Headlight lenses have been made from polycarbonate rather than glass for decades because it is tough, light and can be moulded into complex shapes. Polycarbonate has one significant weakness: ultraviolet light degrades it. Manufacturers deal with that by applying a hard UV resistant coating at the factory, and that coating is what actually fails. What owners see as a yellow, hazy lens is a sacrificial layer that has done its job and reached the end of it.

This is a small job with a disproportionate effect. A degraded lens scatters light instead of projecting it, so the beam pattern loses definition exactly where it matters most, out at distance on an unlit road. On a motorhome or a work truck that spends time on canyon roads after dark, restoring the lenses is one of the cheapest safety improvements available.

## Why polycarbonate lenses turn yellow

Modern lamp lenses are polycarbonate, chosen because it survives impacts that would shatter glass and can be formed into the complex shapes modern optics require. Its weakness is ultraviolet light, which degrades the plastic itself over time. Manufacturers address that by applying a hard, UV resistant coating during production, and it works well for years.

What fails is that coating. It thins, breaks down and eventually stops protecting the plastic beneath it, at which point the polycarbonate begins degrading directly and the lens goes from slightly hazy to distinctly yellow. Understanding that changes what a correct repair looks like: you are not cleaning plastic, you are removing a failed sacrificial layer and installing a new one. Any process that skips the second half is not a repair.

## The sanding sequence and why no step is optional

Restoration works through progressively finer abrasives, kept wet the whole time to carry away material and to keep heat down. The first stage removes the failed coating and the discoloured surface layer. Every subsequent stage exists for one purpose: to remove the scratches the previous stage left behind. That is the entire logic of the sequence and it is why skipping a grit shows up in the finished lens as a directional haze.

The trap is that the intermediate stages look worse than where you started. A lens after the coarse stage is uniformly cloudy and owners walking past the bay have been known to worry. It clears completely by the end of the sequence, and the polishing stage brings back genuine optical clarity rather than something that merely looks better than yellow.

## The UV clear coat is what makes it last

Sanding and polishing takes well under an hour on a typical lens. It is satisfying, immediately visible and completely temporary on its own. A lens taken back to bare polycarbonate with nothing applied over it is less protected than it was when it was yellow, because the yellow layer at least included the remains of the original coating. Left bare, it will begin hazing again within months.

Applying a two component UV clear and curing it properly is what converts the work into a repair with a multi year life. It also happens to be the part that requires a shop: spray equipment, a controlled environment, masking discipline and somewhere clean for it to cure. Kits sold for driveway use include a wipe on sealant of some kind for exactly this reason, and the honest gap between a wiped sealant and a sprayed and cured clear is measured in years.

> **note:** If a previous restoration failed within a season, it almost certainly never received a sprayed UV clear. That is the single variable that determines how long this repair lasts.

## Two conditions where restoration will not help

The first is crazing. Fine cracks that run into the polycarbonate rather than sitting on its surface cannot be sanded out, because reaching the bottom of them means removing so much material that the lens loses both clarity and thickness. Crazing shows up when you look across the lens at a shallow angle in daylight and it stays visible when the lens is wet, which is a useful field test.

The second is moisture inside the housing. Condensation, water lines or standing water behind the lens means a seal has failed, a housing has cracked or a vent is blocked. All of that is on the inside, and polishing the outside produces an excellent view of a lamp full of water. We check for both before quoting, because charging for a restoration that was never going to hold is not a service either of us wants to be part of.

## What headlight restoration costs

This bills at $95 per hour from the detail department and runs $150 to $600 for a pair. A set of lightly hazed van chassis lenses sits at the bottom. Large motorhome lamp assemblies with heavy discoloration, awkward access and careful masking of a painted front cap reach the top. Cure time for the clear sets the schedule more than the labor does, which is why this is usually a same day to two day job.

Materials carry standard markup and sales tax applies to parts and materials, with labor untaxed. Where a lens is crazed through or a housing is leaking, we quote replacement instead and say why, since a restoration on either of those is money spent on a result that will not hold.

## What this actually does for night driving

A headlight is an optical system, and the lens is the last element in it. A degraded lens scatters light rather than transmitting it cleanly, which does two things: it reduces how much light reaches the road, and it blurs the cut off line the optics were designed to produce. The second effect is the one drivers feel. The beam loses its edge, distance vision softens, and oncoming drivers get more glare than they should.

For coaches and work vehicles that run canyon roads after dark, or that are on the road before sunrise, that difference is worth having.
