Every bumper and rack question is really a load path question. Somebody wants to hang two spare tires, four jerry cans and a receiver off the back of a coach, and the honest first answer is not about tubing size. It is about which structural member is going to carry that weight and how far behind the rear axle it will sit, because a hundred pounds hung three feet past the axle does considerably more than a hundred pounds of work.

That is the conversation we have before any metal gets cut. It usually shortens the list of things people want on the back and lengthens the list of things they want on the roof, which is generally the correct trade. Once the load path is settled, the rest is straightforward shop work: cut, fit, weld, dress, finish and mount.

## Load path comes before tubing size

Owners tend to open with material questions. What wall thickness, what size tube, steel or aluminum. Those are the last decisions, not the first. The first decision is where the weight terminates. A bumper that carries a hitch has to put tongue load into the frame rails through a member designed to take it, and a rack that carries two hundred pounds on the roof has to land on the structural ribs rather than on the membrane between them.

Once the termination points are settled, sizing becomes arithmetic instead of opinion. That order also protects the owner from the most expensive kind of mistake, which is a beautifully built assembly bolted to something that was never going to hold it. We have cut off more than a few pieces that were welded and finished to a high standard and mounted to a panel.

## Steel or aluminum, and what each one costs you

Steel is cheaper per pound, far more forgiving to weld, and trivially repairable anywhere in the country. Its penalties are weight and rust. In a coastal climate a steel bumper needs its finish maintained, and every seam that was not dressed properly before coating becomes a rust origin within a few years.

6061-T6 aluminum cuts the weight substantially, which matters enormously on a build where the cantilever is already fighting you. The catch is metallurgical. Aluminum loses a real portion of its strength in the heat affected zone next to a weld and does not recover it, so the joint has to be designed around that softened band. A shop that welds 6061 with steel habits produces a piece that looks correct and cracks parallel to the bead a year later.

## TIG or MIG for this kind of work

MIG lays down structural steel quickly and cleanly and it is the right answer for most heavy bumper and hitch work. Deposition rate matters when you are filling a thick joint, and a well set up MIG puts sound metal in the joint faster than TIG ever will.

TIG earns its place where heat control and appearance carry weight: thin wall aluminum, stainless, visible seams on a piece that will be polished or left bare, and anywhere the distortion budget is tight. On aluminum builds we also use a spool gun where the geometry suits it, and filler selection becomes a real decision rather than a default, since the choice affects both crack resistance and how the finished weld takes anodizing or paint.

## Receiver classes, tongue weight and honest capacity

A receiver has a class rating and that rating describes the whole system rather than the tube alone. Class III covers common mid weight towing, Class IV steps up substantially, and Class V is heavy duty territory. Bolting a Class V receiver onto a chassis and a mounting structure that cannot support it does not produce a Class V hitch. It produces a very confident label.

Tongue weight is the number owners most often get wrong. A conventional trailer generally wants roughly ten to fifteen percent of its loaded weight on the ball, and that load acts at the end of a lever behind the rear axle. On a motorhome towing a car, the interaction between that tongue load, the rear overhang and the existing rear axle weight is exactly why we ask for the coach weights before we design the mount rather than after.

## Powder coat compared with wet paint

Powder coat is thicker, tougher and more resistant to the gravel and scraping a bumper actually experiences. It also requires the whole assembly to go through a bake cycle, which rules it out for anything already attached to a vehicle and makes touch up impossible without stripping the part. When a powder coated bumper gets gouged, the honest repair is removal and recoat.

Booth applied urethane is the other trade. It is more repairable, it can be matched to the coach color including metallics, and a scrape can be sanded and blended in place. For a bumper that is meant to disappear into the design of the coach rather than announce itself, wet paint out of our own booth is usually the better answer. We quote both because the right choice depends on whether the owner is building armor or building trim.

## Questions and answers

### Can a hitch receiver be welded to my existing RV bumper?

Not if you want it to hold. The rear bumper on most coaches is a cosmetic skin, not a structural member. A receiver has to tie into both frame rails through a fabricated crossmember with gussets carrying load into the rail webs. Welding to the bumper skin produces a mount that tears out under tongue load.

### Should I have my bumper built in aluminum or steel?

Aluminum where weight matters and the cantilever is already working against you, steel where toughness and field repairability matter more. 6061-T6 needs joints designed around the softened zone next to the weld, which is real engineering rather than a preference. Steel is cheaper, heavier and needs its finish maintained in coastal air.

### How much weight can I safely hang off the back of my coach?
