# Thor Motor Coach Repair: Hurricane, Palazzo, Four Winds and Vegas

## What does Thor Motor Coach repair involve?

Thor collision repair covers gas Class A units such as Hurricane and Miramar, Freightliner based Palazzo pushers, and Four Winds Class C cabovers. Rancho Santa Margarita owners bring them to Yorba Linda, where the cap, the wall lay up and the graphics path are scoped before anything comes apart.

Thor Motor Coach sells more nameplates than almost anyone, and that is the useful fact for a repair. Hurricane, Windsport, Challenger, Miramar, Vegas, Axis, Palazzo, Four Winds, Chateau, Quantum and Compass are not one product with different stickers. They come off different lines, on different chassis, with different cap molds.

Owners are often surprised that we ask for the VIN and three photographs before quoting anything. On a Thor that is not paperwork for its own sake. It is the only way to know whether your sidewall is laminated or framed, whether the cap is still tooled, and whether the graphic package can be ordered or has to be sprayed.

## Which Thor you have changes the whole scope

The gas Class A group, Hurricane through Miramar, sits on the Ford F53 with a molded front cap, a bonded sidewall and a one piece roof. Vegas and Axis use a shorter F53 and a lower profile cap that is easier to handle but no cheaper to refinish. Palazzo and Tuscany are Freightliner diesel pushers with air suspension and a rear radiator, so anything that pushed the rear cap in deserves a cooling pack inspection at the same time.

The Class C group is a different animal again. Four Winds and Chateau are cutaway builds on a Ford E-450 or Chevrolet 4500, which means the cab is a factory vehicle and the house behind it is Thor's. Damage at the joint between the two is where the estimate gets interesting, because a cab panel comes from a truck dealer while the cabover comes from Elkhart.

## Cabover cracks and why they come back

The most common Thor repair we see on a Class C is a crack in the cabover, running out from the upper windshield corners. It looks cosmetic and it is not. The cabover overhangs an unsupported span, the fiberglass is bonded to an aluminum cage, and flex plus a decade of heat cycling opens the gelcoat at the point of highest stress. Filling that crack without addressing the substrate guarantees it reappears in a season.

Our repair grinds the crack out to a taper, laminates the back side where access allows, rebuilds the front with cloth and resin rather than filler alone, then blocks and refinishes. Where the cage itself has cracked or a bond has released, the cap comes off far enough to reach it. That is a longer job and we say so before you authorize rather than after.

## Thor graphics: order the kit or spray the layout

Thor refreshes exterior graphics constantly, sometimes inside a single model year. That is fine for a new coach and a problem for a repair on an older one, because a partial decal replacement on a sun faded side never blends. When a kit is still in print we order it and replace the affected panel run rather than patching a single stripe.

When the kit is gone, which is common past about five model years, we mask and spray the layout. Our booth work reproduces the original geometry, then the edges are blended into the adjacent panels so the transition falls where the eye does not look. Full body paint units skip the kit conversation altogether and go straight to blend work, which is one reason painted coaches often repair more cleanly than decaled ones.

## Shared component supply inside the Thor group

Thor Motor Coach sits inside Thor Industries alongside Keystone, Jayco, Dutchmen, Heartland, Airstream and Entegra. Those brands do not share bodies, but they do share a purchasing pipeline, so the parts inside your coach are often identical to the parts inside a fifth wheel from a sister division: Lippert frames and slide drives, Furrion appliances, Dometic and Suburban house equipment.

That helps and it also misleads. It helps because a slide motor or a refrigerator is easy to source. It misleads because owners assume a cap or a sidewall skin is equally available, and it is not. Structural exterior pieces are plant specific and mold specific, and no sister division stocks them for you.

## Insurance work on a Thor coach

Most Thor files that come to us are carrier work, and the two arguments we see repeatedly are graphics and hidden cap damage. Carriers price a decal line item from a catalog that assumes the kit exists. When it does not, the correct entry is booth time to reproduce the layout, and that has to be documented with a supplier confirmation rather than asserted.

The second argument is what sits behind the cap. A low speed hit that looks like a scuffed valance often released a bond or bent a cage member. We photograph and measure at teardown and submit that as the basis for a supplement. Wear is a separate matter: a graphic that lifted from ultraviolet exposure is maintenance and no carrier pays for it.

> **insurance:** If a Thor decal kit is out of print, get the supplier confirmation into the file before the supplement goes out. Reproducing a layout in the booth is defensible. Asking for booth hours without proof is not.

## What it costs, and who we are

Body, fiberglass, cap and refinish work on a Thor bills at $210 per hour, with paint supplies at $55 per paint hour. Slide and house systems work moves to $260 per hour. A written repair estimate is $150 and comes off the bill when you authorize the repair. Anything over $2,000 carries a 50 percent deposit at authorization, and special order parts require full payment when the order is placed.

## Questions and answers

### Does Thor still supply graphics kits for an older Hurricane?

Sometimes, and it depends on the exact year. Thor revises layouts frequently and older kits go out of print. We check availability with the supplier before quoting. If the kit is gone, the layout is masked and sprayed in our booth, which also solves the mismatch between a new decal and a faded side.

### Why do two Thor coaches from the same year have different wall builds?

Because they come from different product lines and different plants. Thor sells many nameplates at several price points, and the sidewall specification follows the line rather than the calendar. That is why we ask for the VIN. It tells us the lay up, the cap mold and the correct parts catalog before we commit to a method.

### What does a Palazzo rear cap repair involve?

More than fiberglass. The rear cap on a diesel pusher sits directly behind the radiator and charge air cooler, so anything that pushed the cap forward gets a cooling pack inspection before refinish. We scope the laminate work, the mount alignment and the cooling check as one job so nothing gets found after paint.

### Can a Four Winds cabover be repaired after a low clearance strike?

Usually yes. We measure the cage first, because a strike that tore the skin often bent framing behind it. Skin and laminate repair with a refinish handles most of it. If the cage is deformed, the section is opened, straightened or replaced, then reskinned. Bridge and parking structure strikes are among the most common Class C jobs we take.

### Is Thor full body paint blendable or does the whole side need spraying?

Blendable in most cases. We read the panel, spray a card, confirm the match on the actual surface, then carry the blend into adjacent panels so the edge lands at a body line. A whole side gets sprayed only when the damage crosses too many panels for a blend to stay invisible.

### Can parts from another Thor Industries brand fit my coach?

Component parts often, structural parts never. Lippert slide drives, Furrion appliances and Dometic air conditioners cross brands freely because the group buys them centrally. Caps, sidewall skins, glass and moldings are specific to the plant and the mold that built your coach, so they do not interchange.
