Resealing One Vent Flange the Way It Should Be Done

How do you properly rebed an RV roof vent flange?

Strip the old sealant, lift the flange, clean both surfaces to bare, inspect the deck opening, apply fresh butyl to the flange, then draw the fasteners in two passes before adding self leveling sealant. There is a version of this job that takes ten minutes and a version that takes an hour, and the ten minute version is what puts most of the roofs we open into the state they arrive in. Running a fresh bead of sealant over a flange that is leaking treats the symptom that is visible and leaves the mechanism intact underneath.

The hour long version starts with removal and finishes with sealant, in that order. It is not difficult work and it does not need specialised tools. What it needs is patience with the scraping and a willingness to look at the deck once the flange is off, because that is where the decision about the rest of the job gets made.

What is on the bench before you start

A plastic scraper and a stiff plastic putty knife, never a metal blade, because a membrane is thin and a gouge in it is a new problem. A heat gun on its lowest setting to soften old sealant, used sparingly. Denatured alcohol and clean rags. Fresh butyl tape, commonly one eighth by three quarter inch for a vent flange. Self leveling sealant. Stainless fasteners one size longer than the originals if you are going into fresh backing, plus backer washers.

Weather matters as much as tooling. This job wants a dry surface, an ambient temperature warm enough that butyl is pliable and cool enough that the membrane is not soft underfoot, and enough remaining daylight that the sealant can skin over before dew. Mid morning in spring or autumn is ideal. A July afternoon on a black roof is not, and that is genuinely a safety statement as well as a workmanship one.

Removal is most of the job

Work the old self leveling sealant off with a plastic scraper, taking it down to the flange and the membrane rather than merely knocking off the loose material. Warm it slightly if it has gone hard. Expect this to take twenty to thirty minutes on a flange that has been topped up two or three times, which is most of them, and expect to find layers with grit trapped between them.

Then back the fasteners out and keep them in a magnetic tray with a note of where the long ones came from. Lift the flange by working the plastic putty knife under one edge and shearing the butyl rather than prying against the membrane. Butyl releases in a stretchy string if you go slowly and tears the membrane if you go fast. There is no reason to rush this and every reason not to.

Look at the deck before anything goes back

With the flange off you can see the opening in the plywood. Press the exposed edge with a thumbnail all the way around. Sound decking resists. Softened decking gives and often leaves a damp mark on your thumb. Any softness at all changes the job, because a flange fastened into compromised plywood will loosen again no matter how well it is bedded.

If the soft area is confined to within an inch or so of the opening, cutting back and letting in a new piece of plywood is a reasonable part of the same visit. If it extends further than that, stop and reassess. Before you proceed

Do not substitute sealant for butyl under a flange. Sealant cures to a skin, does not stay plastic and will not maintain compression as the roof cycles. Butyl is the bedding material because it never fully sets.

Bedding the flange

Butyl goes on the flange, not on the deck. Lay it in a continuous run inside the fastener line, following the perimeter, and cut the ends so they overlap slightly and press together rather than butting. Do not stretch it as you apply it. Butyl that has been pulled thin will relax and thin further under load, which is precisely the failure you are here to correct.

Set the flange onto the opening and check the alignment before any fastener goes in. Once the butyl makes contact it will hold position enough that shifting the flange smears the bed. Take the extra fifteen seconds to line it up dry first if you are unsure.

Why the fasteners go in two passes

First pass, snug only, in a cross pattern, working opposite sides rather than around the perimeter. That brings the flange down evenly and starts the butyl flowing outward. Leave it for ten minutes. Butyl needs time to move, and a flange drawn fully down in one pass squeezes the bed unevenly and leaves thin sections at the corners.

Second pass, final draw. You are aiming for a small continuous bead of butyl visible squeezing out all the way around the flange edge. That squeeze out is the confirmation and it is the only visual proof you get that the bed is continuous. If one section shows no squeeze out, that section is the one that will leak, and the honest answer is to lift the flange and redo it rather than to cover it with sealant.

  1. Snug every fastener in a cross pattern, opposite sides first
  2. Wait ten minutes for the butyl to flow
  3. Final draw down, still working opposite sides
  4. Confirm a continuous butyl bead squeezing out at every edge
  5. Trim the squeeze out flush with a plastic scraper
  6. Only now apply self leveling sealant over the heads and the edge

The sealant, which is the last step and not the repair

Clean the flange and the surrounding membrane with denatured alcohol and let it flash off completely. Then apply self leveling sealant over the fastener heads and the flange perimeter, thick enough to cover but not so thick that it takes a week to skin. Its job is to keep water off the fastener heads and the flange edge. The bed underneath is what keeps water out of the coach.

Give it the cure time the container specifies before the unit sees rain or a wash, and longer if it is cool. Then write the date on a card in the electrical bay along with which flange you did. Doing one flange a season is a perfectly reasonable maintenance rhythm on a unit with six or seven penetrations, and knowing which ones are current is what makes that rhythm work.

Appendix: questions and answers

Does the butyl tape go on the flange or on the roof deck?
On the flange, inside the fastener line, in a continuous run with overlapped ends. Applying it to the deck instead makes alignment harder and produces an uneven bed. The goal is a bead that squeezes outward evenly at every edge as the fasteners are drawn down.
Why not tighten all the flange fasteners in one pass?
Because butyl needs time to flow. Drawing the flange fully down at once squeezes the bed unevenly and leaves thin sections, usually at the corners. Snug in a cross pattern, wait about ten minutes, then complete the draw. The visible squeeze out around the whole perimeter is your confirmation.
Can sealant be used instead of butyl under a flange?
No. Sealant cures to a skin and stops being plastic, so it cannot maintain compression as the roof expands and contracts daily. Butyl is used precisely because it never fully sets and keeps filling the joint. Substituting sealant produces a flange that leaks again within a season or two.
What if the plywood around the opening is soft once the flange is off?
Softness within about an inch of the opening can be cut back and let in during the same visit. Anything more extensive means stopping and reassessing, because fasteners driven into failing plywood will loosen regardless of how well the flange is bedded, and the job has become a decking repair.
Why avoid metal scrapers when removing old roof sealant?
A membrane is thin and a metal edge cuts it easily, turning a maintenance task into a membrane repair. Plastic scrapers and a heat gun on low setting will remove hardened sealant with patience. The twenty to thirty minutes of scraping is the part of the job that cannot be shortened safely.
