Add a check after any strong wind week, because Santa Ana conditions lift membrane edges and remove vent covers. A cover missing since autumn is an open hole nobody sees from the ground.
