# Sunseeker Repair: Cabover Cracks and Cutaway Chassis Joints

> Sunseeker is a Forest River Class C on **Ford, Chevrolet or Sprinter cutaways**. Almost every repair we write is either a **cabover crack** or the sealed joint behind the cab.

## What are the common Sunseeker repairs?

Sunseeker repair centers on the cabover and the cab to house joint. Rancho Santa Margarita owners bring these Forest River Class C coaches to Yorba Linda for crack repair, joint resealing and roof work, with cutaway cab parts sourced through Ford, Chevrolet or Mercedes.

- Built on Ford E-450, Chevrolet 4500 and Sprinter 3500 cutaways
- Cabover cracks start at the windshield header
- The sealed joint behind the cab is the main water path
- Cab parts are quick, coach body parts ship freight

### Key facts

| Item | Value |
| --- | --- |
| Division | Forest River Class C (Built alongside the Forester nameplate) |
| Chassis | Ford E-450, Chevrolet 4500, Sprinter 3500 |
| Body rate | $210 per hour (Cabover, cap and roof work) |
| Roof | One piece membrane over decking on most units |
| Estimate | $150 written scope (Credited in full against an authorized repair) |

A Sunseeker is a Class C built by Forest River on somebody else's cab, which makes it one of the more predictable coaches in this catalog. There are three chassis variants, one basic body architecture, and two failure points that account for most of what arrives at our door.

Those two are the cabover and the joint behind the cab. Everything else on a Sunseeker is roof, appliance or step work, all of it conventional. That predictability is genuinely good news at estimate time.

## Three cutaway chassis, three parts channels

The standard Sunseeker sits on a Ford E-450 cutaway. Some model years used a Chevrolet 4500. The MBS variant is built on a Mercedes Sprinter 3500 cab chassis and is a narrower, longer coach with different driving manners and a completely different parts network.

Identifying which you have is the first step in any estimate, because the cab is the fast half of the job. Ford and Chevrolet commercial dealers stock doors, fenders, glass and lamps. Mercedes parts arrive on their own schedule and cost more. None of that changes the coach body work behind the cab, which comes from the Forest River division.

## Cabover cracks and the header above the windshield

The cabover overhangs the cab with no support beneath its forward edge, and the fiberglass is bonded to framing that flexes with every road input. Cracks start at the corners of the windshield header and travel outward. On a coach past eight or ten years this is the most common repair we write on the nameplate.

Proper repair grinds the crack to a taper, laminates from behind where the interior can be opened, rebuilds the front face with cloth and resin, then blocks and refinishes. Filler alone puts the crack back. If the framing behind has cracked or the bond has released, the area is opened until sound material is reached.

## The joint behind the cab and how it stains a ceiling

Where the coach body meets the cutaway cab, a flexible sealed joint absorbs the difference in movement between two structures. That sealant ages, hardens and cracks, usually at the top corners. Water then travels between the cab roof and the cabover floor and appears as a stain on the interior ceiling panel weeks later.

We inspect that joint on every one of these coaches that comes in for anything at all. Resealing it early is a short job. Replacing wet cabover decking, insulation and ceiling panels is a multi day interior repair, and by then the bunk mattress usually smells of it.

## Membrane roofs and canyon road branches

Most Sunseekers carry a one piece membrane over decking rather than a fiberglass roof. Membranes handle sun well and tear when something sharp lands on them, which around Santa Margarita Parkway and the canyon roads means branches. A tear does not announce itself: water runs under the membrane and finds a seam or a screw penetration.

Our repair maps the wet area with a meter, opens the membrane, replaces the affected decking, then patches with material chemically compatible with the original. TPO and EPDM patches are not interchangeable, and using the wrong one produces an adhesion failure at the next hot week.

## Rates, timing and our position

Body, cap and roof work bills at $210 per hour. Appliance, slide and electrical work is $260. Diagnostics on an unidentified fault is $285 per hour with a one hour minimum, credited against an authorized repair. A written estimate is $150 on the same basis, and jobs over $2,000 take a 50 percent deposit.

OCRV Center is independent and has no dealer relationship with Forest River or the Sunseeker division. All work is performed in shop at Yorba Linda. Nothing here happens at a campsite or a storage lot, because laminate repair and membrane bonding both need controlled temperature and a clean surface.

## Questions and answers

### How is a Sunseeker MBS different from a standard Sunseeker?

It is built on a Mercedes Sprinter 3500 cab chassis rather than a Ford or Chevrolet cutaway, so it is narrower, longer and lighter, with a different parts network in front. The coach body construction behind the cab follows the same principles, so cabover and roof repairs are comparable.

### Why does the crack above my windshield keep coming back?

Because it was filled rather than repaired. That header carries flex from an unsupported overhang, so filler over a crack fails again on schedule. A durable repair grinds to a taper, laminates behind where access allows, rebuilds with cloth and resin, then refinishes. It costs more once and stops costing after that.

### My bunk ceiling has a brown stain. Where is the water coming from?

Most likely the sealed joint behind the cab. Sealant hardens and splits at the upper corners, water travels between the cab roof and the cabover floor, and the stain appears well away from the entry point. We inspect the joint and map moisture before opening any interior panels.

### Do Sunseeker and Forester parts interchange?

Some non structural pieces do, because the two nameplates are built alongside each other. Caps, skins and glass are mold specific and do not. We verify part numbers against your serial plate rather than assuming a shared plant means shared panels, since a wrong cap costs weeks of freight.

### Does it matter whether my roof is TPO or EPDM?

It matters completely. The two membranes need different adhesives and patch materials, and a patch of the wrong type lifts at the first hot spell. We identify the membrane before ordering material. If you are buying supplies yourself, confirm the type rather than guessing from appearance.
