This is the lightest build in the family and it has the hardest life. A field service van covers twenty five to thirty five thousand miles a year around south Orange County, stops at eight or ten sites a day, and gets in and out of the slider at every one of them. The fit out is modest: aluminum shelving, a bench, a partition, an inverter and a lithium bank.

Modest does not mean easy. A van body is thin gauge unibody steel, and everything the upfitter added is fastened to it. Whether those fasteners went into the factory nut plates or into whatever the installer's drill found is the single biggest predictor of what this van will need from us in year five.

## The lightest body here with the highest cycle count

Everything else in this family is heavy, slow and parked a lot. A field service van is the opposite. Twenty five to thirty five thousand miles a year, eight to ten sites a day, and a slider that gets worked at every stop. The payload is modest and the duty cycle is punishing, which reverses the usual relationship between what a vehicle carries and what wears out.

It also means the failures are cumulative and small. Nothing on these vans breaks dramatically. A fastener works, a panel dimples, a roller wears, a compartment gets hot, and each of them individually looks like something to deal with later. Five years of later is what usually brings the van to us.

## Shelving anchors and the factory nut plates

Ford and RAM both put threaded nut plates in the body at points chosen to feed an upfit load into structure. That is a genuinely useful thing to be given, and it gets ignored constantly, because an installer working to a fitting schedule fastens where the shelving holes land rather than moving the shelving to suit the van.

The result is sheet metal screws in unsupported skin an inch or two from a perfectly good anchor. Loaded shelves work them on every mile until the skin tears in a crescent around each fastener. We map the factory anchor positions, move the run onto them where the layout allows, and where it does not we fit a backing rail that reaches them.

## Roof racks and ladder mounts in thin steel

A van roof is a pressing between seven and nine tenths of a millimetre thick, reinforced only along defined transverse lines. Put a ladder rack on it with two ladders and a conduit tube, and every foot applies a cycling vertical load. If those feet do not sit over the reinforcement, the panel dimples around each fastener.

Once dimpled, the fastener has a cup to work in and the pull through follows. We work the dimpling flat, back the mounting points from inside with plates that reach the reinforcement lines, and reseal every penetration properly. Where the rack footprint simply cannot reach structure, we fit a spanning rail rather than adding longer screws.

## The bulkhead partition and panel distortion

A partition is a large rigid panel bolted across a body that is designed to flex, so it behaves as a brace whether anybody intended it or not. Where its mounts land on a pillar that is fine, because the load goes where load belongs. Where they land on skin, the partition drags the skin every time the body twists.

From outside that shows as oil canning in the body side at partition height, and it reads convincingly as impact damage. It is not. We move the mounts onto pillars, or fit spreader plates that reach them, and then work the distorted panel back. Repairing the panel without correcting the mount simply reproduces the distortion.

## Lithium, inverters and a cabinet with no airflow

The electrical package on a modern service van is real: a two to three kilowatt inverter, a DC to DC charger, a shore charger and a lithium bank. All of it ends up in one closed cabinet under the bench, because that is the space that is left after the shelving.

Add a Southern California August and a continuous inverter load and the battery management system starts protecting itself, which the operator experiences as equipment that dies in the afternoon and works fine in the morning. We add a ventilation path, relocate what can be relocated, and dress the heavy cable where it passes through body members, because an undressed hole and a vibrating cable is a fire waiting for a schedule.

## A sliding door at sixty cycles a day

Sixty or more openings a day, a technician stepping on the sill each time, and often a case in one hand swinging the door on its way. That is several times the duty a delivery van's slider sees, and the lower roller carrier takes the vertical share of it.

It wears, the door drops two or three millimetres, and the latch stops catching cleanly on the first pull. People then slam it, which loads the upper track and the striker. We replace the carrier, check the track for wear along its length, reshim the door to the aperture and reset the striker, in that order.

## In shop repair, and what a service van costs to put right

We do not offer mobile repair and there is no roadside option, which for a van is largely a question of access: letting in torn skin, working a roof panel flat and refinishing a body side all need a lift and a booth. ## Questions and answers
