Fleetwood RV Repair Across Supported and Orphaned Model Years

How does Fleetwood RV repair work on an older coach?

Fleetwood repair depends on the model year. Current Bounder, Flair and Discovery coaches source parts through REV Group. Pre 2009 units are orphaned, so our Yorba Linda shop repairs the original panels for Rancho Santa Margarita owners instead of ordering caps that no longer exist.

There are two Fleetwoods, and knowing which one you own decides how your repair goes. A current Bounder or Discovery is a normally supported coach with a functioning parts channel. A 2006 Terra or a 2004 Excursion is an orphan, and pretending otherwise wastes three weeks before anybody admits the cap is not coming.

That is not a reason to walk away from an older Fleetwood. Plenty of them are structurally sound coaches worth keeping on the road. It is a reason to plan the repair around fabrication and refinish rather than around part numbers.

The 2009 line, and why it governs your estimate

Fleetwood Enterprises went through bankruptcy in 2009 and the recreational vehicle business changed hands, eventually landing with REV Group in Decatur, Indiana. Coaches built after that transition are supported the way any current product is. Coaches built before it lost their tooling, their molds in some cases, and almost all of their graphics catalog.

In practice that means a front cap for a mid 2000s Bounder Diesel is not something we can order, and neither is a full decal set for a Storm or a Jamboree. What we can do is repair the original panel, splice a section from donor stock, and reproduce the graphic layout in the booth. Owners who understand that up front make faster decisions.

Front cap crazing on gas coaches

The signature Fleetwood repair is a front cap on a Bounder or Pace Arrow with crazing that started at the windshield corners and spread. Gelcoat is brittle, the cap is a large unsupported span, and every mile flexes it. On a coach past fifteen years the crazing is usually accompanied by a bond release somewhere along the cap perimeter.

We grind the crazed area back to sound laminate, rebuild with cloth where the substrate has thinned, reseat the perimeter bond where it has let go, then refinish. That is a real job in hours, not a filler and paint exercise, and it is also the difference between a cap that lasts another decade and one that crazes again next summer.

Where water got in on older Fleetwood coaches

Window frame sealant is the entry point we find most often. Once it fails, water runs down inside the wall, wets the substrate behind the skin and releases the lamination from the bottom up. The owner sees a soft spot near a base cabinet or a stain at the floor line long after the wall has been wet.

Repair means opening the wall, replacing wet substrate, reframing where aluminum has corroded and wood has gone soft, then reskinning and refinishing. Basement compartment floors on outdoor stored units are the second place to check, because a compartment floor rots quietly and takes the mount points with it.

When an older Fleetwood is worth repairing

This is the honest conversation an orphaned brand forces. A twenty year old gas coach with a solid frame, a good drivetrain and a cracked cap is often worth the fiberglass work, because the alternative costs many times more. The same coach with a wet sidewall, a soft floor and a rotted compartment structure is usually a settlement rather than a repair.

We will tell you which one you have before teardown, in writing, with photographs. Carriers reach a total loss decision by comparing repair cost to actual cash value, and a coach with no available parts drives repair cost up while its market value stays where it is. Knowing that early is worth more than optimism.

On the claim

On a pre 2009 coach, ask the adjuster to acknowledge parts unavailability in writing early. It changes both the repair method and the valuation argument, and it is much harder to introduce after teardown.

Rates, scheduling and our relationship to the brand

Body, laminate and refinish work bills at $210 per hour with paint supplies at $55 per paint hour. Mechanical and house systems work is $260 per hour. A written repair estimate is $150 and is credited in full against an authorized repair, and jobs over $2,000 carry a 50 percent deposit at authorization.

We are an independent shop with no dealer or brand agreement involving Fleetwood RV or REV Group. All work happens in shop at Yorba Linda, which for an orphaned coach matters more than usual: fabrication, splicing and booth work all need the building. Nothing about this repair can be done in a parking space.

Parts. Fleetwood Enterprises failed in 2009 and the RV assets moved on to what is now REV Group in Decatur, Indiana. Current production coaches are supported normally. Anything from before that transition is effectively orphaned: caps, sidewall skins and graphics for a Terra, Excursion or an early Bounder Diesel are generally unobtainable, so panel repair and sprayed graphics replace parts replacement.

Appendix: questions and answers

Can you still get a front cap for a mid 2000s Bounder?
Almost certainly not, and we will confirm that before you spend weeks waiting. Pre 2009 Fleetwood tooling largely did not survive the transition. The workable path is repairing the cap you have, splicing in sound material where it has thinned, and refinishing so the repair disappears.
What happened to Fleetwood parts support after the 2009 bankruptcy?
The recreational vehicle business changed hands and now sits with REV Group in Decatur, Indiana. Current models are supported normally. Legacy nameplates such as Terra, Excursion and Providence lost their parts catalog, which is why older coaches get repaired rather than re paneled.
Is a Discovery LXE sidewall laminated or framed?
Laminated. The current diesel coaches use a bonded sandwich wall, which means impact damage travels along the bond line past what you can see. We sound the panel to map the release before quoting, because the repair area is routinely larger than the dent that brought the coach in.
How do you match Fleetwood decals that are no longer manufactured?
We photograph and measure the original layout off the coach, cut masks from those measurements, and spray the graphic in the booth. The colors are matched to the aged surface rather than to an original code, so the reproduced section sits correctly next to thirty year old paint instead of standing out.
Does a Pace Arrow need frame work after a rear impact?
It depends on what moved. The F53 rail is stout, so light rear hits often stay in the body structure and the bumper mounts. We measure the rear frame extensions and body mounts before refinishing anything, because a bumper that lines up on a bent extension will not stay lined up.
