Lithium House Banks and When They Force a DC Rewire

Does switching to lithium batteries require rewiring an RV?

Sometimes. A lithium house bank is a drop in when the converter supports a lithium profile, the existing cable and fuse ratings suit the new discharge, and there is no alternator charging. The phrase drop in did enormous damage to this category. Physically, a LiFePO4 block does drop into the tray a pair of group 31 lead acid batteries came out of. Electrically, the coach around it was designed for a chemistry with different charge acceptance, different voltage behavior under load and different tolerance for being sat at partial charge. Sometimes that mismatch does not matter. Frequently it does.

Below are the five checks we run before quoting a conversion, in the order we run them. Each one has a clear pass or fail, and the answer to whether you need work beyond the batteries falls out of the five. Nothing here requires you to buy a specific brand, and we will happily install a bank you already own if it is correct for the coach.

Check one: what actually charges the bank

A converter or inverter charger built for flooded and AGM chemistry runs a multi stage profile with an absorption voltage and a float stage tuned for lead. Applied to lithium, the usual result is a bank that never reaches full and an owner who concludes the batteries were poor quality. Modern units from Victron, Magnum, Xantrex and Progressive Dynamics either have a lithium profile or accept a programmed one, and older converters generally do not.

So the first question is the model number on the existing charger, not the batteries. If the profile is selectable, the conversion gets a lot simpler. If the unit is a single stage converter of the kind still found in older trailers, it needs to be replaced regardless of what else you do, and that changes the job from a battery swap to a power systems job.

Checks two and three: cable rating and fuse class

Lead acid banks sag under heavy load, which quietly protects undersized cable by limiting current. Lithium holds voltage nearly flat until it is nearly empty, so the same inverter pulls its rated current for as long as you ask. Cable that was adequate behind a lead bank can run warm behind a lithium one, and the connections are where you feel it first. We read cable gauge, run length and lug condition rather than assuming the factory got it right.

Fusing is the other half. A lithium bank can deliver a very high short circuit current, high enough that a standard ANL or MEGA fuse may not interrupt cleanly. Class T fusing on the main positive is the accepted answer, sized to the bank and the inverter rather than to whatever was there before. This is the item owners most often leave out of a self performed conversion and it is the one with the worst failure mode.

  • Measure existing main positive and negative gauge and total run length
  • Inspect every crimped lug and any bus bar for heat discoloration
  • Size the main fuse to the bank and inverter, using Class T on the battery positive
  • Confirm the battery disconnect is rated for the new continuous current

Before you proceed

Undersized fusing on a lithium bank is not a performance problem, it is a fire problem. If a conversion quote does not mention the main fuse, that is the question to ask about first.

Check four: monitoring that tells you anything

Voltage based state of charge works on lead acid because the voltage falls steadily as capacity drains. On lithium the curve is nearly flat through most of the usable range, so a panel gauge reading volts shows full, full, full, then empty. Owners who keep the factory gauge after a conversion end up with less useful information than they had before, which is a strange outcome for an upgrade.

The fix is a shunt based monitor that counts amp hours in and out at the negative bus. It costs a fraction of the bank and it converts the whole system from guesswork into numbers. It also makes the next fault findable, because a shunt log shows a parasitic draw that no panel voltmeter would ever reveal. We fit one on every conversion we perform for exactly that reason.

Check five: whether the engine charges the house bank

This is the check that most often turns a battery swap into real work. On many motorhomes and van conversions the alternator feeds the house bank through a relay or a solenoid. That arrangement relied on lead acid refusing to accept high current when nearly full. A lithium bank with a healthy BMS will accept everything the alternator can produce for as long as it can produce it, and the alternator, which was sized for engine loads plus a trickle, cooks.

The correct answer is a DC to DC charger between the starting system and the house bank, sized to what the alternator can actually sustain and configured for the lithium profile. It is not optional on a coach with alternator charging, and it is a good part of the reason a conversion on a motorhome costs more than the same bank in a trailer that only ever sees shore power and solar.

Reading the five checks together

Pass all five and the conversion is genuinely close to a drop in: batteries, a shunt, a fuse upgrade and a few hours of systems labor at $260 per hour. Fail one, usually the alternator or the converter, and the job grows into a power systems project with a new charger, a DC to DC unit, cable and fusing. Fail three or more and you are rebuilding the DC bus, which is a legitimate thing to do and should be priced as what it is.

The diagnosis itself is short. Reading the charger model, measuring cable, checking the fuse and identifying whether an alternator feed exists is usually inside an hour of diagnostic time at $285 per hour, and that hour comes off the invoice if you proceed. Owners who bring a photograph of the converter label and the battery compartment can often get most of the answer before the unit arrives.

Appendix: questions and answers

Do I need to worry about charging lithium in cold weather here?
Less than owners in colder states, but it still matters. Most LiFePO4 packs refuse charge below freezing to protect the cells, and a bank that refuses charge looks like a dead bank to anyone reading a panel light. Coaches that travel to the eastern Sierra in winter should have heated cells or a low temperature cutoff you understand.
Can I run one lithium battery alongside my existing AGM pair?
No. Different chemistries in parallel fight each other because their voltage curves differ, so the lithium ends up absorbing charge and discharge duty the AGM should be sharing. It shortens the life of both and confuses every monitor in the coach. Convert the whole bank or keep the whole bank as it is.
Will my existing solar controller work with a lithium bank?
Usually, if it is an MPPT controller with a selectable battery type. Older PWM controllers with a fixed lead acid profile will undercharge the bank in the same way an old converter does. Check the controller model before buying batteries, because replacing it during the same visit costs far less labor than a separate return trip.
Will you install a lithium bank I bought online?
Yes, provided the pack has a documented BMS specification and its continuous discharge rating matches what your inverter asks for. What we check first is that specification sheet, because packs without published BMS behavior make fuse and cable sizing a guess. Labor is quoted the same whether the batteries come from us or from you.
