Last verified

Some faults are honest about where they live. A burnt plastic smell near the load center, a fuse blade with a brown scorch mark on one leg, or four unrelated circuits going dark within the same week all point at one place, and that place is where the whole coach converges.

Harnesses fail differently. They fail where something abraded them, where a rodent found shelter for a winter, or where somebody added an accessory by piercing insulation instead of running a proper feed. Those repairs are rarely small once the covering comes off, because damage that reached one conductor usually reached its neighbors too.

Warning signs at the panel and along the harness

Smell is the first sense worth trusting here. Overheated wiring insulation has a distinctive sharp plastic odor, and a load center that smells of it under load has a connection running hot right now. Owners frequently mention it in passing after describing an unrelated complaint, and it moves straight to the top of the work order when they do.

The second signal is grouping. When circuits that share nothing functionally fail within a short period, they are almost certainly sharing something physically: a bus bar, a ground stud, a harness section, or a compartment that a rodent found. Tracing what those circuits have in common is faster than testing each one, and it usually lands on the real fault within an hour.

What rodents and chafe points do to a chassis harness

A stored coach is an excellent winter home. It is dry, sheltered, full of soft insulation and rarely disturbed. Rodents strip wire covering for nesting material and gnaw on conductors as a matter of habit, and the damage is never confined to what is visible from outside the loom. We routinely open a bundle after seeing two bare wires and find nine compromised conductors inside.

Chafe is slower and more predictable. A bundle crossing a frame flange without a grommet wears through over years of vibration, and the failure is intermittent long before it becomes permanent. The signature is a fault that appears on rough pavement and vanishes on a smooth road, which is exactly the pattern that makes owners doubt themselves and delay bringing a coach in.

Before you proceed

If nesting material turns up in a compartment, assume the harness in that bay needs opening even where the outer covering looks intact. Damage found from outside is consistently a fraction of what is inside.

Undoing what a previous owner added

Second and third owner coaches accumulate additions. A backup camera here, a stereo there, some bay lighting, a tire pressure monitor receiver, each installed by a different person with whatever was in the toolbox that day. Individually none of it is dramatic. Collectively it produces a load center surrounded by wire nuts, tape and piercing taps, all drawing from circuits that were sized for the original loads.

Sorting this out is a rebuild rather than a repair, and it is worth being clear about that up front. We remove the taps, establish what each accessory actually needs, and feed them from a properly protected distribution block with correctly sized conductors. The result is fewer connection points than what came out, not more, which is the whole point of the exercise.

Rebuilding a distribution panel instead of patching it

There is a point where replacing one heat damaged fuse holder stops being sensible. When several positions show discoloration, when the bus bar has been overheated, or when moisture has got into the enclosure and corroded contacts, the individual repairs cost more in total than doing the job once and cost the owner a second visit besides.

A rebuild means the load center comes out, every conductor is inspected where it lands, protection is sized to the wire it defends rather than to whatever was in the slot, and terminations are torqued to specification instead of snugged by feel. The alternating current and direct current sides both get worked, since RV load centers combine them in one enclosure and heat damage does not respect the divide.

Labeling, the circuit index and the next technician

The legend printed inside a load center door was accurate on the day the coach left the factory. It stopped being accurate the first time somebody moved a circuit or added an accessory, and by the second owner it is frequently misleading rather than merely incomplete. A technician working from a wrong legend wastes hours, and the owner pays for those hours.

So the index is a deliverable, not a courtesy. Every rebuild that leaves our bays carries physical labels at the panel and a written record in the file describing what each position feeds, what size protection it carries and what conductor is behind it. On fleet units where several coaches share a configuration, that record pays for itself the first time a second unit comes in.

Note

Ask any shop what they will hand you at the end of a panel rebuild. If the answer does not include a written circuit index, the next person to open that panel starts from zero and bills accordingly.

Hours and cost on harness and panel work

Labor runs at $260 per hour through the mechanical and electrical department. The two to eighteen hour spread is driven almost entirely by access. Replacing a scorched fuse holder in an open panel is quick work. Pulling a damaged harness section through conduit under a coach, or out from behind cabinetry and wall panels that have to come off first, is where the days go.

Wire, loom, grommets, terminals and labels are billed as parts with standard markup, and tax applies to parts and materials while labor is not taxed. A written repair estimate is $150 and credits in full against an authorized repair. On rodent work we quote the survey separately, because nobody can honestly price a harness they have not opened yet.

On cost

Rodent damage is the one category where we decline to give a number over the phone. The survey is billed, it is credited against the repair, and it produces a scope that holds instead of a guess that does not.

Scorched wiring, fire risk and what carriers ask

Overheated terminations are the origin of a meaningful share of RV fires, and the warning period can be short. A darkened fuse holder is not cosmetic. It is a record of a connection that has been running hot, and the plastic around it has already lost some of its ability to hold contact tension. We treat these findings as urgent even when the coach is otherwise working perfectly.

On the coverage side, rodent damage sits in an awkward place. Many policies handle it under comprehensive rather than as a maintenance exclusion, but the outcome depends heavily on documentation written before repairs begin. Photographs of nesting material, the extent of the chewing and the affected circuits belong in a file at intake, because once a harness is in a bin the evidence is gone.

Process

How the work runs

  1. Survey the panel before touching a wire

    1 hour

    The load center is opened and photographed as found, then imaged under load. Documenting the original condition matters on any coach where a previous repair is part of the story, and it takes twenty minutes.

  2. Locate the extent of the damage

    1 to 4 hours

    Bundles are opened at the visible fault and followed in both directions until sound conductor is found. On rodent work this step routinely doubles the initial estimate of how much wire is involved, which is why we scope it before quoting.

  3. Decide between repair and section replacement

    1 hour

    One damaged conductor in an otherwise sound bundle gets a sealed splice. Several damaged conductors in the same length get a new section, because clustering splices concentrates risk exactly where the harness already proved vulnerable.

  4. Rebuild, protect and reroute

    2 to 12 hours

    New conductor is pulled, terminations are crimped and sealed, protection is sized to the wire, and everything crossing metal receives a grommet. Routing is corrected so the repaired section does not return to the position that destroyed the original.

  5. Load test, label and index

    1 to 3 hours

    Every affected circuit is loaded and measured, the panel is imaged again under load, physical labels go on, and a written circuit index is produced and filed with the job. The next technician starts with a map instead of a mystery.

  • Sales tax of 7.75 percent applies to parts and materials. Labor is not taxed.
  • A 50 percent deposit is taken at authorization on any job over $2,000, with an additional 25 percent when parts arrive on any job over $10,000. Final balance is due at pickup.
  • A single scorched fuse holder replaced with a labeled correction sits at the bottom of this range.
  • A chewed chassis harness section replaced through conduit with a full panel rebuild sits at the top.
  • Wire, loom, terminals, grommets and labels are billed as parts with standard markup.

  • Rodent damage in a stored coach, where insulation is stripped for nesting and multiple conductors in the same bundle are opened at once
  • Abrasion where a bundle passes a frame flange or a sharp panel edge without a grommet, which wears through over thousands of road miles
  • Insulation piercing taps used to add accessories, which admit moisture at the piercing point and corrode the conductor from inside
  • Loose bus bar or breaker terminations in the load center that were never torqued, producing heat that darkens the plastic around them
  • Water intrusion into a panel located near a slide opening or below a leaking window, which corrodes fuse contacts and breaker terminals
  • Circuits fed through fuses larger than the conductor rating, usually the result of somebody solving a nuisance blow by increasing the fuse

Caution

What not to try yourself

  • Splicing each chewed conductor individually inside a rodent damaged bundle. A dozen splices in six inches of harness is a new fault waiting for the first hot summer.
  • Using insulation piercing taps to add an accessory. The piercing lets moisture into the conductor and the corrosion travels inside the insulation where nothing is visible.
  • Reusing a fuse holder that has discolored. Once the plastic has been heat cycled the contact tension is gone and the next fuse will run hot immediately.
  • Working inside a load center without disconnecting both shore power and the battery bank. The two supplies are independent and switching off one leaves the other live.

Technician note

Rodent jobs always get bigger once the loom comes off. From outside you see two wires with the insulation gone. Open it up and there are nine, and half of them are chewed on the far side where nobody was looking. I quote the survey first and the repair second on those, because guessing at the number before I have opened the bundle just means an uncomfortable phone call on day two. The other thing I insist on is the index. Every panel I rebuild leaves with a written list of what feeds what, taped inside the door.

Appendix: questions and answers

How much of my harness needs replacing after rodent damage?
More than the visible damage suggests, almost every time. Opening a chewed bundle usually reveals compromised conductors on the hidden side as well. We survey the full length before quoting, because pricing a harness that has not been opened produces a number that does not survive day two.
There is a burning smell near my fuse panel. How urgent is that?
Treat it as immediate. That odor comes from insulation being overheated by a connection running hot right now, and the plastic around it has already begun losing the ability to hold contact tension. Stop using the affected circuits and have the panel opened before the coach is used again.
Why would several unrelated circuits stop working at the same time?
Because they share something physical even though they share nothing functionally: a bus bar, a ground stud, a harness section or a compartment a rodent reached. Finding what those circuits have in common is far faster than testing each one individually, and it usually lands on the fault within an hour.
Can you just replace the burnt fuse holder instead of the whole panel?
Sometimes. One damaged position in an otherwise sound load center is a straightforward swap. When several positions show heat, the bus bar has been cooked, or moisture has corroded contacts, individual repairs cost more in total than a rebuild and leave the owner facing a second visit.
What is wrong with the insulation piercing connectors on my accessories?
They break the insulation seal, so moisture reaches the conductor and corrosion spreads inside where nothing is visible. They also load original circuits beyond what the wire was sized for. We remove them and feed the accessories from a protected distribution block instead.
Why do you produce a written circuit index after a panel rebuild?
Because the factory legend stopped matching reality years ago on most coaches, and a technician working from a wrong legend bills hours for nothing. Physical labels plus a written record of what each position feeds saves that time on the next visit, wherever the coach happens to be.
