Should a damaged RV cap be replaced or repaired?
Replace it when the mold is still running and the cap is distorted or fractured in several places. Repair it when the part is discontinued or the damage is one or two clean cracks. A cap is the single most expensive fiberglass part on a coach and the one most likely to be hit. It is also the part where owners are most often given a single option without being told the other existed. Both paths are legitimate, they suit different damage, and on older units one of them is frequently not available at any price.
So the first thing we do on cap damage is call the parts channel, before writing anything. The answer to that call reorders the whole decision. The table sets out the ten criteria; below is what each path actually involves and where the traps are.
How a cap is attached, and why that matters
A molded cap is a single fiberglass shell that laps over the ends of the sidewalls and the roof, bonded and mechanically fastened at a perimeter flange, then sealed. It is doing real structural work: it ties the two sidewalls together at the end of the unit and it carries the windshield or the rear window opening. That is why cap damage with distortion is not cosmetic even when it looks like a crack.
Removing one means cutting the sealant, breaking the perimeter bond, releasing fasteners along the flange, disconnecting harness, lights, cameras and often an awning or a ladder, and lifting the shell off without stressing it. Refitting means recreating that perimeter bond in a shop rather than in a factory jig. Done well it is fine. It is also the part of the job where the difference between shops shows up years later.
Availability usually decides this before damage does
Coach builders retire molds. When a floor plan ends production the cap tooling is eventually scrapped or sits unused, and there is no aftermarket for a shape that only ever fitted one model. On a unit from the last five or six years the part usually exists and can be ordered against the serial number. Ten to fifteen years back it is a coin toss. Beyond that, assume the cap you have is the cap you keep.
This is why we make the availability call before scoping. It is also why we ask for the serial number in the first message rather than the model name, because builders revised cap molds inside model years and a name is not enough to order against. A special order cap requires a full deposit at order and that deposit does not come back, so nobody wants to place it against a guess.
Before you proceed
A cap ordered pre painted from the builder adds weeks and rarely matches an aged coach anyway. We normally order raw and spray it here so the colour is read off your unit.
When repairing the cap is the better technical answer
One or two clean fractures with no shape change is a repair, full stop. Laminate is repairable material: the fracture is ground back to sound glass on a taper, new mat and resin are laid up in a schedule appropriate to the thickness, and the surface is faired, primed and refinished. Done properly the repaired section is as strong as the original and the geometry never moved, which is an advantage a replacement cannot claim.
Repair also wins on time. Days rather than weeks, no freight, no deposit against a part that might arrive damaged. On an owner who needs the unit for a trip in three weeks, this is frequently the deciding factor even when a new cap is available. What repair cannot fix is distortion. If the shell has changed shape, no amount of laminate work brings the contour back to where the windshield seal and the sidewall lap expect it.
The one argument for replacement that owners never hear
Taking a cap off exposes everything behind it. After a hard front impact that includes the header above the windshield, the upper sidewall corners, the harness runs, the water lines that cross the front wall, and on a motorized coach the dash structure. On a rear impact it exposes the rear wall framing and, on a pusher, the engine bay boundary. Repairing the cap in place leaves that region partly inferred rather than seen.
So on a genuinely hard hit, replacement sometimes wins for a reason unrelated to the cap. It converts a partly inferred assessment into a fully visible one, which matters both technically and on a claim. We say this explicitly in scoping, because it is the kind of reasoning that sounds self serving unless the logic is on the table.
How adjusters usually treat the two paths
A part number with a price is the easiest thing in the world for an adjuster to approve. A laminate repair is harder, because it is labor and materials rather than a part, and it has to be justified with a written layup and an hour breakdown. That asymmetry sometimes pushes files toward replacement even when repair is better, simply because replacement is easier to document.
We write repair scopes with the layup schedule, the taper dimensions and the hour count per stage for exactly this reason. It gives an adjuster something concrete to evaluate. Where a cap is discontinued we also state that in the file, with the parts channel response attached, because a carrier working from a parts catalogue will otherwise assume a part exists.

Replace the cap when the part is still in production and the damage includes distortion, broken mounting flanges, or fractures in more than about two places. That combination makes a laminate repair a long series of compromises. Repair in place when the mold has been retired, when lead time would hold the unit for weeks, or when the damage is one or two clean fractures with no shape change. On a coach older than about twelve years the availability question usually answers this before anything else does.
Appendix: questions and answers
- Can a used cap from a salvage coach be fitted?
- Occasionally, and it is worth asking about on discontinued models. The obstacles are colour and condition: a used cap arrives with its own fade and its own history, so it needs refinishing anyway, and any hidden fracture in it becomes your problem. Where one is available in sound condition it can beat a long laminate repair on total hours.
- How can I tell if a damaged cap is distorted rather than just cracked?
- Check the gaps. Run a tape or a straight edge along the seam where the cap laps the sidewall on both sides and compare left to right, then check the windshield or rear window reveal for an even gap all the way round. Uneven gaps or a reveal that changed width means the shell moved, which points to replacement.
- Will a new cap match my faded coach?
- Not out of the box, which is why we order raw where possible. A factory painted cap is sprayed to the original code, and your coach is no longer that colour. We read the colour off your sidewall, spray the cap here, and blend into the adjacent panel so the transition sits on a moulding or a body line rather than in open surface.
- How long is the unit unusable during cap work?
- For a replacement, plan on the parts wait plus one to two weeks of bay time. For an in place repair, usually one to two weeks total. In both cases the unit is not towable or drivable while the cap is off or while laminate is curing, so it stays here rather than going home between stages.
