What is subframe section repair?

Subframe section repair rebuilds the bolted or welded structure supporting a single assembly, such as a slide room floor, a van rear suspension cradle or a generator frame. Not every structural failure involves the frame. A great deal of what actually breaks on these vehicles is a subframe: a smaller assembly, usually bolted and sometimes welded, whose only job is to carry one thing. The steel tube grid under a slide room floor. The cradle a Sprinter rear suspension hangs from. The platform a generator sits on. The box that spreads pin loads into a fifth wheel front section.

These fail on their own schedule and for their own reasons, and they are diagnosed differently from a frame. There is no rack, no anchoring and no pulling. There is access, measurement of a local assembly, then cutting out what has failed and building back a section that is at least as strong as the original without being so stiff that it moves the failure somewhere else.

What a subframe is and which ones actually fail

A subframe carries one assembly rather than the vehicle. It is usually a welded grid of steel tube or a bolted stamped structure, it attaches to the main frame or to the floor, and its span is measured in feet rather than in the length of the unit. Because it is local, it fails locally, and because it is local, the repair is a fabrication job rather than a pulling job.

Four of them account for most of what we see. Slide room floor subframes on fifth wheels and large trailers. Rear suspension cradles on Sprinter, Transit and ProMaster chassis. Generator platforms on motorhomes. And the support box that spreads pin loads into the front section of a fifth wheel. Each has a distinct failure signature that an owner can usually spot once they know what to look at.

Slide room floor subframes

The tube grid under a slide room floor has to hold a cantilevered load out past the sidewall every time the room extends, and it has to do it while sitting directly under the part of the vehicle most likely to leak. That combination is why these are the subframes we replace most often. Rust starts inside the tube where the water collects and works outward, so the failure is well advanced by the time anything is visible from below.

The tell is geometry, not sound. With the room out, measure the outboard floor edge height at both corners against the interior floor. A drop on one corner means the subframe is deflecting under load. Owners almost always interpret that as a slide mechanism problem, and if a shop obliges by rebuilding the drive, the coach comes back with the same droop and a new invoice.

Rear suspension cradles on van chassis

On a Sprinter, Transit or ProMaster the rear suspension does not hang from a ladder frame, because there is not one. It bolts to a cradle, and that cradle bolts into the floor structure of the unibody. A hard curb strike or a speed bump taken loaded puts that load through the cradle bolts and into the floor, and the result can be an axle that sits visibly off centre in one wheel arch with nothing obviously bent.

Repair means measuring axle position within the arch on both sides, checking every mounting hole for elongation, and inspecting the floor structure the cradle bolts into rather than just the cradle. The floor commonly takes part of the load and is the more important half of the repair. Hardware is replaced rather than reused, since these fasteners are not designed for a second torque cycle.

Before you proceed

A cradle repair done without inspecting the floor structure above it is half a repair. On a unibody van the floor is structure, not just a surface to stand on.

Torsion box floors and generator platforms

Torsion box construction builds a floor as a stressed panel: a frame of tube or extrusion with skins bonded to both faces, so the assembly carries load as a unit. It is light, it is stiff, and it is unforgiving of a puncture, because damage that breaks the skin bond turns a structural panel back into a frame with a cover on it. Repairing one means restoring the bond, not just closing the hole.

Generator platforms fail from a different mechanism entirely. Vibration is constant, it never stops while the unit runs, and metal has a finite tolerance for that. Cracks appear at weld toes and propagate along a predictable line, usually visible first as cracked coating rather than as a gap. Rebuilding one means moving the weld ends away from the loaded corner and replacing the isolators as a set, since one tired isolator loads the rest.

Sectioning a subframe rather than plating it

The instinctive repair is to weld a plate over the bad area. We do not do that on a corroded tube, for two reasons. The corrosion continues underneath at exactly the same rate, and the plate makes that section abruptly stiffer than the runs on either side of it, which relocates the next failure to the ends of the plate. Both problems are invisible for a year and then obvious.

Sectioning means cutting the failed run out to sound material and splicing new stock in with internal sleeves at the joints, so the splice carries load through the sleeve rather than through weld metal alone. Weld ends get staggered rather than landing on a single line across the member. That approach takes longer at the bench and it is the only version that behaves like the original assembly.

Corrosion protection after the welding is done

Every closed section we open gets treated before it is closed again. Weld through primer goes on mating faces before anything is joined. Seam sealer is applied to replicate the factory profile rather than smeared as a bead. Cavity wax is injected into the inside of every tube and box. Bare steel inside a sealed cavity in coastal air will start corroding almost immediately, and it is the one part of the repair nobody will ever inspect again.

Where the original corrosion came from a leak, the leak gets addressed as part of the plan. New steel installed under an active water path starts the same clock the old steel finished. We scope that water tracing separately so the owner can see it as its own decision rather than as a line hidden in a structural estimate.

What subframe repair costs

Twelve to sixty hours at $210 per hour gives $2,500 to $14,000+. The variable that moves a job most is access. Reinforcing a single support under an accessible bay floor is straightforward. Replacing a corroded subframe under a 14 foot slide room means pulling flooring, insulation and underbelly, and the access work alone can outrun the fabrication.

We scope access explicitly on the estimate rather than folding it into a structural line, because owners deserve to see where the hours are going. It is also the part of the job most likely to reveal additional damage, which is why we photograph the member as soon as it is exposed and before any cutting starts.

On cost

Structural work over $2,000 takes a 50 percent deposit at authorization. A written estimate is $150 and is credited in full against an authorized repair.

Units where we see this work most

Multi slide fifth wheels and destination trailers lead by a wide margin, because they combine large rooms, heavy interiors and a lot of opening to keep sealed. Van chassis follow, mostly through cradle damage rather than corrosion. Motorhomes show up for generator platforms and for bay floor structure, and older units of every kind arrive with rust that started at a leak nobody found in time.

Process

How the work runs

  1. Confirm it is the subframe and not the assembly

    1 to 3 hours

    A drooping slide room can be a subframe or a mechanism, a vibrating generator can be a platform or a mount. We separate the two before quoting, because those are different departments, different rates and very different numbers.

  2. Open access and map the extent

    3 to 16 hours

    Covering, insulation and flooring come out until the member is visible along its whole run. Corrosion in particular is always longer than the visible evidence, and the boundary is set by probing rather than by looking.

  3. Measure the assembly in place

    1 to 4 hours

    Readings are taken within the subframe and against whatever it mounts to. On a suspension cradle that means factory dimensions. On a slide room subframe it means the floor line and the opening it has to seal against.

  4. Cut, fabricate, fit and weld

    6 to 30 hours

    Failed runs are removed to sound material, replacements are fabricated from the correct stock, and splices are sleeved internally. Welds are placed away from high stress corners and staggered rather than landing in a line.

  5. Protect, close and prove it

    3 to 10 hours

    Cavity wax goes into every closed section, seam sealer replicates the factory profile, and coating goes back on. Then the assembly is exercised: rooms cycled, generators loaded, suspension torqued and road checked.

Causes

  • Slide room weight carried on a subframe that was marginal from new, particularly on rooms with residential furniture added later
  • Water intrusion at the slide opening, which rusts a steel tube subframe from the inside where nobody can see it
  • Curb and speed bump strikes on van rear cradles, where the impact goes straight into the cradle mounting bolts
  • Generator mount fatigue, since the assembly vibrates continuously and the frame carrying it eventually cracks at a weld
  • Overload through the pin on a fifth wheel, which works the support box until the welds at its corners begin to open
  • Coastal humidity and road salt from mountain travel, which combine to corrode a subframe long before the main rails show anything

Caution

What not to try yourself

  • Plating over a rusted tube. The plate looks like a repair, adds weight the assembly did not have, and seals the corrosion inside where it continues at the same rate.
  • Jacking a sagging slide room floor back up and screwing it to something. The load did not go away, so the next thing in the path becomes the thing that fails.
  • Welding a suspension cradle repair without checking the floor structure above it. On a van the cradle bolts into the floor, and the floor commonly took part of the impact.
  • Closing a repaired section without cavity wax. Bare weld inside a closed tube in coastal air is the fastest corrosion start available on the whole vehicle.

Technician note

Slide room subframes are the ones that fool people. The owner comes in convinced the mechanism is bad because the room is dropping on one side, and the motor and rails are fine. What happened is the tube under the outboard edge rusted from the inside because that corner has been getting wet for four years, and now it deflects under the weight of a residential fridge somebody added. I always measure the floor edge before I touch a drive. If the floor is sagging, fixing the drive just puts a good mechanism onto a bad platform.

Appendix: questions and answers

My slide room is dropping. Is that the subframe or the mechanism?
Measure the outboard floor edge height at both corners with the room extended, against the interior floor. A drop means the subframe is deflecting. If the floor is level and the room still runs badly, the mechanism is the suspect. Rebuilding a drive on a sagging floor fixes nothing.
Can you just weld a plate over the rusted section?
We do not. The corrosion continues underneath at the same rate, and a plate makes that run abruptly stiffer than the material either side, which moves the next failure to the ends of the plate. Sectioning the bad run out and splicing new stock in is slower and is the version that lasts.
What goes inside the tube after you weld it?
Cavity wax, injected into every closed section before it is sealed. Bare weld and bare steel inside a sealed cavity in coastal air begins corroding almost immediately, and nobody will ever see inside that tube again. Weld through primer on mating faces and seam sealer outside complete the protection.
What is a rear suspension cradle on a Sprinter or Transit?
A bolted structure carrying the rear suspension, since a unibody van has no ladder frame for it to hang from. It mounts into the floor structure, which means a hard impact loads the floor as well as the cradle. Any cradle repair has to include inspecting the floor it bolts into.
Why is so much of the estimate labeled access?
Because reaching a subframe often means removing flooring, insulation and underbelly covering across a large area. On a long slide room, access can exceed the fabrication hours. We list it as its own line rather than hiding it inside a structural rate so you can see where the time actually goes.
Do you fix the leak that caused the rust?
We scope it, and we recommend it strongly. New steel installed under an active water path starts the same clock that consumed the original. It is scoped as separate work so it reads as its own decision rather than as a line buried in a structural estimate you cannot evaluate.
