A Box Truck Rear Frame Brought Back to Square

How do you verify a box truck rear opening was properly straightened?
By reading both diagonals with a tape and comparing them, before and after correction. On this delivery body at our Yorba Linda shop, the opening was out by over half an inch and came back within an eighth, which is what stopped the roll up door binding.

Commercial bodies do not usually come in for appearance. They come in because something has stopped working, and on a delivery body the thing that stops working is nearly always the rear door. A driver reports that the roll up sticks halfway, somebody lubricates the track, it sticks again, and eventually the operator books it in.
Two pairs on this page and one of them is a photograph of a tape measure, which is the least glamorous frame in this whole library and the most useful.
A door that binds at the same height every time
The reported fault was a roll up door that stuck at roughly waist height going up and again coming down. A door that binds at a consistent point is telling you about geometry, not about the door. Something in the track at that height is narrower than the rest, so the panel sections are being pinched as they pass.
Sight down each vertical track in plate 1.1 and the left one visibly bows inward at mid height. Behind it, the body corner post had been pushed in at some point, probably by a dock or a bollard, and nobody had connected the door complaint to a body impact that had happened months earlier. That is a very common sequence on working vehicles.
Measuring the opening before pulling anything
Plate 2.1 shows a tape running corner to corner across the rear opening. Both diagonals were read and they differed by over half an inch, which on an opening of this size is a great deal and fully explains a door that pinches. That number is the target for the repair: bring the diagonals to within a tolerance the door can live with, which in practice is about an eighth of an inch.
Measuring first also stops a shop from chasing the symptom. It is entirely possible to make a binding door work by grinding the track, and it will run beautifully until the body flexes on a driveway apron. Correcting the opening and leaving the track alone produces a door that works for the rest of the vehicle's life, which is what a fleet operator is actually buying.
Why correction happens in stages
The corner post was pulled with the body anchored, and it was pulled in several stages with the diagonals remeasured between each one. Metal asked to move gradually retains more of its properties than metal yanked to a target in one operation, and the staged approach also lets you stop at the right point rather than overshooting and having to come back the other way.
The track was then unbolted, checked on a straight edge, straightened where it had taken a set, and refitted to the corrected post. Refitting a bowed track to a straight opening simply reintroduces the fault, which is why both parts get addressed. The door was rehung, cycled repeatedly, and then cycled again after the truck had been driven around the yard.
Note
Cycling a door on a level shop floor is not a test. A commercial body flexes under its own weight on uneven ground, so the door gets cycled again after the vehicle has moved.
What the operator received in the file
Both diagonal measurements with dates, photographs of the tape in each case, the staged pull record, and a note that the track was straightened rather than replaced. For a fleet, that documentation has a life beyond this repair: it becomes the baseline if the same body is struck again, and it settles arguments about whether a later complaint is new damage or a returning fault.
Forty seven body hours and ten shop days on what was reported as a sticking door. That gap between the complaint and the work is normal on commercial bodies, and it is worth explaining to operators up front. A door that binds is rarely a door problem, and a shop that quotes it as one is quoting a repair that will be back.

Appendix: questions and answers
- Would grinding the track have fixed the binding more cheaply?
- It would have made the door move, for a while. The opening would still be out of square, so the body would keep loading the track, and the door would bind again once the vehicle worked on uneven ground. It also removes material from a track that then has less section to resist the next impact.
- How square does a rear opening need to be for a roll up door?
- Within roughly an eighth of an inch on the diagonals for an opening this size, which is the point at which panel sections pass without pinching under normal body flex. The precise figure matters less than measuring at all, because a shop working to a measurement will land somewhere defensible and one working by feel will not.
- Does older unreported body damage complicate a repair like this?
- It complicates the paperwork more than the work. Metal that took a set months ago pulls much the same as metal bent last week, but if a carrier is involved they will want to know when it happened. Where a fleet cannot date an impact we document the physical condition and leave the classification to the adjuster.
- How is downtime planned on a working delivery body?
- By ordering any hardware before the vehicle arrives and by scoping from an inspection first, so bay days and parts days do not run in sequence. On this job the ten days were nearly all bay time because the track was straightened rather than replaced, which is one of the practical advantages of correcting rather than substituting parts.
