High cube van repair means working the separate cube body: rear frame and door header, sheet and post sidewalls, the front bulkhead seam and the mounts tying the body to a cutaway chassis. A cube van is two vehicles that were introduced to each other at a body plant. Ford or GM built a cutaway: a cab, a frame and a bare rear rail with no body behind the seats. Morgan, Supreme, Rockport or Unicell built a box and bolted it down. Neither engineer had the other's drawings, and every recurring failure on these units happens at the handshake between the two.

That is also why a cube van is not a small box truck. The chassis under it was designed for a passenger van, the body on top is as tall as anything on the road, and the mounting hardware in between is doing more work than its size suggests.

## One vehicle, two manufacturers, no shared drawing

Ford ships a cutaway with a cab, a frame and nothing behind the seats. A body company receives it, builds a box out of posts, skin, bows and extrusions, then clamps that box to the rails. Both halves are competent. Neither was designed around the other, so all the interesting failures on a cube van happen at the interface: the mounts, the cab to body gap, the seam where a body extrusion meets a chassis part.

This is also the practical reason a cube body repair takes longer to scope than a van panel. We need to know which body builder, which year and which post spacing before we can even say whether a section is available. The chassis VIN tells us half the story and the body tag on the rear frame tells us the other half.

## Why the rear header is the first thing to crack

Stand behind a loaded cube van and watch the rear opening while the liftgate cycles. The whole aperture breathes. That rear frame is the only structure tying the two sidewalls together at the back, and it is carrying gate loads, door track loads and every twist the chassis puts through the body. Fatigue shows up at the one geometric stress riser available, which is the radius at the top corner.

Ignoring it is expensive because the crack does not stay in the header. It turns the corner and runs down the rear post, and once the opening loses shape the roll up door track goes out of parallel and the door binds at the curve. At that point you are buying a door repair as well as a frame repair.

## A growing cab gap is not cosmetic

The mounting system is a hardwood or steel sill, U-bolts around the chassis rails and outriggers at the sides, and every bit of it relies on clamp friction. Loaded stops chip away at that friction. When the box begins to creep rearward the gap behind the cab widens, the cab rear panel gets polished by the front wall, and eventually electrical and air lines that cross the gap are in tension.

We measure the gap at both sides, check every U-bolt for torque and inspect the sill for crushing before deciding anything. A crushed hardwood sill is common on older units and it cannot be torqued back to life. That is a replacement, and it is the honest reason a mount job sometimes doubles in scope after the body is lifted.

> **warning:** If the cab to body gap has changed by more than half an inch, inspect the wiring and air lines crossing it before driving the unit again. Those get pulled apart before anyone notices the gap.

## The leak on your front wall is not coming from the roof

This is the single most misdiagnosed complaint on cube bodies. Water appears at the top of the front bulkhead inside, so the roof gets sealed, and the leak comes back. The actual path is the riveted extrusion capturing the roof panel at the front wall, which is sealed with caulk and worked constantly by cab vibration and airflow off the roof deflector.

We water test the seam in stages with the interior visible, mark the entry, then pull the extrusion rather than caulking over it. Rivets get replaced with the correct diameter rather than the next size up, because oversizing a rivet hole in an extrusion is how the same seam fails a year later in a longer run.

## Reading rivet lines after a dock strike

On a sheet and post body, the rivets tell you the story of the impact. A shallow crease at bottom rail height that looks like nothing will have worked twenty or thirty rivets loose along the panel above it, and each one leaves a black streak as the skin moves against the post. Those streaks are how we set the boundary of a section without opening the whole side.

Panels come out between posts, not wherever the damage stops. That is why an eighteen inch crease sometimes means a four foot panel: the seam has to land on structure. We say that number before authorization because it is the most common place a cube body estimate surprises an owner.

## Twelve feet of body and an eleven foot canopy

Cube vans get driven by people whose other vehicle is a pickup, and the top edge is around twelve feet on a 14 foot body. Bank canopies, older parking structures and drive through lanes in this county are full of clearances that do not accommodate that. The strike lands on the front roof edge and the extrusion, and a translucent fiberglass roof panel cracks at the bow line where it is least forgiving.

The repair sequence matters here. Straighten and reset the extrusion first, then repair or replace the panel, because a panel bonded into a distorted extrusion cracks again at the next hard stop. We also check the front wall to roof joint on any height strike, since that seam is right behind the impact.

## Floors, liftgates and what the work runs

Cube body floors are laminated hardwood over steel crossmembers, and they rot from the rear sill forward because that is where water sits under a roll up door. We probe the floor at the sill, at the wheel well line and at the front, then replace the affected section with the crossmembers exposed rather than screwing new plywood over soft decking.

Body and structural work bills at $210 per hour and fabrication runs on the same rate. Anything past $2,000 takes a fifty percent deposit at authorization, and on rear frame jobs over $10,000 a further twenty five percent comes due when the body parts land. A written estimate is $150, credited in full against the repair, and it includes the body tag data so the parts order is right the first time.

## Questions and answers

### What causes cracks above the rear door of a cube body?

Fatigue at the rear frame. That frame is the only member tying both sidewalls together at the back, and it carries liftgate loads plus every twist the cutaway chassis sends through the box. The corner radius above the door is the stress riser, so the crack starts there, turns the corner and runs down the post.

### Why is the gap between my cab and cube body getting wider?

The body is creeping rearward on its mounts. U-bolts and a hardwood or steel sill hold the box by clamp friction, and loaded stops slowly defeat it. We torque check every mount and inspect the sill for crushing, because a crushed sill cannot be tightened back into service and has to be replaced.

### Water runs down the inside of my front wall. Is the roof leaking?

Usually not. The roof panel is captured in a riveted extrusion at the front bulkhead and that seam is caulked, not welded. Cab vibration works those rivets. We stage a water test with the interior visible, mark the true entry point and pull the extrusion to reseal it rather than caulking over a failed bead.

### Why does an 18 inch crease need a four foot panel section?

Because seams have to land on posts. Sheet and post bodies carry the skin on vertical posts at sixteen or twenty four inch centers, so a section boundary goes where there is structure to rivet to, not where the damage happens to end. We give that number before authorization, since it is where cube estimates most often surprise people.

### Can a technician walk on a translucent cube van roof?

No, and we do not. Translucent fiberglass panels are specified for interior light, not for load, and they are brittle at the bow line. We set staging alongside the body for any roof or extrusion work. A footprint through a roof panel turns a seam repair into a panel replacement.

### Do you need my body builder tag before ordering cube body parts?
