# Bucket Truck Body Repair and Aerial Device Mount Inspection

## What does bucket truck body and mount repair involve?

Bucket truck repair covers the pedestal and subbase mounting, the subframe that carries it, outrigger pads and cylinder mounts, the compartment body and the refinish afterwards. An aerial unit is a lever bolted to a truck. Every pound in the platform, every reach of the boom and every gust that pushes a worker at height resolves into a twisting and bending moment at the base, and that base is a pedestal welded to a subbase, bolted into a subframe, clamped to a chassis rail. Four different joints share one load.

That is why our work on these trucks is narrow and specific. We repair and reinforce the structure that carries the device, the outriggers that hold the truck still, and the body around them. We do not touch the boom, the insulated sections, the hydraulics or the certification. Being clear about that line is the most useful thing this page can do.

## Where the load actually goes

Put four hundred pounds in a platform at thirty five feet of side reach and you have created a large moment at the base of the boom. That moment travels through the turntable into the pedestal, out of the pedestal into a subbase, through the subbase into a subframe, and finally into a chassis rail that also has to carry a body and a crew's tools.

Each of those handoffs is a place where stiffness changes, and stiffness changes are where fatigue collects. That is the entire diagnostic logic on these trucks. We do not go looking for damage where the truck looks worst. We go looking at the four interfaces the load has to cross.

- Turntable to pedestal: bolted, checked for clamp and elongation

- Subbase to subframe: bolted, hidden under the body
- Subframe to chassis rail: clamped, checked along the footprint

## Pedestal weld cracks and what they mean

The pedestal is engineered to be the strongest thing in the assembly, so it does not fail. What fails is the weld line where it joins the subbase, because that is a discontinuity carrying a reversing moment every time the boom swings a load across the truck. Cracks start at a weld toe and run into parent metal, and they are almost always found from underneath rather than from the deck.

Repair means the device comes off. There is no honest way to weld a pedestal interface with an aerial device sitting on it, and there is no honest way to inspect the full weld line with it in place. Once the structure is repaired and reinforced, the aerial service center inspects and returns the device to service. We do not sign off a lifting device and we would not want a shop that did.

2. Dye penetrant every weld toe on the full circumference
3. Remove the device in coordination with the aerial service center
4. Repair, reinforce, reinstall to torque, then hand over for inspection

## Outriggers take the ground damage

Outriggers get set on broken asphalt, soft shoulders, curbs and slopes, because that is where utility work happens. Pads bend, shoes wear unevenly and the cylinder mounts see side loading when a truck settles on uneven ground with a boom extended. None of that is misuse, it is the job.

We straighten or replace pads and shoes, repair cylinder mounting and check the housing structure they retract into. Where a pad has been bent more than once we reinforce rather than replacing like for like, because a fleet that bends pads is a fleet working on bad ground and the geometry should reflect that.

## The insulated boom: what we will not do

An insulated upper boom is a fiberglass structure whose dielectric performance is the reason the crew inside the platform is safe near energized conductors. A gouge, a delamination or contact damage changes both the structure and that insulating property, and no amount of filler and paint restores it. We will not attempt it and we will not refinish over it.

Insulated boom repair, dielectric testing and periodic inspection under the aerial device standards belong to an authorized service center for the device brand. What we can do is document the damage, coordinate the handover and take care of everything below the turntable. Owners occasionally push for a cosmetic fix on a boom. The answer is no, every time.

## Body damage from parking where the work is

These trucks spend hours parked in easements, alleys and hillside shoulders, which is exactly where gates, bollards, branches and retaining walls live. The damage is mundane: sprung doors, creased compartment sides, torn flare mounting and scraped rear corners. It matters because a compartment that no longer seals lets water into tooling and test equipment.

We repair the doors and openings properly rather than adjusting latches, reseal compartments, and refinish with the reflective marking replaced rather than reused. On utility contractor trucks the identity and marking package is often specified by the utility they work for, so we photograph and reproduce it exactly.

## Working with the aerial inspection cycle

Aerial devices are on a periodic inspection and testing schedule, and the smartest way to buy structural repair is to align it with that schedule. If the device is due for inspection in two months and the subframe needs work, doing both in one out of service window costs a fraction of two separate windows.

We ask for the device inspection dates at estimate stage for that reason. Fleets that share their inspection calendar with us end up with fewer total days down, which on a two truck crew is the difference between hitting a construction schedule and missing it.

## Turnaround and intake

Outrigger and body work is generally three to seven shop days. Subframe repair runs one to two weeks. A pedestal interface repair with device removal and reinstallation is two to four weeks including the service center's inspection, and that number is honest rather than optimistic because two organizations have to schedule around each other.

All of it happens in shop at the Yorba Linda facility. We do not offer mobile repair and there is no roadside service here, so a truck arrives driven or on a tow with the boom stowed and cradled. Crews working the Rancho Santa Margarita corridor come in on the 241 to the 91.

## Questions and answers

### There is a crack at the base of the boom pedestal. How bad is that?

Bad enough to stop lifting. The pedestal is built to be the strongest part of the assembly, so cracking appears at the weld line into the subbase where a reversing moment crosses a stiffness change. The device comes off for repair and the aerial service center inspects before the unit lifts again.

### Can you fill and refinish a gouge in the insulated boom?

No, and we will not do it cosmetically either. The upper boom's dielectric performance is what keeps a worker safe near energized conductors, and filler and paint hide damage without restoring insulation. Boom repair and dielectric testing belong to an authorized service center for that device brand.

### Our outrigger pads keep bending. Is that a design problem?

It is a ground problem, and we can help with the geometry. Pads set on broken asphalt, curbs and slopes take side loading the design assumed would be rare. We straighten or replace pads and shoes, repair cylinder mounting, and where it has happened repeatedly we reinforce rather than fitting the same part again.

### Who removes the aerial device when the subframe needs repair?

It comes off in coordination with the aerial service center rather than by us alone, because reinstallation and inspection are theirs. We schedule that visit into the job from the start. That is why a pedestal interface repair is quoted at two to four weeks: two organizations have to align their calendars.

### Should we time structural repair with the device inspection?

### Water is getting into a compartment full of test equipment. Fixable?

Yes, and properly rather than with a latch adjustment. A sprung door or a creased opening stops the seal contacting all the way around, so we repair the door and the opening geometry, then reseal. Reflective marking on any repaired panel is replaced rather than reused, and reproduced from pre removal photographs.
