A Hairline Crack at the Front Cap Radius That Was Not Cosmetic

Why does an RV front cap crack at the same corner more than once?
Because something behind the cap is still moving. A front cap radius concentrates load from the hitch, the roof edge and the fastener line that holds the cap to the sidewall. At our Yorba Linda shop we look for that movement first, then repair the laminate, never the reverse order.

The owner led with a fair complaint. He had paid for the same crack twice and it was back a third time, in the same place, looking exactly as it had looked the first morning he noticed it. He wanted to know whether fiberglass simply cannot be repaired properly, which is the conclusion anyone would reach after two failures.
Fiberglass repairs hold fine. What does not hold is a repair to a surface that is still being flexed by something underneath it. This trailer had a load path nobody had looked for, and once we found it the crack stopped being interesting. It was the last symptom in a chain, and it was the only part of the chain anybody had treated.
What had already been done to it twice
The crack ran about seven inches. It began at the radius where the front cap turns off the flat front face onto the driver side, then climbed rearward at a shallow angle before stopping short of the marker light. It had been filled once at a dealer and once by a touch up outfit that met the owner at his storage lot off Santa Margarita Parkway. Both repairs looked correct on the day they were finished. Both reopened inside a season, along the identical line.
That repeat is the whole diagnosis if you let it be. Fiberglass laminate does not have a memory. A properly ground, backed and relaminated repair is stronger than the panel around it, so when a crack returns to the exact path it took before, the laminate is not what failed. Something is still moving and the new material simply found the same weakest line to give up along.
Crazing and a moving crack are two different findings
Gelcoat crazing looks like a spider web. Short shallow lines radiating from a fastener, a molded corner or a hard support point, never much longer than a couple of inches each, and stable once they appear. Crazing is the gelcoat layer shrinking and checking as it ages, and while it is ugly it carries no news about the structure behind it.
A structural crack is a single line with a beginning and an end. It follows a stress direction rather than radiating. Press either side of it with your thumbs and it changes width, because the two sides of the panel are moving relative to each other. On this trailer we could open the crack about a thirty second of an inch by pushing the cap inboard with one hand, which took roughly four seconds to establish and settled the question.

The three loads that arrive at a front cap radius
A fifth wheel front cap is a molded shell fastened and bonded to a framed opening. The radius where it turns the corner is the stiffest part of that shell, which is exactly why cracks appear there. Stiff regions do not deflect, so they collect the stress that softer regions shed. Three separate loads converge at that spot on a towable and it is worth knowing which one you are dealing with.
The first is hitch load, transmitted forward through the pin box and into the upper frame that the cap is mounted to. The second is roof edge load, where the front cap seam meets the roof membrane and takes wind pressure at highway speed. The third, and the one people forget, is the cap fastener line itself. Screws through a molded flange into a wood or aluminum backer eventually loosen, and a cap with one loose section becomes a panel that hinges on the rest.
What was behind the cap on this trailer
We pulled the front trim moulding and the upper corner of the cap flange. Eleven of the sixteen screws along that flange were loose enough to turn by hand, and three had no bite left at all because the lauan backer strip they threaded into had gone soft from water tracking down from the roof seam. The butyl behind the flange had shrunk and pulled away from the fiberglass across roughly fourteen inches.
That is a hinge. Every time the trailer went over a driveway apron or the expansion joints on the 241, the unsupported section of cap moved a small amount relative to the sidewall, and the movement concentrated at the stiffest point in the shell, which is the radius. Seven inches of crack was the cap telling us where it had been flexing for two or three years.
Note
Loose cap fasteners almost always mean a soft backer, and a soft backer almost always means water arrived from above. Treat a recurring cap crack as a water finding until you have proven otherwise.
Why two cosmetic fills came back
Both previous repairs were done correctly as cosmetic work. The crack was opened, filled with a polyester based filler, blocked flat, primed and refinished. Neither shop had any reason to suspect the flange, because from outside there is nothing to see. The moulding covers the fastener line and the butyl failure is behind the flange, invisible until the moulding comes off.
What a fill does on a moving joint is transfer the stress a short distance. New material bridges the old line, the panel keeps hinging, and the crack reappears at the boundary of the repair or straight back through the middle of it. In our experience it takes between one and three seasons. The second attempt on this trailer lasted about nine months, which is faster than the first, because each grinding cycle removes laminate and leaves the section slightly thinner.
The order this repair had to happen in
Sequence is the whole job. Refinishing before the movement is gone produces a nice looking panel with a countdown attached. Working from the inside out costs more hours in the moment and it is the only version that stays repaired, so we walk owners through the order before authorization rather than after the first invoice.

- Cut out and replace the water damaged backer strip behind the flange
- Trace the roof seam entry point and rebed it before the flange closes
- Rebed the flange in fresh butyl and refasten into new material
- Only then grind the crack to a V, back the laminate, fill and block
- Refinish with a blend into the adjacent panel so the boundary disappears
What you can check in twenty minutes
You do not need to remove anything to gather most of this. Push on the cap with a flat hand at several points along the seam and feel for a section that moves more than its neighbours. Run a fingernail along the underside of the moulding and look for the powdery grey residue that loose screws leave. Then push on either side of the crack and watch the width.
Photograph what you find with a tape measure in frame and note the date. If you are going to have the work done, that photograph tells the shop where to start looking and it shortens the estimate. If a claim is involved, it is dated evidence of extent recorded before anybody took the unit apart, which is worth more than any description you can write later.

- Each grinding cycle removes laminate. After two rounds the section is measurably thinner and less able to resist the same flexing, so the third crack arrives sooner. That acceleration is a useful signal in itself: a repair that lasts less time than the one before it is telling you the cause is still active.
- What should I photograph before bringing a cracked cap in?
- The full crack with a tape measure in frame, a close shot at each end, the moulding line above it, and any gap you can see where the cap meets the sidewall. Add the date. Those four images let a shop plan teardown instead of discovering the fastener line halfway through an estimate.
