Shuttle work is repetitive, low speed and unforgiving of overhangs. Hotel loops, airport lots, retirement campuses and church routes all involve backing into a covered entry a dozen times a day with a body that extends well past the rear axle. The result is a fleet whose damage is concentrated in three places and almost never in the middle of a panel.

The construction is the other half of the story. A cutaway shuttle is two vehicles: a chassis manufacturer's cab and cowl, and a body somebody else welded up and bolted to the frame with outrigger brackets. Where those two meet is the softest point in the assembly, and it is where a rear impact eventually reports itself.

## Two manufacturers, one vehicle, one weak joint

Ford or Chevrolet delivers a cab and cowl on a frame. Glaval, Champion, Starcraft, Turtle Top or Goshen welds a tube cage body and bolts it down through outrigger brackets, then skins it, glazes it and trims it out. The finished unit gets one door sticker and looks like one vehicle, but it behaves like two structures sharing a frame.

That is not a defect, it is how the segment is built. It does mean the joint between cab and body is the first place we look on any unit with impact history, and it means the parts conversation splits in two: chassis items come from a dealer network, body items come from a builder whose lead times are measured in weeks rather than days.

## Rear overhang is the whole damage story

On a 32 foot cutaway there can be eight to ten feet of body behind the drive axle. Reverse that under a hotel canopy or into a campus loading zone twice an hour and the rear corner is the part of the vehicle doing the exploring. The strike is usually gentle, the damage is usually a cracked cap radius and a bent bumper bracket, and the third one in the same place is usually structural.

We photograph the property the unit serves when an operator has repeat damage, because the fix is often a camera, a mirror or a repositioned wheel stop rather than another repair. Charging an operator for the same corner every eight months without saying that would be poor service.

## Door openings tell you what the body has been through

The rear entry door and the lift door are hung in tube framed openings that also carry load between the roof and the floor. When the cage has taken a corner hit or the outrigger mounts have loosened, those openings rack slightly and the symptom is a door that catches at one corner, wind noise on one side and a seal that no longer touches all the way around.

Adjusting hinges to chase that is a trap. We measure the opening diagonals first and correct the structure, then hang the door to the opening. Fitting a door to a racked frame gets a unit back on a route this week and produces a leak complaint next month.

4. Verify seal contact all the way around with the door closed on paper

## Where a lift and a body meet

A Braun Century or Ricon lift bolts several hundred pounds of steel into one door post and cycles it under passenger load thousands of times a year. The post is reinforced for that, but it is also the part of the body closest to a curb. Side contact plus lift loading is what pushes a post out of plumb, and the first complaint is usually that the doors will not seal rather than that the lift is faulty.

We straighten and reinforce the post and its mounting plate, then reinstall the lift to the manufacturer's fastener spec and cycle it under load before the unit leaves. Lift certification and hydraulic service belong to a mobility service company. Our part is the structure the lift bolts to.

## The roof seam nobody suspects

Interior staining on the wall directly behind the driver almost always comes from the lap where the body cap overlaps the original cab roof. It was sealed once at build and then baked for a decade. Owners blame the nearest roof vent, which is usually dry and perfectly innocent.

Finding it takes a staged water test with the interior panel down so the actual path is visible, working from the rear of the lap forward. Sealing the outside without confirming the entry point moves the stain a few inches and buys one rainy season.

> **warning:** If the stain is on the bulkhead behind the driver, do not let anyone reseal a roof vent and call it done. On a cutaway body that stain has one common source and it is the cab lap seam.

## Refinishing a branded shuttle

Most shuttles carry a property or campus identity: a base color, a logo and often a full vinyl wrap. Wrapped units are straightforward, because the wrap comes off at the repair area and goes back after refinish. Painted brand colors are the harder case, particularly the deep blues and burgundies that fade unevenly on a body that parks outside every night.

We read the panel with a spectrophotometer at more than one point along the body side, spray a card and check it against the unit in daylight, then set the blend at a bonded panel edge. On a shuttle with no styling break in eight feet of flank, choosing that boundary well is the difference between an invisible repair and a permanent reminder.

## Turnaround, spares and intake

A cracked rear cap and bumper bracket is generally five to nine shop days. A joint repair with re shimmed body mounts runs two to three weeks, and body builder panel lead time can extend either one. We put the parts position in the estimate so an operator can decide whether to run a spare or wait.

All of it happens in shop. We do not offer mobile repair and there is no roadside program attached to this business, so a unit that cannot be driven arrives on a tow at the Yorba Linda gate. ### Why does my shuttle leak onto the wall behind the driver seat?

That stain almost always comes from the lap seam where the body cap overlaps the original cab roof. It was sealed once at build and has been heat cycled ever since. The nearest roof vent is usually dry. We drop the interior panel and water test the lap in stages from the rear forward to confirm the path.

### We keep damaging the same rear corner. Is that a body problem?

It is a geometry problem. A 32 foot cutaway can carry ten feet of body behind the drive axle, so the rear corner swings outside the mirror line when reversing under a canopy.
